Flight set 360L007 (STS-33R) field joint protection system, thermal protection system, and systems tunnel components, volume 7

The performance of the thermal protection system, field joint protection system, and systems tunnel components of flight set 360L007 is presented as evaluated by postflight hardware inspection. The condition of both motors was similar to previous flights. Four aft edge strikes were noted on the ground environment instrumentation thermal protection system. The hits all left a clean substrate, indicating that the damage was caused by nozzle severance debris and/or water impact. No National Space Transportation System debris criteria for missing thermal protection system were violated. Two problem reports were written against the field joint protection system. The first concerned two cracks in the K5NA closeout over the trunnion/vent valve location on the left-hand aft field joint. A similar condition was observed on Flight 5 (360H005). The second problem report referred to a number of small surface cracks between two impact marks on the left-hand forward field joint. Neither area exhibited loose material or any abnormal heat effects, and they have no impact on flight safety.

Flight Set 360L006 STS-34 field joint protection system, thermal protection system, and systems tunnel components, volume 4

The performance of the thermal protection system, field joint protection system, and systems tunnel components of Flight Set 360L006, are documented, as evaluated by postflight hardware inspection. The condition of both motors was similar to previous flights. Sixteen aft edge hits were noted on the ground environment instrumentation thermal protection system. Each hit left a clean substrate, indicating that the damage was caused by nozzle severance debris and/or water impact. No National Space and Transporation System debris criteria for missing thermal protection system were violated. One 5.0 by 1.0 in. unbond was observed on the left hand center field joint K5NA closeout and was elevated to an in-flight anomaly (STS-34-M-4) by the NASA Ice/Debris team. Aft edge damage to the K5NA and an associated black streak indicate that burning debris from the nozzle severance system was the likely cause of the damage. Minor divots caused by debris were seen on previous flights, but this is the first occurrence of a K5NA unbond. Since the unbond occurred after booster separation there is no impact on flight safety and no corrective actions was taken. The right hand center field joint primary heater failed the dielectric withstanding voltage test after joint closeout. The heater was then disabled by opening the circuit breaker, and the redundant heater was used. The redundant heater performed nominally during the launch countdown. A similar condition occurred on Flight 4 when a secondary joint heater failed the dielectric withstanding voltage test.

PROTECT: Production and Reuse of Thermally Efficient Ceramic Thermal Protection Systems

PROTECT (Production and Reuse Of Thermally Efficient Ceramic TPS) is a NASA Early Career Initiative focused on developing the next generation of reusable ceramic thermal protection systems (TPS). This project addresses key challenges in TPS design, including temperature capability, thermal stability, and refurbishment time, by integrating novel material development with predictive modeling. Leveraging enhanced capabilities in NASA’s Porous Microstructure Analysis (PuMA) software, PROTECT introduces new modeling tools to predict the thermal and mechanical behavior of fibrous ceramic materials. These tools enable accurate prediction of performance metrics such as thermal conductivity and structural integrity, reducing reliance on costly physical testing. Preliminary advances in these areas will be presented. To support model validation, PROTECT is building a comprehensive database of raw material properties using advanced characterization techniques, including micro computed tomography (CT) scanning in collaboration with the University of Illinois Urbana-Champaign (UIUC). The presentation will detail the sampling workflows and analysis methods used to generate this detailed microstructural data and how it is used to develop improved models in PuMA. This multi-center collaboration, spanning NASA (JSC, ARC, KSC, GRC), Oak Ridge National Laboratory, UIUC, and SpaceX, is developing tailored TPS solutions for LEO, lunar, and Martian missions. By bridging heritage systems with the demands of modern spaceflight, PROTECT contributes to the advancement of reusable TPS technologies for future exploration missions.

Validating Protection System Behavior with Machine Learning in a Master State Overseer

As power system protection devices continue the widespread transition from analog to digital, they become increasingly intricate. The internal functions and communication between critical grid components must now be significantly more complex to keep up with the demands of the modern smart grid. This brings increased difficulty in maintenance and monitoring, making it harder to identify potential misoperation, power anomalies, and cyber threats. Such issues are often only pinpointed after an exhaustive and costly post-mortem analysis, when a major outage or damage has already occurred. A solution is needed for validating protection systems as they operate, independently evaluating grid state and confirming whether the protection system is behaving accordingly. As opposed to incident response, this acts as a constant verification mechanism that raises a flag when subtler issues are noticed, catching them earlier and preventing larger incidents. This work presents the implementation of such a system, expanding on the prototype developed by the authors in a previous paper. This is accomplished with a machine learning (ML) system capable of validating the performance of protection systems by classifying anomalous events and characterizing protection system responses based solely on available current and voltage measurements. Additionally, this system is contextualized within a larger, modular Master State awareness Overseer (MSO) framework, responsible for monitoring, analyzing, and managing an electric grid.

Relays and their associated critical network of equipment have significantly increased in complexity. Even internally, relays have gained significant intricacy, with relatively simple overcurrent or differential functions now being assisted by a myriad of other functions. This is necessary as the grid becomes more complex, but it brings increased difficulty in monitoring and upkeep. Misoperation caused by improper relay settings or malicious actions is a constant challenge faced by all utilities. These improper settings can be difficult to identify and may require exhaustive post-mortem analysis, typically after a major outage event has already occurred. A mechanism is needed for monitoring the behavior of protection systems to validate that they act and perform as expected. This work presents a concept for a machine learning (ML) system capable of validating the performance of protection systems by classifying anomalous events and characterizing protection system responses based solely on available current and voltage measurements. As a first step in its development, an experimental dataset is generated, and a random forest model is implemented with high accuracy in distinguishing four power system scenarios.

Battery single-cell protection system

Protective circuit consists of solid state comparator switch and high current switching device combined into single module, which can be mounted directly on each cell as part of cell or battery case construction. System prohibits driving cells beyond set voltage limits and allows deeper discharge without cell reversal.

Post-Event Fault Identification with Machine Learning for Protection System Validation

Power system protection devices have transitioned over the past few decades from mechanical to analog devices, then to solid state and finally digital. Relays and their associated critical network of equipment have significantly increased in complexity. Even internally, relays have gained significant intricacy, with relatively simple overcurrent or differential functions now being assisted by a myriad of other functions. This is necessary as the grid becomes more complex, but it brings increased difficulty in monitoring and upkeep. Misoperation caused by accidental improper relay settings or deliberate malicious actions is a constant challenge faced by all utilities. These improper settings can be difficult to identify and may require exhaustive post-mortem analysis, typically after a major outage event has already occurred. A mechanism is needed for monitoring the behavior of protection systems to validate that their performance falls within expectations. Relays that fail to isolate a fault or trip when there is no system disturbance can be flagged for settings review in situations where this behavior may not have been noticed due to manual restoration or backup protection operations. This work presents a concept for a machine learning (ML) system capable of validating the performance of protection systems by identifying fault events and characterizing protection system responses based solely on available current and voltage measurements. As a first step in its development, an experimental dataset is generated, and a random forest model is implemented with high accuracy in distinguishing four power system scenarios.

Incipient fault detection and power system protection for spaceborne systems

A program was initiated to study the feasibility of using advanced terrestrial power system protection techniques for spacecraft power systems. It was designed to enhance and automate spacecraft power distribution systems in the areas of safety, reliability and maintenance. The proposed power management/distribution system is described as well as security assessment and control, incipient and low current fault detection, and the proposed spaceborne protection system. It is noted that the intelligent remote power controller permits the implementation of digital relaying algorithms with both adaptive and programmable characteristics.

Refractory Materials for Flame Deflector Protection System Corrosion Control: Flame Deflector Protection System Life Cycle Cost Analysis Report

A 20-year life cycle cost analysis was performed to compare the operational life cycle cost, processing/turnaround timelines, and operations manpower inspection/repair/refurbishment requirements for corrosion protection of the Kennedy Space Center launch pad flame deflector associated with the existing cast-in-place materials and a newer advanced refractory ceramic material. The analysis compared the estimated costs of(1) continuing to use of the current refractory material without any changes; (2) completely reconstructing the flame trench using the current refractory material; and (3) completely reconstructing the flame trench with a new high-performance refractory material. Cost estimates were based on an analysis of the amount of damage that occurs after each launch and an estimate of the average repair cost. Alternative 3 was found to save $32M compared to alternative 1 and $17M compared to alternative 2 over a 20-year life cycle.

Feasibility of Additive Manufacturing for Thermal Protection Systems

Thermal Protection Systems (TPS) use advanced materials to protect vehicles from aerodynamic heating during atmospheric entry. Manufacturing of these composite materials is often very time consuming and labor-intensive. Leveraging the additive manufacturing FDM (Fused Deposition Modeling) process enables NASA to design and manufacture advanced ablative TPS materials while reducing manufacturing time and cost. Since additive manufacturing is an automated process, it ensures part consistency over the entire heat shield area. The purpose for this presentation will be three-fold. 1) Introduce novel low-density ablative materials capable of utilizing additive manufacturing capabilities 2) show feasibility of additively manufacturing TPS coupons using the downselected TPS materials 3) Side by side comparison of high temperature test results for printable paste and state of the art low-density ablators

Fermilab PIP-II machine protection system digitized data noise elimination scheme and its FPGA implementation

In Fermilab's PIP-II machine protection system, beam loss signals from various detectors are digitized at 125 MS/s. Noise from both high-frequency sources and low-frequency 60 Hz AC power equipment can contaminate the data. To suppress noise across these ranges—especially 60 Hz and its harmonics, which overlap with beam loss signal frequencies—advanced digital processing beyond standard filtering is required. Several real-time functional blocks were simulated and tested on an FPGA: (1) a dual time-constant discharging integrator filter, (2) a de-ripple baseline extraction and storage block, and (3) a fast-recovery discharging integrator. The nonlinear IIR integrator filter removes high-frequency noise and feeds into the baseline extractor. Upon detecting abrupt beam loss, it switches to a longer time constant to prevent baseline distortion. The de-ripple block calculates a valid baseline by averaging over multiple 60 Hz periods, storing results in a 4096-word FPGA RAM. This baseline is subtracted from raw data before integration by the fast-recovery block, which resets quickly after use. All blocks achieved expected performance and were successfully implemented on a low-cost FPGA.

Design, development and test of shuttle/Centaur G-prime cryogenic tankage thermal protection systems

The thermal protection systems for the shuttle/Centaur would have had to provide fail-safe thermal protection during prelaunch, launch ascent, and on-orbit operations as well as during potential abort. The thermal protection systems selected used a helium-purged polyimide foam beneath three rediation shields for the liquid-hydrogen tank and radiation shields only for the liquid-oxygen tank (three shields on the tank sidewall and four on the aft bulkhead). A double-walled vacuum bulkhead separated the two tanks. The liquid-hydrogen tank had one 0.75-in-thick layer of foam on the forward bulkhead and two layers on the larger area sidewall. Full scale tests of the flight vehicle in a simulated shuttle cargo bay that was purged with gaseous nitrogen gave total prelaunch heating rates of 88,500 Btu/hr and 44,000 Btu/hr for the liquid-hydrogen and -oxygen tanks, respectively. Calorimeter tests on a representative sample of the liquid-hydrogen tank sidewall thermal protection system indicated that the measured unit heating rate would rapidly decrease from the prelaunch rate of approx 100 Btu/hr/sq ft to a desired rate of less than 1.3 Btu/hr/sq ft once on orbit.

Results of tests of Insta-Foam Thermal Protection System (TPS) material for protection of equipment inside the SRB aft skirt

The objective of these tests was to determine whether Insta-Foam can be used successfully to protect items inside the solid rocket booster aft skirt during reentry. On some of the early Space Shuttle flights the aft skirt heat shield curtain failed during reentry. This allowed the hot gases to damage some of the equipment, etc., inside the skirt. For example, some of the propellant lines were overheated and ruptured and some of the NSI (nozzle severance) cables were damaged. It was suggested that the Insta-Foam thermal protection system be sprayed over these lines, etc., to protect them during future flights in case of a curtain failure. The tests presented were devised and run to check out the feasibility of this idea.

A Study of the Effects of Altitude on Thermal Ice Protection System Performance

Thermal ice protection systems use heat energy to prevent a dangerous buildup of ice on an aircraft. As aircraft become more efficient, less heat energy is available to operate a thermal ice protections system. This requires that thermal ice protection systems be designed to more exacting standards so as to more efficiently prevent a dangerous ice buildup without adversely affecting aircraft safety. While the effects of altitude have always beeing taked into account in the design of thermal ice protection systems, a better understanding of these effects is needed so as to enable more exact design, testing, and evaluation of these systems.

Thermal Protection Systems and Materials

Thermal protection systems protect space vehicles from aerodynamic heating during entry into planetary atmospheres. The Thermal Protection Materials Branch combines experiment, fabrication, characterization, evaluation, analysis and modeling to support NASA missions and collaborates externally to technology transfer thermal protection materials and tools to commercial or other agency partners.
