DC to DC Converter Testing for Space Applications: Use of EMI Filters and Thermal Range of Operation

Several tests were performed on Interpoint and International Rectifier (IR) direct current (DC) to DC converters to evaluate potential performance and reliability issues in space use of DC to DC converters and to determine if the use of electromagnetic interference (EMI) filters mitigates concerns observed during previous tests. Test findings reported here include those done up until September - October 2008. Tests performed include efficiency, regulation, cross-regulation, power consumption with inhibit on, load transient response, synchronization, and turn-on tests. Some of the test results presented here span the thermal range -55 C to 125 C. Lower range was extended to -120 C in some tested converters. Determination of failure root cause in DC/DC converters that failed at thermal extremes is also included.

High-Efficiency Hall Thruster Discharge Power Converter

Busek Company, Inc., is designing, building, and testing a new printed circuit board converter. The new converter consists of two series or parallel boards (slices) intended to power a high-voltage Hall accelerator (HiVHAC) thruster or other similarly sized electric propulsion devices. The converter accepts 80- to 160-V input and generates 200- to 700-V isolated output while delivering continually adjustable 300-W to 3.5-kW power. Busek built and demonstrated one board that achieved nearly 94 percent efficiency the first time it was turned on, with projected efficiency exceeding 97 percent following timing software optimization. The board has a projected specific mass of 1.2 kg/kW, achieved through high-frequency switching. In Phase II, Busek optimized to exceed 97 percent efficiency and built a second prototype in a form factor more appropriate for flight. This converter then was integrated with a set of upgraded existing boards for powering magnets and the cathode. The program culminated with integrating the entire power processing unit and testing it on a Busek thruster and on NASA's HiVHAC thruster.

Early Oscillation Detection for Hybrid DC/DC Converter Fault Diagnosis

This paper describes a novel fault detection technique for hybrid DC/DC converter oscillation diagnosis. The technique is based on principles of feedback control loop oscillation and RF signal modulations, and Is realized by using signal spectral analysis. Real-circuit simulation and analytical study reveal critical factors of the oscillation and indicate significant correlations between the spectral analysis method and the gain/phase margin method. A stability diagnosis index (SDI) is developed as a quantitative measure to accurately assign a degree of stability to the DC/DC converter. This technique Is capable of detecting oscillation at an early stage without interfering with DC/DC converter's normal operation and without limitations of probing to the converter.

A Simple Control to Reduce the Voltage Stress of Non-Conducting Switches in Three-Level ANPC Converter

With the development of wide band-gap (WBG) technology, the switching speed of power semiconductor devices is increased, which makes circuits more sensitive to parasitics. For three-level active neutral point clamped (3L-ANPC) converters, the over-voltage of non-conducting switches can be an issue. This paper analyzes the multiple commutation loops in 3L-ANPC converter and summarizes the impact factors of the over-voltage for the non-conducting switch. It is found that the nonlinearity of the output capacitance of the device can significantly influence the over-voltage. A simple control without introducing any additional hardware circuit is proposed to attenuate the impact of the nonlinearity. With the proposed control, the peak over-voltage of the non-conducting switch can be reduced significantly. Multi-pulse test is conducted for a 3L- ANPC converter built with silicon carbide (SiC) MOSFETs. The testing results show that the peak over-voltage decreases from 892 V to 624 V with the proposed control. More detailed analysis and experimental results will be provided in the final paper.

Modeling of Multi-Loops Related Device Turn-On Overvoltage in 3L-ANPC Converters

The analytical model for the device drain-source turn-on overvoltage in three-level active neutral point clamped (3L-ANPC) converters is established in this paper. Considering the two commutation loops in the converter, the relationship between the overvoltage and the loop inductances is evaluated. The line switching frequency device usually exhibits higher overvoltage, while the high switching frequency device is not strongly influenced by the multiple loops. A 500 kVA 3L-ANPC converter using SiC MOSFETs is tested, and the model is verified with the experimental results.

Development and performance of pulse-width-modulated static inverter and converter modules

Pulse-width-modulated inverter and converter modules are being developed for modular aerospace electrical power systems. The modules, rate 2.5 kilowatts per module and 10-minute - 150-percent overload, operate from 56 volts dc. The converter module provides two output voltages: a nominal link voltage of 200 volts dc when used with the inverter, and 150 volts dc to a load bus when used separately. The inverter module output is 400-hertz, sinusoidal, three-phase, 120/208 volts. Tests of breadboard models with standard parts and integrated circuits show rated power efficiencies of 71.4 and 85.1 percent and voltage regulation of 5 and 3.1 percent for inverter and converter modules, respectively. Sine-wave output distortion is 0.74 percent.

ASDTIC duty-cycle control for power converters

The application of analog signal to discrete interval converter (ASDTIC), a hybrid micromodule, two loop control subsystem, to a switching, stepdown dc to dc converter is described. The power circuitry, interface and ASDTIC subsystems used in this switching regulator were developed to exhibit the improved regulation, transient performance, regulator stability and freedom from the effects of variations in parts characteristics due to environmental changes and aging. ASDTIC can be used with other types of power circuits that use duty-cycle control techniques by simple changes in the interface subsystem. The circuitry and performance characteristics of a +10V dc switching converter as well as that of the ASDTIC micromodule are described. Realization of the ASDTIC hybrid micromodule has been accomplished with a hermetically sealed, beam-lead, bonded/deposited nichrome thin film resistors, discrete capacitors and integrated circuits on dilithic, glazed alumina substrates using 22 feed through terminals in an integrated package.

Out-of-core Evaluations of Uranium Nitride-fueled Converters

Two uranium nitride fueled converters were tested parametrically for their initial characterization and are currently being life-tested out of core. Test method being employed for the parametric and the diagnostic measurements during the life tests, and test results are presented. One converter with a rhenium emitter had an initial output power density of 6.9 W/ sq cm at the black body emitter temperature of 1900 K. The power density remained unchanged for the first 1000 hr of life test but degraded nearly 50% percent during the following 1000 hr. Electrode work function measurements indicated that the uranium fuel was diffusing out of the emitter clad of 0.635 mm. The other converter with a tungsten emitter had an initial output power density of 2.2 W/ sq cm at 1900 K with a power density of 3.9 W/sq cm at 4300 h. The power density suddenly degraded within 20 hr to practically zero output at 4735 hr.

An out-of-core version of a six cell heat-pipe heated thermionic converter array

A thermionic system concept is described which incorporates a heat-pipe cooled fast spectrum reactor and six-cell thermionic converter modules located in the space radiator. Much of the technology being developed for the in-core thermionic reactor concept is directly applicable to this out-of-core concept, particularly the fuel and converter development activity. The major technology extension required is in the area of heat-pipes for cooling the reactor and carrying thermal energy from the reactor station to the converters. The performance characteristics of an out-of-core thermionic system at power levels between 40 and 70 kWe are summarized, the adaptation of in-core technology to the out-of-core concept is described and applicable heat-pipe technology programs now underway are discussed.

Development of a full-length external-fuel thermionic converter for in-pile testing.

Description of an external-fuel thermionic converter which utilizes a thoriated-tungsten fuel-emitter body. Performance in out-of-pile tests was comparable to that of an arc-cast tungsten emitter body, with 400-eW output power (about 5 W/sq cm) at 10.8% efficiency. Maximum fuel clad temperature averaged from 1650 to 1700 C during the 300-hour test. This converter has been processed for in-pile testing. The various processing steps, including the installation of six emitter thermocouples, encapsulation in the secondary container, and joining to the fission-gas collection system, are described in detail. In addition to the converter assembly, a doubly contained fission gas collection assembly with radiation-hardened differential pressure transducers was fabricated. The experiment support plate required for the in-pile test, containing electrically insulated instrumentation feedthroughs and coolant line feedthroughs to the vacuum test chamber, was also fabricated.

An out-of-core thermionic-converter system for nuclear space power.

Reexamination of designs of nuclear thermionic space power systems with the converter outside the reactor in the perspective of recent advances in heat-transfer methods, materials, converter performance, and radiation design. The 40- to 70-kW(e) power range is treated. The configuration is found to meet the constraints of readily available launch vehicles. It allows for off-design operation including startup, shutdown, and possible emergency conditions; provides tolerance of failure by extensive use of modular, redundant elements; incorporates and uses heat pipes in a fashion that reduces the need for extensive in-pile testing of system components; and uses thermionic converters, nuclear fuel elements, and heat-transfer devices in a geometrical form adapted from existing incore thermionic system designs.
