Additive Manufacturing of Leak-Free Metal Components with Thin Walls and Sealing Surfaces

Laser-powder bed fusion (L-PBF) offers the ability to print free form design components which often do not require post-processing. However, challenges arise when printing small geometries with mating surfaces. Using an AddUp FormUp 350 L-PBF machine installed at the Manufacturing Demonstration Facility (MDF) of Oak Ridge National Laboratory (ORNL), a User Agreement project was formed with intent to manufacture metal leak-free cylindrical sealing surfaces. One print of twelve 12.7mm outer diameter (OD) cylinders was designed varying wall thickness in the computer-aided design (CAD) model. A build plate was successfully printed but included two build pauses each adding about five minutes per layer. The build plate of 12 cylinders was removed from the chamber and shipped to the partner.

Next-generation perovskite photovoltaics: improving, stabilizing, and lead-sealing of record-setting laboratory solar cells towards commercialization

Summary: In the proposed program we plan to improve perovskite photovoltaic performance by developing (1) orientational control of 3D/2D perovskite heterostructures to simplify device architectures, thus improving device efficiencies and stability; (2) high-throughput optical measurements and real-time device simulations for device optimization; (3) robust, dual-pronged lead-sealing and oxygen/moisture/UV barrier films for long-term stability. Specifically, we seek to develop an in-depth understanding of the perovskite film formation, interface passivation, device stability, and environmentally friendly encapsulation, which together will lead to perovskite devices with PCE of over 28%, stability of T80 at 85/85 (85% humidity at 85 degrees C) for 10,000, expected to be equivalent to T90 of 100 hours), and architectures that would satisfy the U.S. EPA and RoHS limits of lead-leaching. The knowledge generated with this project will be applicable to tandem devices with wider-bandgap perovskites.

Laser-Welded Seals for Polymer-Free Glass/Glass Modules

This project explored the use of femtosecond laser welding to form strong, hermetic seals for glass/glass modules. The results showed that glass/glass fs laser welds, when coupled to a new module design, are strong enough to enable a polymer-free module, potentially extending warrantees and forming an easily-recycled product.

Benchtop assessment of sealing efficacy and breathability of additively manufactured (AM) face masks

The onset of the 2019 novel coronavirus disease (COVID-19) led to a shortage of personal protective equipment (PPE), medical devices, and other medical supplies causing many stakeholders and the general public alike to turn to additive manufacturing (AM) as a stopgap when normally accessible devices were not available. However, without a method to test these AM constructs, there continued to be a disconnect between AM suppliers and the community’s needs. The objective of this study was to characterize the pressure drop and leakage of four different publicly available AM face mask models with two filter material combinations, as well as to investigate the impact of frame modification techniques including the use of foam strips and hot-water face forming to improve fit when the masks are donned on manikin head forms. AM face mask frame designs were downloaded from public repositories during the early stages of the COVID-19 pandemic. AM face masks were fabricated and tested on manikin head forms within a custom chamber containing dry aerosolized NaCl. Pressure drops, particle penetration, and leakage were evaluated for various flow rates and NaCl concentrations. Results indicated that filter material combination and frame modification played a major role in the overall performance of the AM face masks studied. Filter material combinations showed improved performance when high filtration fabric was used, and the cross-sectional area of the fabric was increased. AM frame modifications appeared to improve AM face mask leakage performance by as much as 69.6%.

Long-term permeability evolution of shale seal rocks with argon and scCO 2

In this work, we conducted a suite of experiments to evaluate the long-term permeability evolution of shale rocks under constant effective stress, before, during, and after interaction with supercritical carbon dioxide (scCO 2 ). To do so, we measured the time-dependent evolution of argon permeabilities for the pre- and post-reacted samples (i.e., before and after long-term interaction with scCO 2 ). In addition, we obtained permeability evolution during long-term interaction with scCO 2 . The samples showed either relatively constant permeabilities or a moderate decrease during pre reaction long-term argon tests. The permeability evolution during long-term CO 2 tests showed continuous increase, continuous decrease, or cycles of increase/decrease in permeability. The long term response of the samples to CO 2 included phenomena such as 20 (i) salt precipitation, (ii) swelling-induced cracks, and (iii) carbonate dissolution. While it is obvious that salt precipitation and swelling-induced cracks decrease and increase the permeability, respectively, the sample response to carbonate dissolution proved to be more complex and may increase or decrease the permeability. The permeability evolution during post-reaction long-term argon injection is also affected by the contribution of each of these three phenomena, during long-term interaction with CO 2 . We observe increase, decrease, and constant permeability evolution during post-reaction argon tests. Our experiments reveal that the initial permeability of the samples plays a significant role on the long-term permeability response of shales in the presence argon and scCO 2 fluids. This study shows, when shales are hydraulically fractured with CO 2 , their initial permeability has a more significant role than their permeability evolution over time.
