Operation of Argonne's Liquid Salt-Liquid Metal Separation Testbed for U/TRU Product Processing

Argonne National Laboratory has constructed a liquid salt-liquid metal separation testbed for use in the development and advancement of cathode processing of U/TRU co‑deposits generated by pyroprocessing of used nuclear fuel. The U/TRU product recovered from the electrorefiner contains adhered and entrained salt that must be removed prior to consolidation of the U/TRU alloy for use in advanced reactor fuel fabrication. The bottom pour operation utilizes the low melting points of U/TRU co‑deposits and higher densities of molten metals compared to molten salts to separate and consolidate the U/TRU product. Argonne’s testbed is designed to support the development and optimization of bottom-pouring configurations for batch and semi-continuous operations, integration of process monitoring and control technologies, and determination of operational requirements for implementing in an industrial setting. Scoping tests were performed to demonstrate operational aspects of the testbed, including operation using single-pour spout and dual-pour spout configurations, effectiveness of salt containment and extent of salt vaporization, and the use of sensor probes to detect the location of the interface between the metal and salt phases during pouring. Recommendations for process optimization testing for further development of bottom pour processing to separate U/TRU alloys from adhered salt were made based on the results of scoping tests. Completing the recommended activities will increase the technical readiness level (TRL) of the liquid salt-liquid metal separation operation and consolidation of U/TRU alloys to support industrialization of pyroprocessing.

Develop a Fast Analysis Solver for Welding Sequence Optimization

During the shipbuilding manufacturing process, materials are exposed to significant stresses, as induced both thermally and mechanically, that alter the intended design and significantly affect the production schedule, labor hours (fitting, welding, rework, etc.), and material structural performance. The type and magnitude of deformation of a given structure depends on many factors such as the material, thickness and quality of components, the process heat input, preheat and inter-pass temperatures, type and size of welds, welding sequence and direction, location, sequence, and degree of fixturing. Numerical simulations using finite element analysis (FEA) have long been used to analyze welding-induced structural distortion. For large assemblies, transient thermal elastic-plastic analysis (TEPA) can take days or weeks to run, and optimization of welding sequence is not feasible. Simplified analysis methods were developed to reduce computational time. However, it is challenging to use these techniques to fully optimize welding sequencing because of their applied simplifications in modeling weld details. A fast analysis solver that could be used by the shipbuilding industry is being developed for optimizing welding sequences by taking full advantage of modern GPU-based HPC hardware and incorporating patented acceleration schemes. The accelerated processing factors are up to 2200 times greater for large, multi-pass welded structures.

Reduction of aircraft gas turbine engine pollutant emissions

To accomplish simultaneous reduction of unburned hydrocarbons, carbon monoxide, and oxides of nitrogen, required major modifications to the combustor. The modification most commonly used was a staged combustion technique. While these designs are more complicated than production combustors, no insurmountable operational difficulties were encountered in either high pressure rig or engine tests which could not be resolved with additional normal development. The emission reduction results indicate that reductions in unburned hydrocarbons were sufficient to satisfy both near and far-termed EPA requirements. Although substantial reductions were observed, the success in achieving the CO and NOx standards was mixed and depended heavily on the engine/engine cycle on which it was employed. Technology for near term CO reduction was satisfactory or marginally satisfactory. Considerable doubt exists if this technology will satisfy all far-term requirements.

Automated array assembly task, phase 1

State-of-the-art technologies applicable to silicon solar cell and solar cell module fabrication were assessed. The assessment consisted of a technical feasibility evaluation and a cost projection for high volume production of solar cell modules. Design equations based on minimum power loss were used as a tool in the evaluation of metallization technologies. A solar cell process sensitivity study using models, computer calculations, and experimental data was used to identify process step variation and cell output variation correlations.

Low cost silicon solar array project silicon materials task: Establishment of the feasibility of a process capable of low-cost, high volume production of silane (step 1) and the pyrolysis of silane to semiconductor-grade silicon (step 2)

Extended operation of a small process-development unit routinely produced high quality silane in 97+% yield from dichlorosilane. The production rate was consistent with design loadings for the fractionating column and for the redistribution reactor. A glass fluid-bed reactor was constructed for room temperature operation. The behavior of a bed of silcon particles was observed as a function of various feedstocks, component configurations, and operating conditions. For operating modes other than spouting, the bed behaved in an erratic and unstable manner. A method was developed for casting molten silicon powder into crack-free solid pellets for process evaluation. The silicon powder was melted and cast into thin walled quartz tubes that sacrificially broke on cooling.

High performance N2O4/amine elements blowapart

An experimental and analytical program was conducted to develop an understanding of the mechanisms controlling hypergolic propellant reactive stream separation (RSS). RSS is a combustion induced phenomenon that results in striation of hypergolic propellant oxidizer and fuel sprays fans. This reduced intraelement mixing can influence thrust chamber performance, heat transfer, and stability. The program and product were the development of design criteria for coping with RSS to allow the design of high performance, stable injectors.

Practical design considerations for a flightworthy higher harmonic control system

The paper discusses the design of a higher harmonic blade pitch control system for flight testing on an OH-6A helicopter. Alternative designs for both the mechanical and electronic subsystems are also presented. Among the recommendations set forth are: (1) use electronic analog methods instead of FFT software, delegating spectral analysis and self testing to an Electronic Control Unit; (2) use a digital rather than analog computer for increased flexibility in solution processing; and (3) locate HHC actuators in the nonrotating system and separate these actuators from the primary control system. It is concluded that a target weight for a prototype control system would be less than 1% of design gross weight and the production weight of the future HHC system may be 0.5 of the weight of the aircraft.

A review and evaluation of the Langley Research Center's Scientific and Technical Information Program. Results of phase 5. Design and evaluation of STI systems: A selected, annotated bibliography

A selected, annotated bibliography of literature citations related to the design and evaluation of STI systems is presented. The use of manual and machine-readable literature searches; the review of numerous books, periodicals reports, and papers; and the selection and annotation of literature citations were required. The bibliography was produced because the information was needed to develop the methodology for the review and evaluation project, and a survey of the literature did not reveal the existence of a single published source of information pertinent to the subject. Approximately 200 citations are classified in four subject areas. The areas include information - general; information systems - design and evaluation, including information products and services; information - use and need; and information - economics.

T55 power turbine rotor multiplane-multispeed balancing study

A rotordynamic analysis of the T55-L-11C engine was used to evaluate the balancing needs of the power turbine and to optimize the balancing procedure. As a result, recommendations were made for implementation of a multiplane-multispeed balancing plan. Precision collars for the attachment of trial weights to a slender rotor were designed enabling demonstration balancing on production hardware. The quality of the balance was then evaluated by installing a high speed balanced power turbine in an engine and running in a test cell at the Corpus Christi Army depot. The engine used had been tested prior to the turbine changeout and showed acceptable overall vibration levels for the engine were significantly reduced, demonstrating the ability of multiplane-multispeed balancing to control engine vibration.

The optimum hypersonic wind tunnel

The capabilities of existing hypersonic wind tunnels in the U.S. are assessed to form a basis for recommendations for a new, costly facility which would provide data for modeling the hypervelocity aerodynamics envisioned for the new generation of aerospace vehicles now undergoing early studies. Attention is given to the regimes, both entry and aerodynamic, which the new vehicles will encounter, and the shortcomings of data generated for the Orbiter before flight are discussed. The features of foreign-gas, impulse, aeroballistic range, arc-heated and combustion-heated facilities are examined, noting that in any hypersonic wind tunnel the flow must be preheated to prevent liquefaction upon expansion in the test channel. The limitations of the existing facilities and the identification of the regimes which must be studied lead to a description of the characteristics of an optimum hypersonic wind tunnel, including the operations and productivity, the instrumentation, the nozzle design and the flow quality. Three different design approaches are described, each costing at least $100 million to achieve workability.

Advanced orbital servicing capabilities development

The potential servicing requirements of the Space Station and associated free-flying platforms are identified and analyzed; the selected servicing tasks encompass orbital maneuver vehicle refueling, reaction-control subsystem thruster module replacement, and body-mounted radiator changeout. Attention is presently given to the commonality of all servicing activities, the definition of servicing interfaces, and the roles played by automation and robotics. The servicing concepts for each representative servicing task were selected on the basis of a weighed combination of seven factors: safety, productivity, relative cost, mission effectiveness, design flexibility and simplicity, and development status.
