The results of the free space reactor experimental work are summarized. Overall, the objectives were achieved and the unit can be confidently scaled to the EPSDU size based on the experimental work and supporting theoretical analyses. The piping and instrumentation of the fluidized bed reactor was completed.
Fluidized bed thermal fatigue testing was conducted on 16 integrally cast automotive turbine wheels for 1000-10,000 (600 sec total) thermal cycles at 935/50 C. The 16 wheels consisted of 14 IN-792 + 1% Hf and 2 gatorized AF2-1DA wheels; 6 of the IN-792 + Hf wheels contained crack arrest pockets inside the blade root flange. Temperature transients during the thermal cycling were measured in three calibration tests using either 18 or 30 thermocouples per wheel. Thermal cracking based on crack length versus accumulated cycles was greatest for unpocketed wheels developing cracks in 8-13 cycles compared to 75-250 cycles for unpocketed wheels. However, pocketed wheels survived up to 10,000 cycles with crack lengths less than 20 mm, whereas two unpocketed wheels developed 45 mm long cracks in 1000-2000 cycles.
Two Ni-based superalloys were exposed to the high velocity effluent of a pressurized fluidized bed coal combustor (PFBC). Targets were 15-cm diameter rotors operating at 40,000 rpm and small flat plate specimens. Above an erosion rate threshold (approximately 10 microns/hr), the targets were eroded to bare metal. The presence of accelerated oxidation at lower erosion rates suggests erosion/corrosion synergism. Various mechanisms which may contribute to the observed oxide growth enhancement include erosive removal of protective oxide layers, oxide and subsurface cracking, and chemical interaction with sulfur in the gas and deposits through damaged surface layers.
Elastic-plastic stress-strain analyses were performed for single-edge wedge alloys subjected to thermal cycling in fluidized beds. Three cases (NASA TAZ-8A alloy under one cycling condition and 316 stainless steel alloy under two cycling conditions) were analyzed by using the MARC nonlinear, finite-element computer program. Elastic solutions from MARC showed good agreement with previously reported solutions that used the NASTRAN and ISO3DQ computer programs. The NASA TAZ-8A case exhibited no plastic strains, and the elastic and elastic-plastic analyses gave identical results. Elastic-plastic analyses of the 316 stainless steel alloy showed plastic strain reversal with a shift of the mean stresses in the compressive direction. The maximum equivalent total strain ranges for these cases were 13 to 22 percent greater than that calculated from elastic analyses.
Elastic-plastic stress-strain analyses were performed for double-edge wedge specimens subjected to thermal cycling in fluidized beds at 316 and 1088 C. Four cases involving different nickel-base alloys (IN 100, Mar M-200, NASA TAZ-8A, and Rene 80) were analyzed by using the MARC nonlinear, finite element computer program. Elastic solutions from MARC showed good agreement with previously reported solutions obtained by using the NASTRAN and ISO3DQ computer programs. Equivalent total strain ranges at the critical locations calculated by elastic analyses agreed within 3 percent with those calculated from elastic-plastic analyses. The elastic analyses always resulted in compressive mean stresses at the critical locations. However, elastic-plastic analyses showed tensile mean stresses for two of the four alloys and an increase in the compressive mean stress for the highest plastic strain case.
Combustion tests of two scaled burners using actual coal gas from a 25 ton/day fluidized bed coal gasifier are described. The two combustor configurations studied were a ceramic lined, staged rich/lean burner and an integral, all metal multiannual swirl burner (MASB). The tests were conducted over a range of temperature and pressures representative of current industrial combustion turbine inlet conditions. Tests on the rich lean burner were conducted at three levels of product gas heating values: 104, 197 and 254 btu/scf. Corresponding levels of NOx emissions were 5, 20 and 70 ppmv. Nitrogen was added to the fuel in the form of ammonia, and conversion efficiencies of fuel nitrogen to NOx were on the order of 4 percent to 12 percent, which is somewhat lower than the 14 percent to 18 percent conversion efficiency when src-2 liquid fuel was used. The MASB was tested only on medium btu gas (220 to 270 btu/scf), and produced approximately 80 ppmv NOx at rated engine conditions. Both burners operated similarly on actual coal gas and erbs fuel, and all heating values tested can be successfully burned in current machines.
Anchorage dependent cell cultures in fluidized beds are tested. Feasibility calculations indicate the allowed parameters and estimate the shear stresses therein. In addition, the diffusion equation with first order reaction is solved for the spherical shell (double bubble) reactor with various constraints.
The influence of inelastic material models on computed stress-strain states, and therefore predicted lives, was studied for thermomechanically loaded structures. Nonlinear structural analyses were performed on a fatigue specimen which had been subjected to thermal cycling in fluidized beds and on a mechanically load cycled benchmark notch specimen. Four incremental plasticity creep models (isotropic, kinematic, combined isotropic kinematic, combined plus transient creep) were exercised using the MARC program. Of the plasticity models, kinematic hardening gave results most consistent with experimental observations. Life predictions using the computed strain histories at the critical location with a strainrange partitioning approach considerably overpredicted the crack initiation life of the thermal fatigue specimen.
The metals processing effort is directed towards improvement of performance and usefulness of materials through modification and control of shape and internal structure. Interaction of reactive gases, introduced into a plasma arc, with iron alloys were analyzed. The technology of magnesium production was assessed. The study of fast fluidized bed reactors is continued. Aspects of separation processes are being investigated. The development of high field superconducting composites for use in large magnetic fusion devices is also discussed. Processing, structure, and property relationships of superconducting materials and the substitution of precious metals in standard electrical contact and connector applications are tested. The influence of processing procedures on the structure of zircaloy and nickel base alloys with a goal of improving mechanical properties and performance is investigated. Investigation of the potential of metal insulator semiconductor junctions as photovoltaic devices is reported.
Problems related to combustion generated pollution are explored, taking into account the mechanism of NO formation from nitrogen compounds in hydrogen flames studied by laser fluorescence, the structure and similarity of nitric oxide production in turbulent diffusion flames, the effect of steam addition on NO formation, and the formation of NO2 by laminar flames. Other topics considered are concerned with propellant combustion, fluidized bed combustion, the combustion of droplets and sprays, premixed flame studies, fire studies, and flame stabilization. Attention is also given to coal flammability, chemical kinetics, turbulent combustion, soot, coal combustion, the modeling of combustion processes, combustion diagnostics, detonations and explosions, ignition, internal combustion engines, combustion studies, and furnaces.
Silane decomposition in a fluidized-bed reactor (FBR) process development unit (PDU) to make semiconductor-grade Si is reviewed. The PDU was modified by installation of a new heating system to provide the required temperature profile and better control, and testing was resumed. A process for making trichlorosilane by the hydrochlorination of metallurgical-grade Si and silicon tetrachloride is reported. Fabrication and installation of the test system employing a new 2-in.-dia reactor was completed. A process that converts trichlorosilane to dichlorosilane (DCS), which is reduced by hydrogen to make Si by a chemical vapor deposition step in a Siemens-type reactor is described. Testing of the DCS PDU integraled with Si deposition reactors continued. Experiments in a 2-in.-dia reactor to define the operating window and to investigate the Si deposition kinetics were completed.
Effects of inelastic materials models on computed stress-strain solutions for thermally loaded structures were studied by performing nonlinear (elastoplastic creep) and elastic structural analyses on a prismatic, double edge wedge specimen of IN 100 alloy that was subjected to thermal cycling in fluidized beds. Four incremental plasticity creep models (isotropic, kinematic, combined isotropic kinematic, and combined plus transient creep) were exercised for the problem by using the MARC nonlinear, finite element computer program. Maximum total strain ranges computed from the elastic and nonlinear analyses agreed within 5 percent. Mean cyclic stresses, inelastic strain ranges, and inelastic work were significantly affected by the choice of inelastic constitutive model. The computing time per cycle for the nonlinear analyses was more than five times that required for the elastic analysis.
Several areas of silicon material preparation were addressed including silicon production and purity, thermodynamics, kinetics, mechanisms, particle formation and growth, deposition in fluidized bed reactors, and chemical vapor deposition. Twenty-two papers were presented.
Performance estimates were made for a series of integrated coal gasification combined cycle (IGCC) power systems using three generic types of coal gasification subsystems. The objectives of this study were (1) to provide a self consistent comparison of IGCC systems using different types of gasifiers and different oxidants and (2) to use this framework of cases to evaluate the effect of a gas turbine firing temperature and cooling approach an overall system efficiency. The basic IGCC systems considered included both air and oxygen blown versions of a fluidized bed gasifier, represented by the Westinghouse design, and an entrained bed gasifier, represented by the Texaco design. Also considered were systems using an oxygen blown, fixed bed gasifier, represented by the British Gas Corporation (BGC) slagging gasifier. All of these gasifiers were integrated with a combined cycle using a gas turbine firing temperature of 1700 K (2600 F) and a compressor pressure ratio of 16:1. Steam turbine throttle conditions were chosen to be 16.6 MPa/811 K (2400 psia/1000 F) with a single reheat to 810 K (1000 F). Some of these cases were modified to allow the evaluation of the effect of gas turbine firing temperature. Turbine firing temperatures from state of the art 1365 K (2000 F) to an advanced technology 1920 K (3000 F) were analyzed. A turbine cooling technology that maintains metal temperatures below acceptable limits was assumed for each level of firing temperature. System performance comparisons were made using three advanced turbine cooling technologies for the 1920 K (3000 F) firing temperature. The results indicate that the IGCC using the BGC gasifier had the highest net system efficiency (42.1 percent) of the five gasification cases considered.
Existing techniques were surveyed, an experimental procedure was developed, a laboratory test model was fabricated, limited data were recovered for proof of principle, and the relationship between particle size distribution and amplitude measurements was illustrated in an effort to develop a low cost, simplified optical technique for measuring particle size distributions and velocities in fluidized bed combustors and gasifiers. A He-Ne laser illuminated Rochi Rulings (range 10 to 500 lines per inch). Various samples of known particle size distributions were passed through the fringe pattern produced by the rulings. A photomultiplier tube converted light from the fringe volume to an electrical signal which was recorded using an oscilloscope and camera. The signal amplitudes were correlated against the known particle size distributions. The correlation holds true for various samples.

The trials were run with a ceramic-lined, staged rich/lean burner and an integral, all metal multiannular swirl burner (MASB) using a range of temperatures and pressures representative of industrial turbine inlet conditions. A lean mixture was examined at 104, 197, and 254 Btu/Scf, yielding NO(x) emissions of 5, 20, and 70 ppmv, respectively. The MASB was employed only with a gas rated at 220-270 Btu/Scf, producing 80 ppmv NO(x) at rated engine conditions. The results are concluded to be transferrable to current machines. Further tests on the effects of gas composition, the scaling of combustors to utility size, and the development of improved wall cooling techniques and variable geometry are indicated.
Increases in the price of such conventional fuels as Diesel No. 2, as well as advancements in turbine technology, have prompted the present economic assessment of coal-fired gas turbine locomotive engines. A regenerative open cycle internal combustion gas turbine engine may be used, given the development of ceramic hot section components. Otherwise, an external combustion gas turbine engine appears attractive, since although its thermal efficiency is lower than that of a Diesel engine, its fuel is far less expensive. Attention is given to such a powerplant which will use a fluidized bed coal combustor. A life cycle cost analysis yields figures that are approximately half those typical of present locomotive engines.
