BLAST-Lite (Battery Lifetime Analysis and Simulation Tool - Lite) [SWR-22-69] Related to: BLAST aka: BLAST-Py

Battery Lifetime Analysis and Simulation Toolsuite (BLAST) provides a library of battery lifetime and degradation models for various commercial lithium-ion batteries from recent years. Degradation models are identified from publicly available lab-based aging data using NREL's battery life model identification toolkit. The battery life models predicted the expected lifetime of batteries used in mobile or stationary applications as functions of their temperature and use (state-of-charge, depth-of-discharge, and charge/discharge rates). Model implementation is in both Python and MATLAB programming languages. The MATLAB code also provides example applications (stationary storage and EV), climate data, and simple thermal management options. For more information on battery health diagnostics, prediction, and optimization, see NREL's Battery Lifespan webpage.

Model-based Design Optimization to Achieve the Performance Goals (16.0 SEER/9.5 HSPF), Developing Heat Pump by Using Low-GWP Refrigerants and 5 mm Diameter Tubes

Usage of low-GWP refrigerants can reduce the Green House Gas (GHG) emission of HVAC systems. Our research in previous milestone report has shown that using heat exchangers with 5 mm diameter tubes instead of 9 mm diameter tubes is a promising solution to meet the performance goals of heat pump using low-GWP refrigerants. In addition, the 5mm tube heat exchangers can lead to lower system refrigerant charge and as a result, reduce environmental impact further. However, shifting to small tube diameters requires in-depth heat exchanger design optimization to adapt to the transition to low-GWP refrigerants. In the 2nd quarter of FY21, we conducted multi-objective optimizations using Particle Swarm Optimization algorithm on a residential 5-ton air source heat pump to investigate the potential system performance improvements and material savings. 4 low-GWP refrigerants, ARM20A, ARM20B, R454A and R454C are investigated in this study. The objectives of the optimization are to minimize the heat pump material cost and to maximize the system performance simultaneously. As a result, the HXs material cost is reduced by up to 77% according to the copper and aluminum material price in current market. Under heating mode operation, the smart 4-way valve guarantees that the optimal low-GWP systems maintain or outperform the heating performance of the R410A baseline system. The model-based design optimization yields 18.3-18.9 SEER and 10.6-11.9 HSPF for optimal systems using different low-GWP refrigerants. The initial performance goals (16.0 SEER/9.5 HSPF) are achieved. Furthermore, up to 50% system refrigerant charge reduction is possible in the optimized low-GWP heat pump system using ARM20B. And 91%-95% predicted life-time direct CO 2 emission reduction is achieved by using the optimal 5mm tube low-GWP heat pumps. The significant material saving, charge reduction and direct CO 2 emission reduction help in reducing the environmental impacts of heat pump systems. The optimal heat exchangers resulting from this research can fit into the original baseline indoor and outdoor fan-coil unit. This can reduce the retrofitting effort by minimizing the change in manufacturing and installation of the heat pumps and guarantee the compatibility with end-users’ house structure. Finally, the new products can be easily accepted by manufacturers and end-users.

Emergent Recursive Multiscale Interaction in Complex Systems

This project studied the potential for multiscale group dynamics in complex social systems, including emergent recursive interaction. Current social theory on group formation and interaction focuses on a single scale (individuals forming groups) and is largely qualitative in its explanation of mechanisms. We combined theory, modeling, and data analysis to find evidence that these multiscale phenomena exist, and to investigate their potential consequences and develop predictive capabilities. In this report, we discuss the results of data analysis showing that some group dynamics theory holds at multiple scales. We introduce a new theory on communicative vibration that uses social network dynamics to predict group life cycle events. We discuss a model of behavioral responses to the COVID-19 pandemic that incorporates influence and social pressures. Finally, we discuss a set of modeling techniques that can be used to simulate multiscale group phenomena.

Large Area Detection of Microstructural Defects with Multi-Mode Ultrasonic Signals

Cyclic loading or other stresses can lead to development of cracks and crack growth in mechanical structures, leading to eventual failure. While ultrasound imaging can be used for non-destructive testing of such structures, conventional ultrasound techniques are often limited by crack size, density, and areal coverage. An effective characterization of real-world, large-area structures is required at an early damage stage to prevent catastrophic failure and predict remaining life. In this study, a new nonlinear ultrasonic testing (NUT) method is proposed for large-area monitoring of practical structures with arbitrary complexity by using multiple-mode guided-wave ultrasonic signals. The proposed guided-wave NUT technique requires single-element transducers, simple electronics, and a mixed time-frequency domain signal processing. As a proof-of-concept demonstration, numerical simulations and experiments are performed on an A36 carbon steel beam assembly with previously formed microstructural defects that cause nonlinearities in ultrasonic response. The quadratic dependence of the nonlinear wave excitation on the input ultrasonic signal amplitude is shown by numerical simulations, and such a nonlinear ultrasonic response is experimentally observed in the zone with a high density of microstructural defects.

Investigation into reversion of polyurethane encapsulants

The effect of high humidity (95% RH) at 60 C, 70 C, 85 C and 100 C on the solid-to-liquid reversion of polyurethane elastomers (used for potting electrical connectors and conformal coating printed circuit boards) was investigated. Hardness measurements were conducted on eleven elastomers to track reversion for a 101-day period. The primary purpose of the tests was to provide data to predict service life for the polyurethane elastomers. This was not accomplished as the hardness did not deteriorate rapidly enough at the lower test temperatures. The tests did determine that the potting and coating materials most widely used on the S-1C Program are susceptible to reversion but appear adequate for service in the S-1C environment.

Lifetimes of fiber composites under sustained tensile loading

Results are presented for a study intended to summarize lifetime data on several fiber/epoxy composite materials subjected to sustained uniaxial tensile loading, to report preliminary results of an accelerated test method for predicting the life of simple composites, and to describe related work in progress on pressure vessels and other filament-wound structures. The lifetime performance of the tested composites was compared by plotting the percent of ultimate strength (applied fiber stress normalized with respect to fiber failure stress in a composite) versus lifetime. In terms of performance in long-term tensile applications, the tested composites are ranked in the following order: graphite/epoxy, Be wire/epoxy, Aramid/epoxy, and S-glass/epoxy. The accelerated test using temperature and stress to simulate the passage of time proves to be encouraging, at least in the case of the Aramid/epoxy composite. The potential of a statistical analysis based on Weibull distribution analyses or a power law relationship is demonstrated.

The practical impact of elastohydrodynamic lubrication

The use of elastohydrodynamics in the analysis of rolling element bearings is discussed. Relationships for minimum film thickness and tractive force were incorporated into computer codes and used for bearing performance prediction. The lambda parameter (ratio of film thickness to composite surface roughness) was shown to be important in predicting bearing life and failure mode. Results indicate that at values of lambda below 3 failure modes other than the classic subsurface initiated fatigue can occur.

Design, fabrication and spin testing of ceramic blade metal disk attachment

A ceramic turbine blade-metal disk attachment was designed for small, non man-rated turbine engine applications. The selected design consisted of a hot pressed silicon nitride blade having a skewed dovetail attachment with a compliant interlayer between the disk and the blade. Two-dimensional and three-dimensional analyses predicted that life goals could be achieved, considering both NDE limitations and crack growth rates for the ceramic material. Twenty ceramic blades were fabricated to closely-held manufacturing tolerances. New fracture mechanics data at elevated temperature are presented.

Overview of Aerothermodynamic Loads Definition Study

The Aerothermodynamic Loads Definition were studied to develop methods to more accurately predict the operating environment in the space shuttle main engine (SSME) components. Development of steady and time-dependent, three-dimensional viscous computer codes and experimental verification and engine diagnostic testing are considered. The steady, nonsteady, and transient operating loads are defined to accurately predict powerhead life. Improvements in the structural durability of the SSME turbine drive systems depends on the knowledge of the aerothermodynamic behavior of the flow through the preburner, turbine, turnaround duct, gas manifold, and injector post regions.
