Advances in Li-TiS2 cell technology

JPL is involved in a NASA sponsored program to develop ambient temperature secondary cells for future space missions. After several years of research on various cathode materials, Titanium Disulfide (TiS2) was selected in view of its intrinsic reversibility and high faradaic utilization. In the last two years, the efforts were focused on improving the cycle life of the system and developing 1 Ah cells. Several approaches including the use of mixed solvent electrolytes, the operation of cells at low temperature, and the cycling of cells under different voltage limits, were initially examined to improve the cycle life performance of the Li-TiS2 system. Spiral wound 1 Ah cells fabricated incorporating the improvements from the above studies have delivered more than 600 cycles at 50% DOD. Work is in progress to identify alternate anode materials that can improve the cycle life of the cells to 1000 cycles at 50% DOD. This paper summarizes the advances made in the Li-TiS technology at JPL since 1989.

Cryogenic mechanical properties of low density superplastically formable Al-Li alloys

The aerospace industry is considering the use of low density, superplastically formable (SPF) materials, such as Al-Li alloys in cryogenic tankage. SPF modifications of alloys 8090, 2090, and 2090+In were tested for strength and Kahn tear toughness. The results were compared to those of similar tests of 2219-T87, an alloy currently used in cryogenic tankage, and 2090-T81, a recently studied Al-Li alloy with exceptional cryogenic properties (1-9). With decreasing temperature, all materials showed an increase in strength, while most materials showed an increase in elongation and decrease in Kahn toughness. The indium addition to 2090 increased alloy strength, but did not improve the strength-toughness combination. The fracture mode was predominantly intergranular along small, recrystallized grains, with some transgranular fracture, some ductile rupture, and some delamination on large, unrecrystallized grains.

Design analysis of bipolar Li-TiS2 batteries

The present study uses an empirical model to assess the feasibility of using the Li-TiS2 bipolar battery for high power applications. Predicted performance outputs at a variety of conditions were calculated. The effects of the design parameters on the performance of bipolar Li-TiS2 batteries are presented. Specific energies greater than 150 Wh/kg can be achieved at low rates. Specific power levels in excess of 100 W/kg can be reached at high rates but with a reduction of the specific energy to less than 70 Wh/kg.

Intrinsic fatigue crack growth rates for Al-Li-Cu-Mg alloys in vacuum

The influences of microstructure and deformation mode on inert environment intrinsic fatigue crack propagation were investigated for Al-Li-Cu-Mg alloys AA2090, AA8090, and X2095 compared to AA2024. The amount of coherent shearable delta-prime (Al3Li) precipitates and extent of localized planar slip deformation were reduced by composition (increased Cu/Li in X2095) and heat treatment (double aging of AA8090). Intrinsic growth rates, obtained at high constant K(max) to minimize crack closure and in vacuum to eliminate any environmental effect, were alloy dependent; da/dN varied up to tenfold based on applied Delta-K or Delta-K/E. When compared based on a crack tip cyclic strain or opening displacement parameter, growth rates were equivalent for all alloys except X2095-T8, which exhibited unique fatigue crack growth resistance. Tortuous fatigue crack profiles and large fracture surface facets were observed for each Al-Li alloy independent of the precipitates present, particularly delta-prime, and the localized slip deformation structure. Reduced fatigue crack propagation rates for X2095 in vacuum are not explained by either residual crack closure or slip reversibility arguments; the origin of apparent slip band facets in a homogeneous slip alloy is unclear.

Composite Solid Electrolyte for Li Battery Applications

The electrochemical, bulk and interfacial properties of the polyethylene oxide (PEO) based composite solid electrolyte (CSE) comprising LiI, PEO, and Al2O3 have been evaluated for Li battery applications. The bulk interfacial and transport properties of the CSEs seem to strongly depend on the alumina particle size. For the CSE films with 0.05 micron alumina while the bulk conductivity is around 10(exp -4) (mho/cm) at 103 C, the Li ion transport number seems to be close to unity at the same temperature. Compared to the PEO electrolyte this polymer composite electrolyte seems to exhibit robust mechanical and interfacial properties. We have studied three different films with three different alumina sizes in the range 0.01-0.3 micron. Effects of Al2O3 particle size on the electrochemical performance of polymer composite electrolyte is discussed. With TiS2 as cathode a 10 mAh small capacity cell was charged and discharged at C/40 and C/20 rates respectively.

Characterization of Al-Cu-Li Alloy 2090 Near Net Shape Extrusion

Aluminum-lithium (Al-Li) alloys near net shape extrusions are being evaluated for potential application in launch vehicle structures. The objective of this study was to determine tensile and fracture properties, corrosion resistance, and weldability of integrally stiffened panels of Al-Cu-Li alloy 2090 in the T8 temper. The microstructure was pre-dominantly unrecrystallized. Texture analyses revealed the presence of fiber components in the stiffeners and a combination of fiber and rolling components in the skin. Variations in grain morphology and texture through the extruded cross section were correlated with the tensile, fracture, and corrosion behavior. Tensile strengths at room and cryogenic temperatures of the 2090 extrusions were similar to other 2090 product forms and were higher than 2219-T87, the primary structural material in the Space Shuttle external tank; however, ductilities were lower. The fracture resistance of the 2090 extrusion was lower than 2219-T87 plate at room temperature. At cryogenic temperatures, tensile ductility and fracture behavior of the 2090 extrusion were similar to other 2090 product forms but were lower than 2219-T87 plate. The exfoliation and stress corrosion resistance of the 2090 extrusion compared favorably with the characteristics of other 2090 product forms. The weldability and weldment properties of the extrusions were similar to 2090 and 2219 plates.

Time Temperature-Precipitation Behavior in An Al-Cu-Li Alloy 2195

Al-Cu-Li alloy 2195, with its combination of good cryogenic properties, low density, and high modulus, has been selected by NASA to be the main structural alloy of the Super Light Weight Tank (SLWT) for the Space Shuttle. Alloy 2195 is strengthened by an aging treatment that precipitates a particular precipitate, labeled as T1(Al2CuLi). Other phases, such as GP zone, (theta)', (theta)", theta, (delta)', S' are also present in this alloy when artificially aged. Cryogenic strength and fracture toughness are critical to the -SLWT application, since the SLWT will house liquid oxygen and hydrogen. Motivation for the Time-Temperature-Precipitation (TTP) study at lower temperature (lower than 350 F) comes in part from a recent study by Chen, The study found that the cryogenic fracture toughness of alloy 2195 is greatly influenced by the phases present in the matrix and subgrain boundaries. Therefore, the understanding of TTP behavior can help develop a guideline to select appropriate heat treatment conditions for the desirable applications. The study of TTP behavior at higher temperature (400 to 1000 F) was prompted by the fact that the SLWT requires a welded construction. Heat conduction from the weld pool affects the microstructure in the heat-affected zone (HAZ), which leads to changes in the mechanical properties. Furthermore, the SLWT may need repair welding for more than one time and any additional thermal cycles will increase precipitate instability and promote phase transformation. As a result considerable changes in HAZ microstructure and mechanical properties are expected during the construction of the SLWT. Therefore, the TTP diagrams can serve to understand the thermal history of the alloy by analyzing the welded microstructure. In the case welding, the effects of thermal cycles on the microstructure and mechanical properties can be predicted with the aid of the TTP diagrams. The 2195 alloy (nominally Al + 4 pct Cu + 1 pct Li + 0.3 pct Ag + 0.3 pct Mg + 0.1 pct Zr) used in this study was received in the form of 1.7 inch thick rolled plates. In brief goal of this study is to develop TTR diagram for the solutiontreated and stretched alloy 2195 from which the precipitation sequence at any service or aging conditions can be preducted.A subgrain boundary TTR diagram is also presented since precipitations at subgrain boundary can control and/or modify a wide veriety of material properties, such as cryogenic fracture toughness.

Performance of Li-Ion Cells Under Battery Voltage Charge Control

A study consisting of electrochemical characterization and Low-Earth-Orbit (LEO) cycling of Li-Ion cells from three vendors was initiated in 1999 to determine the cycling performance and to infuse the new technology in the future NASA missions. The 8-cell batteries included in this evaluation are prismatic cells manufactured by Mine Safety Appliances Company (MSA), cylindrical cells manufactured by SAFT and prismatic cells manufactured by Yardney Technical Products, Inc. (YTP). The three batteries were cycle tested in the LEO regime at 40% depth of discharge, and under a charge control technique that consists of battery voltage clamp with a current taper. The initial testing was conducted at 20 C; however, the batteries were cycled also intermittently at low temperatures. YTP 20 Ah cells consisted of mixed-oxide (Co and Ni) positive, graphitic carbon negative, LIPF6 salt mixed with organic carbonate solvents. The battery voltage clamp was 32 V. The low temperature cycling tests started after 4575 cycles at 20 C. The cells were not capable of cycling. at low temperature since the charge acceptance at battery level was poor. There was a cell in the battery that showed too high an end-of-charge (EOC) voltage thereby limiting the ability to charge the rest of the cells in the battery. The battery has completed 6714 cycles. SAFT 12 Ah cells consisted of mixed-oxide (Co and NO positive, graphitic carbon negative, LiPF6 salt mixed with organic carbonate solvents. The battery voltage clamp was for 30.8 V. The low temperature cycling tests started after 4594 cycles at 20 C. A cell that showed low end of discharge (EOD) and EOC voltages and three other cells that showed higher EOC voltages limited the charge acceptance at the selected voltage limit during charge. The cells were capable of cycling at 10 C and 0 C but the charge voltage limit had to be increased to 34.3 V (4.3 V per cell). The low temperature cycling may have induced poor chargeability since the voltage had to be increased to achieve the required charge input. The battery has completed 6226 cycles. MSA 10 Ah cells consisted of Co oxide positive, graphitic carbon negative, LiPF6 salt mixed with organic carbonate solvents. The battery voltage clamp was 30.8 V. The low temperature cycling tests were started after 2182 cycles at 20 C. The cells were capable of cycling at 10 C and 0 C. Like SAFT, the voltage limit on charge had to be increased to 36 V (4.5 V per cell). There was a cell (cell S/N 13) in the battery that showed poor performance features such as low EOD voltage and high EOC voltage. The battery has completed 3441 cycles. A reconditioning procedure that consisted of C15 charge to a taper current of C/100 and C/20 discharge improved the voltage behavior of SAFT and MSA cells with no significant effect on YTP cells. We have demonstrated that the charge operation with VT clamp at battery rather than at cell level is feasible for onboard Li-Ion battery operation.

Evaluation of Cycle Life and Characterization of YTP 45 Ah Li-Ion Battery for EMU

Li-ion batteries, with longer cycle life and higher energy density features, are now more and more attractive and applied in multiple fields. The YTP 45 Ah Li-ion battery has been evaluated here and may be employed in EMU in the future. Evaluations were on: (1) Cycle life tests - 500 cycles total (completed 40 cycles in simulated shuttle use mode and 460 cycles in an accelerated use mode, and recorded differential voltage of individual cell in battery); (2) Characterization test - discharge capacity measurement in environment temperature of -10, 25, 50 C before and after 500 cycles; and (3) Thermal testing - charge and discharge at 50 C and -10 C before and after 500 cycles. The battery showed less than a 9% drop of initial discharge capacity and energy within 500 cycles with 475 cycles 59% DOD plus 25 cycles 100% DOD. The EOD voltage ranged from 16.0 to 18.0 V, which fits the requirement for operating the EMU.

An Update on C458 Al-Li

The 1.8 Li content and consequently the 0.0945 lb.cu in density of C458 along with its higher modulus and good strength and toughness at ambient and cryogenic temperatures made it an attractive alloy for single and multiple use cryogenic tankage and unpressurized structure for space launch and operational vehicles. A major effort during the past year was directed towards establishing a production capability for C458 plate. Alcoa established a production ingot casting capability under Air Force Research Laboratory and NASA's Space Launch Initiative (SLI) sponsorship. Three heat lots of material were rolled so that the criterion for S-basis allowables could be met for AMS specifications. Lot acceptance testing showed that the strength and toughness values equaled and exceeded those obtained under the earlier Air Force Program when the alloy was developed. The details of this effort and the results achieved will be described. During the testing of compact tension specimens, particularly at cryogenic temperatures, delaminations were noted on the fractured surface. An investigation was initiated to better understand this condition. The results of this investigation will be presented which includes some of the successful production application of alloys with and without Li that exhibit this type of behavior.

Al-Li Alloy 1441 for Fuselage Applications

A cooperative investigation was conducted to evaluate Al-Cu-Mg-Li alloy 1441 for long service life fuselage applications. Alloy 1441 is currently being used for fuselage applications on the Russian Be-103 amphibious aircraft, and is expected to be used for fuselage skin on a new Tupolev business class aircraft. Alloy 1441 is cold-rollable and has several attributes that make it attractive for fuselage skin applications. These attributes include lower density and higher specific modulus with similar strength as compared to conventional Al-Cu-Mg alloys. Cold-rolled 1441 Al-Li sheet specimens were tested at NASA Langley Research Center (LaRC) and at the All-Russia Institute of Aviation Materials (VIAM) in Russia to evaluate tensile properties, fracture toughness, impact resistance, fatigue life and fatigue crack growth rate. In addition, fuselage panels were fabricated by Tupolev Design Bureau (TDB) using 1441 skins and Al-Zn-Mg-Cu alloy stiffeners. The panels were subjected to cyclic pressurization fatigue tests at TDB and at LaRC to simulate fuselage pressurization/depressurization during aircraft service. This paper discusses the results from this investigation.

Microtexture and Nanoindentation Study of Delamination Cracking in Al-Cu-Li-X Alloys

Commercial Al-Li alloys have strength and weight advantages over non-Li aluminum alloys. The fracture behavior of these alloys is unusual and has limited their use. The fracture mode, described as delamination, is intergranular, along the broad grain boundaries parallel to the rolling plane of the plate. Microtexture analyses have shown that delaminations occur along boundaries with greater than 30 misorientation. However, it was observed that relatively few of the high angle boundaries exhibited this behavior. Some grains of the retained deformation texture show high internal misorientation, which is a measure of stored strain energy. Delamination tends to occur between these grains and adjacent, recrystallized grains. Nanoindentation studies indicate a higher hardness for the high internal misorientation grains. These results suggest that the delamination could be reduced by processing the alloys to minimize grain-to-grain property disparities.

Li-ion rechargeable batteries on Mars Exploration Rovers

Lithium-ion batteries have contributed significantly to the success of NASA's Mars Rovers, Spirit and Opportunity that have been exploring the surface of Mars for the last two years and performing astounding geological studies to answer the ever-puzzling questions of life beyond Earth and the origin of our planets. Combined with the triple-junction solar cells, the lithium-ion batteries have been powering the robotic rovers, and assist in keeping the rover electronics warm, and in supporting nighttime experimentation and communications. The use of Li-ion batteries has resulted in significant benefits in several categories, such as mass, volume, energy efficiency, self discharge, and above all low temperature performance. Designed initially for the primary mission needs of 300 cycles over 90 days of surface operation, the batteries have been performing admirably, over the last two years. After about 670 days of exploration and at least as many cycles, there is little change in the end-of discharge (EOD) voltages or capacities of these batteries, as estimated from the in-flight data and corroborated by ground testing. Aided by such impressive durability from the Li-ion batteries, both from cycling and calendar life stand point, these rovers are poised to extend their exploration well beyond two years. In this paper, we will describe the performance characteristics of these batteries during launch, cruise phase and on the surface of Mars thus far.
