Report on Thermal Cycling Testing and Bimaterial Weld Development for a Passively Actuated Materials Surveillance Test Article

This report describes the continuation and conclusion of a thermal cycling test program designed to evaluate a family of passively actuated material surveillance test articles. Additionally, the report details a preliminary study of bimetallic welding between 316 stainless steel and TZM (tungsten-zirconium-molybdenum) alloy. The test program was ultimately successful in demonstrating the basic viability of the passively actuated test article concept as well as specifically validating the procedures developed to size specimens to mimic the mechanical response of operating components. The report discusses and summarizes the results of the complete test program which tested samples for more than 1,000 controlled thermal cycles. The weld development program included both stir friction and electron beam joining. The stir friction welding was ultimately successful, while the electron beam welding would require additional development. Ultimately, these test programs pave the way for implementing a materials surveillance program in future molten salt reactors (MSRs). The report conclusions outline a plan for transforming the research and developed described here into a definite set of practices and procedures for a surveillance program at a future operating reactor.

High Strength Steel-Aluminum Components by Vaporizing Foil Actuator Welding

This project aimed to address the challenge of effectively welding dissimilar materials—high-strength steel and high-strength aluminum for creating lightweight, multi-material automotive components. For automotive companies, reducing weight of a vehicle is critical task regulated by the government to solve the issue of greenhouse gas emissions. Production of lightweight cars and trucks can be achieved by substitution of current all-steel structures with multi-material lightweight structures that include high strength-to-weight-ration materials such as high-strength steels, aluminum alloys, magnesium alloys, titanium alloys, coupled with lightweight designs. This requires dissimilar metal welding, which is challenging for state of the art joining processes such as resistance spot welding. The cycle of melting-cooling-freezing during traditional welding that can easily ruin the designed outstanding properties of the advanced base metals, such as aluminum alloys, making the welded area much weaker than the base metals. To weld two different metals with great difference in melting points, such as aluminum and steel, it’s even more difficult or impossible because of the formation of brittle intermetallic compounds at the welded interface. In this project, a novel welding method, developed at OSU, was selected for validation and development. This novel technology enables welding by impact without melting and proves to be robust to join various dissimilar lightweight metals. Termed as vaporizing foil actuator welding or VFAW, the technology uses a thin aluminum foil that is rapidly vaporized by a high current pulse to produce an explosive-like pressure pulse to drive one metallic piece into another at the high speed required for impact welding. This project entailed development of the early-stage welding technology in terms of (a) the consumables, the welding apparatus and the power sources, (b) coupon scale screening of many material combinations including corrosion studies, (c) computational modeling and design of the welded interface as well as of the multi-material prototype component, and (d) mechanical testing for strength and durability at coupon scale and to a certain extent the prototype scale. The all-steel engine cradle of 2016 Chevrolet Cruze was chosen as the baseline prototype component. The target set for the project was to demonstrate a 20% weight reduction at a cost premium of less than $\$ $5/lb saved without compromising on baseline mechanical properties. At project completion, a 12% lighter prototype component was demonstrated with an estimated cost premium of $\$ $9.8/lb saved. Besides prototype level demonstration of the technology, this project also enabled elevation of the technology’s readiness level to where a hydraulically actuated welding head was developed and made ready for deployment at a research and development facility for Tier 1 automotive supplier.

A lightweight bimetallic actuator for spacecraft thermal control

The design, development, and construction of two types of active thermal-control systems are described. These designs are based on the controlled angular deflections of spiral-wound bimetallic actuators. The use of these actuators and lightweight louvers results in a frictionless system that is low in weight yet simple in design and low in cost. Both designs exhibit high reliability, good performance repeatability, and do not require power from the spacecraft. Design philosophy and implementation, design tradeoffs, and materials selection are reviewed. The test program is described, and results are presented.

Application of polyimide actuator rod seals

Development of polyimide two-stage hydraulic actuator rod seals for application in high-performance aircraft was accomplished. The significant portion of the effort was concentrated on optimization of the chevron and K-section second-stage seal geometries to satisfy the requirements for operation at 450 K (350 F) with dynamic pressure loads varying between 200 psig steady-state and 1500 psig impulse cycling. Particular significance was placed on reducing seal gland dimension by efficiently utilizing the fatigue allowables of polyimide materials. Other objectives included investigation of pressure balancing techniques for first-stage polyimide rod seals for 4000 psig 450 K(350 F) environment and fabrication of a modular retainer for the two-stage combination. Seals were fabricated in 0.0254 m (1.0in.) and 0.0635 m (2.5in.) sizes and tested for structural integrity, frictional resistance, and endurance life. Test results showed that carefully designed second stages using polyimides could be made to satisfy the dynamic return pressure requirements of applications in high-performance aircraft. High wear under full system pressure indicated that further research is necessary to obtain an acceptable first-stage design. The modular retainer was successfully tested and showed potential for new actuator applications.

Nonlinear actuator disk theory.

Results obtained from a recent investigation of the flowfield induced by a heavily loaded actuator disk. First, the governing nonlinear integral equations are formulated from two different points of view, and the iterative solution is briefly outlined. Calculated flow patterns are presented for representative advance ratios and blade circulation distributions. For the static condition, the experimentally observed lingering of the tip vortices in the propeller plane, and the insensitivity of the streamline pattern to thrust coefficient are both accounted for, and a 'dividing streamline' - apparently not previously discussed in the literature, is predicted for the nonstatic case. Finally, the relationship between the actuator disk flow and the zero harmonic of the flowfield induced by a finite-bladed propeller is considered.

An actuator extension transformation for a motion simulator and an inverse transformation applying Newton-Raphson's method

A set of equations which transform position and angular orientation of the centroid of the payload platform of a six-degree-of-freedom motion simulator into extensions of the simulator's actuators has been derived and is based on a geometrical representation of the system. An iterative scheme, Newton-Raphson's method, has been successfully used in a real time environment in the calculation of the position and angular orientation of the centroid of the payload platform when the magnitude of the actuator extensions is known. Sufficient accuracy is obtained by using only one Newton-Raphson iteration per integration step of the real time environment.
