Process development for Ni-Cr-ThO2 and Ni-Cr-Al-ThO2 sheet

A process was developed for the production of thin gauge Ni-Cr-ThO2 sheet. The process was based on the elevated temperature deposition of chromium onto a wrought Ni-2%ThO2 sheet and subsequent high temperature diffusion heat treatments to minimize chromium concentration gradients within the sheet. The mechanical properties of the alloy were found to be critically dependent on those of the Ni-2%ThO2 sheet. A similar process for the production of a Ni-Cr-Al-ThO2 alloy having improved oxidation resistance was investigated but the non-reproducible deposition of aluminum from duplex Cr/Al packs precluded successful scale-up. The mechanical properties of the Ni-Cr-Al-ThO2 alloys were generally equivalent to the best Ni-Cr-ThO2 alloy produced in the programme.

Activated sintering of ThO2 and ThO2-Y2O3 with NiO.

Scanning electron microscopy and isothermal shrinkage measurements were used to study the effects of additives on the sintering of Thoria-Yttria compacts and loose powders. Small amounts of the oxides of Ni, Zn, Co, and Cu were found to reduce the sintering temperature (which is normally above 2000 C). In particular, NiO, at a concentration of 0.8 wt %, was found to yield high-density bodies at temperatures below 1500 C. Densification occurs very rapidly, and is followed by a much slower sintering process typical of volume diffusion.

Development of dispersion strengthened nickel-chromium alloy (Ni-Cr-ThO2) sheet for space shuttle vehicles, part 2

Two dispersion strengthened nickel base alloy systems were developed for use at temperatures up to 1204 C(2200 F); TD nickel chromium (TDNiCr) and TD nickel chromium aluminum (TDNiCrA1). They are considered candidate materials for use on the thermal protection systems of the space shuttle and for long term use in aircraft gas turbine engine applications. Improved manufacturing processes were developed for the fabrication of TDNiCr sheet and foil to specifications. Sheet rolling process studies and extrusion studies were made on two aluminum containing alloys: Ni-16%Cr-3.5%A1-2%ThO2 and Ni-16%Cr-5.0%A12%ThO2. Over 1600 kg.(3500 lb.) of plate, sheet, foil, bar and extrusion products were supplied to NASA Centers for technology studies.

Materials Data on ThO2 by Materials Project

ThO2 is Fluorite structured and crystallizes in the cubic Fm-3m space group. The structure is three-dimensional. Th4+ is bonded in a body-centered cubic geometry to eight equivalent O2- atoms. All Th–O bond lengths are 2.43 Å. O2- is bonded to four equivalent Th4+ atoms to form a mixture of edge and corner-sharing OTh4 tetrahedra.

Development of dispersion-strengthened Ni-Cr-ThO2 alloys for the space shuttle thermal protection system.

An improved manufacturing process has been developed for TD-NiCr that provides sheet of improved quality, better gage control, and reproducible properties. A standard manufacturing process has been developed for the alternate alloy, DS-NiCr, produced by pack-chromizing Ni-2ThO2 sheet. Extension of forming and joining technology for TD-NiCr is in process. Formability criteria are being established for basic sheet forming processes related to the manufacture of Shuttle TPS panels. They include brake forming, corrugation forming, joggling, dimpling, and beading. Joining processes applicable to TPS panels are being optimized with emphasis on establishment of joint efficiencies. Resistance spot welding (fusion and solid state), resistance seam welding, solid-state diffusion welding, and brazing are included in the joining programs. Development of improved manufacturing technology for TD-NiCr fasteners is also being accomplished. Mechanical and physical properties of TD-NiCr are being characterized to provide design-allowable data.

Properties of dispersion-strengthened chromium - 4-volume-percent-thoria alloys produced by ball milling in hydrogen iodide

The effects of processing variables on the tensile properties and ductile-to-brittle transition temperature (DBTT) of Cr + 4 vol. %ThO2 alloys and of pure Cr produced by ball milling in hydrogen iodide were investigated. Hot rolled Cr + ThO2 was stronger than either hot pressed Cr + ThO2 or pure Cr at temperatures up to 1537 C. Hot pressed Cr + ThO2 had a DBTT of 501 C as compared with minus 8 to 24 C for the hot rolled Cr + ThO2 and with 139 C for pure Cr. It is postulated that the dispersoid in the hot rolled alloys lowers the DBTT by inhibiting recovery and recrystallization of the strained structure.

Phonon-Spin Scattering from Unpaired f-electrons in U atoms and It’s Influence on Thermal Transport in Uranium-doped Thorium Dioxide Single Crystals

In this work, impact of low level of uranium (U) atom substitution on thermal conductivity of thorium dioxide (ThO2) is investigated. ThO2 is an electronic insulator with a wide optical band-gap and no unpaired electrons whose thermal transport is governed by phonons. U-substitution introduces unpaired f-electrons resulting in paramagnetic behavior of U-ThO2 at room temperature, which significantly suppresses its thermal conductivity. A single crystal of U-ThO2 with graded composition of U is grown using a hydrothermal synthesis method, and thermal conductivity measurements are performed in regions with uniform composition of U at levels of 0%, 6%, 9% and 16%. Measured thermal conductivity profiles over 77–300 K temperature range are analyzed using an analytical expression for phonon-mediated thermal transport based on Klemens-Callaway model. Temperature dependent thermal conductivity is found to deviate significantly from the Rayleigh scattering trend expected for a simple substitutional point defect with a small perturbation to mass and interatomic forces. With the resonant scattering term, observed large suppression of thermal conductivity at low temperatures can be closely reproduced. Additionally, the extracted phonon-spin coupling constants imply a nonlinear relation of phonon-spin interaction intensity with respect to U doping percentage. Our study reveals how phonon-spin scattering contributed by unpaired f-electrons in U atoms influences thermal transport in the U-ThO2 system.

In-Situ Transmission Electron Microscopy Study of the Evolution of Extended Defects in Oxide Nuclear Fuels

In-situ transmission electron microscopy (TEM) with simulated extreme environments is an effective tool for understanding and tracking microstructural changes down to the atomic scale. The objective of this research is to study the effect of temperature on the evolution of extended defects in ThO2 and UO2. Here, we present in-situ TEM isochronal thermal annealing experiments using a micro-electro-mechanical-system (MEMS)-based heating holder. ThO2 and UO2 single crystal specimens were grown inside an inert silver ampoule using hydrothermal synthesis. Both samples were irradiated using 2 MeV protons at 600oC up to 0.1 dpa at Texas A&M University’s Accelerator Laboratory. Fig. 1a shows a weak-beam dark field TEM image of ThO2 after irradiation, indicating the presence of faulted 1/3 <111> type dislocation loops. This presentation will discuss the effect of annealing temperature (600oC, 800oC, 1000oC, 1100oC, etc.) on dislocation loop density, size and distribution, loop nature (interstitial/vacancies) and Burgers vector, as well as the formation of voids in both ThO2 and UO2. This work will also discuss the interaction between defects during annealing. The in-situ TEM annealing cycle is shown in Fig 1b. This research significantly improves the understanding of defect behavior in oxide nuclear fuels with temperature and will aid computational modeling efforts. Evaluation of zirconia, thoria and zirconium diboride for advanced resistojet use

A literature survey was conducted to collect material properties data on all advanced high temperature materials. Three of these, Y2O3-stabilized ZrO2, ThO2, and ZrB2 with additives of C and SiC were selected for further study. Stabilized ZrO2 and ThO2 were found to have higher temperature oxidation resistance than any metal and great potential for use in advanced biowaste resistojets. ZrO2 has a lower electrical resistivity and sublimation and a higher creep endurance strength. ZrO2 and ThO2 tubular heat exchangers, electrically heated indirectly, were evaluated in short tests to about 1900 K in flowing CO2. ZrO2 was subjected to N2, H2, H2O and vacuum as well. X-ray diffraction and fluorescence analyses were made. The metal-to-ceramic seal technology for ZrO2 and ThO2 was developed using chemical vapor deposition of tantalum for metallizing and 82 Au - 18 Ni filler braze.

Thoria stability in TD-NiCr at high temperatures in the presence of chromium in solution.

Study of the influence of chromium in solid solution on the coarsening of ThO2 in TD-NiCr. Comparisons were made of ThO2 coarsening in chromium-free TD-Ni and in TD-NiCr, which is known to be low in Cr2O3 as a contaminant. The results of these comparisons indicate that the presence of 20% Cr in solid solution in a nickel-base alloy does not lead to a more rapid coarsening of ThO2 at temperatures of at least 2462 deg F (1350 deg C).

Development of dispersion-strengthened Ni-Cr-ThOz alloys for the space shuttle thermal protection system

Manufacturing processes were developed for TD-NiCr providing small sheet (45 x 90 cm), and larger sheet (60 x 150 cm) and foil. The alternate alloy, DS-NiCr, was produced by pack-chromizing Ni-ThO2 sheet. Formability criteria are being established for basic sheet forming processes, which are brake forming, corrugation forming, joggling, dimpling, and beading. Resistance spot welding (fusion and solid state), resistance seam welding, solid state diffusion welding, and brazing are included in the joining programs. Major emphasis is centered on an Al-modified Ni-Cr-ThO2 alloy development. These alloys, containing 3 to 5% Al, form the protective Al2O3 scale. This enhances oxidation resistance under reentry conditions. Both TD-NiCrAl and DS-NiCrAl alloys are included. A tentative composition of Ni-16Cr-3.5Al-2ThO2 was selected based on oxidation resistance and fabricability.
