Improving Cost and Efficiency of the Scalable Solid Oxide Fuel Cells Power System

The objective of this project was to design and develop a 20kW range small-scale solid oxide fuel cells (SOFC) power system for applications such as data centers and commercial buildings. The original plan included a 5,000 hours demonstration and a Techno-Economic Analysis (TEA) which were dropped as part of project termination. The original project plan was to use a stack with a cross-flow cell design which had previously been tested for 500 hours at a community college in Malta, NY. However, it was decided to move to the advanced R-SOFC co-flow cell developed under Department of Energy Award DE-FE0031971. The advanced cell design has the advantage of a larger active area for the same manufacturing footprint which results in fewer required cells for the same stack power, hence a higher volumetric power density (kW/L) and lower cost per kW than the original cross-flow cell design. A full SOFC system Simulink model was developed and calibrated with testing data from a fuel cell stack and BOP (balance of plant) components. The simulation results from the calibrated model showed an acceptable match with the experimental data. A structural analysis conducted for various load scenarios indicated no high stress areas for all spatial directions. Major electrical system components were acquired, built and successfully tested. System sensors were verified and validated against controls. Safety checks, a diagnostic check, PID tuning, and control software commissioning tasks were also conducted. The power electronics prototype was delivered and trial testing completed. Balance of Plant component testing and simulation work was conducted to characterize Reformer-Heat Exchanger heat transfer and backpressure and reformer catalyst methane conversion and product selectivity. Simulations were conducted to design the Anode and Cathode fluid passages and size the air-air and fuel-fuel heat exchangers. A Burner operation map was created from test data and the Anode Gas Recirculation blower was tested to evaluate its durability. The SOFC system used a horizontal style design where components sit directly on a casting with a direct connection to the skid. This design has efficient packaging and a small footprint with approximate dimensions of 750 mm x 700 mm x 1700 mm. An SOFC system was built and successfully tested at the Malta, NY facility The system for over 500 hours under load of which over 300 hours was at full load of 20 kW.

A methodology for the evaluation of program cost and schedule risk for the SEASAT program

An interactive computerized project management software package (RISKNET) is designed to analyze the effect of the risk involved in each specific activity on the results of the total SEASAT-A program. Both the time and the cost of each distinct activity can be modeled with an uncertainty interval so as to provide the project manager with not only the expected time and cost for the completion of the total program, but also with the expected range of costs corresponding to any desired level of significance. The nature of the SEASAT-A program is described. The capabilities of RISKNET and the implementation plan of a RISKNET analysis for the development of SEASAT-A are presented.

HEPP - A low temperature Heat Pipe Experiment Package developed for flight on-board the Long Duration Exposure Facility /LDEF/

The Heat Pipe Experiment Package (HEPP) is designed to provide a flight evaluation system for low temperature heat pipes. The HEPP will be flown aboard the Long Duration Exposure Facility which will be launched and retrieved as part of the Space Shuttle program. The experiment contains two heat pipes: an axially grooved fixed conductance heat pipe and a liquid blockage thermal diode. A phase change material canister is also integrated with a radiant cooler system. Additional hardware consists of supporting electrical equipment, including electronics for signal conditioning and command functions, a data recorder, and a hermetically sealed battery which powers the experiment. A thermal model was developed to simulate the behavior of the HEPP and a ground test program was conducted to verify the predicted performance of the equipment.

Optimization of large area solar cells for low cost space application

The development of large-area solar cell manufacturing techniques for production of up to 10 kW/month of cells for use on the Shuttle Power Extension Package is detailed. Design goals for the cells were 14% efficiency at 135.3 mW/sq cm AM0 illumination for a 10 ohm-cm BSF/reflector cell, or 12.8% for a 2 ohm-cm BSR cell. Use of terrestrial cell technology to produce CVD SiO2 dielectric insulators for 3-in. ingot cells yielded satisfactory contact integrity. Fused silica coverings with thicknesses of 0.004 in. have allowed exploration of conventional and wraparound cell configurations due to inherent flexibilities of the frosted covers. One production run can now handle 108 3-in. wafers for the wraparound form or 216 in one-sided contact evaporations, with both processes taking 70 mins. Current contact grid designs for space use production permits average efficiencies of 12.8%.

A basic design fault in ceramic flat packs

Recent moisture resistance tests of various multilayer top brazed ceramic flat packs and leaded and unleaded chip carriers has revealed a serious design defect. These packages, which utilize a tungsten interconnect system, in the presence of high humidity, suffer a galvanic corrosion which anodically consumes the tungsten. This process can continue until the package suffers an open circuit. The test results indicate that the lead plating system does not adequately seal off the interface area where the tungsten strips egresses from the inside of the package.

The Shuttle Orbiter high resolution accelerometer package experiment - Preliminary flight results

A description of the High Resolution Accelerometer Package (HiRAP) experiment, designed to measure rarefied flow aerodynamic accelerations, is given. The ground test calibration factors, as well as post-flight data processing techniques to extract aerodynamic accelerations, are discussed and applied to the recorded reentry data of the recent STS-6 Shuttle Orbiter flight. The ratio of the measured normal-to-axial aerodynamic accelerations during reentry is used to obtain the first flight measurement of the lift-to-drag ratio (L/D) of a winged entry vehicle in the rarefied flow flight regime. The preliminary result for the free-molecule flow L/D is 0.10 + or - 0.03. The initial flight results on L/D are compared with current predictions which are based upon theoretical and empirical considerations. The measured free-molecule flow L/D value is higher than predicted by a factor of about three, indicating that surface reflection is not completely diffuse as currently assumed. In the rarefied flow transition regime, the Shuttle data book-bridging formula fits the flight data adequately. Upper altitude density profiles are also deduced from the measurements and presented. The density profiles show a wave phenomena with amplitude of about 60 percent, relative to a standard model.
