Fluidized-bed development at JPL

Silicon deposition on silicon seed particles by silane pyrolysis in a fluidized bed reactor (FBR) was investigated as a low cost, high throughput method to produce high purity polysilicon for solar cell applications. The emphasis of the research is fundamental understanding of fluidized bed silicon deposition. The mechanisms involved were modeled as a six-path process: heterogeneous deposition; homogeneous decomposition; coalescence; coagulation; scavenging; and chemical vapor deposition growth on fines.

Fines in fluidized bed silane pyrolysis

Silicon deposition on silicon seed particles by silane pyrolysis in a fluidized-bed reactor is investigated as a low-cost, high-throughput method to produce high-purity polysilicon for solar-cell applications. Studies of fines, particles 0.1-10 microns diam, initiated from homogeneous decomposition in the reactor were conducted using 2 and 6-in-diam fluidized beds. The studies show functional dependences of fines elutriation on silane feed concentration, temperature, gas velocity, and bubble size. The observation that the fines elutriation is generally below 10 percent of the silicon-in-silane feed is attributed to scavenging by large particles in an environment of less free space for homogeneous nucleation. Preliminary results suggest that, with proper conditions and distributor design, high-silane-concentration (over 50 percent SiH4 in H2) feed may be used.

Thermal energy storage systems using fluidized bed heat exchangers

The viability of using fluidized bed heat exchangers (FBHX) for thermal energy storage (TES) in applications with potential for waste heat recovery was investigated. Of the candidate applications screened, cement plant rotary kilns and steel plant electric arc furnaces were identified, via the chosen selection criteria, as having the best potential for successful use of FBHX/TES system. A computer model of the FBHX/TES systems was developed and the technical feasibility of the two selected applications was verified. Economic and tradeoff evaluations in progress for final optimization of the systems and selection of the most promising system for further concept validation are described.

Fluctuations, Stratification and Stability in a Liquid Fluidized Bed at Low Reynolds Number

The sedimentation dynamics of extremely low polydispersity, non-colloidal, particles are studied in a liquid fluidized bed at low Reynolds number, Re much less than 1. When fluidized, the system reaches a steady state, defined where the local average volume fraction does not vary in time. In steady state, the velocity fluctuations and the particle concentrations are found to strongly depend on height. Using our results, we test a recently developed stability model for steady state sedimentation. The model describes the data well, and shows that in steady state there is a balancing of particle fluxes due to the fluctuations and the concentration gradient. Some results are also presented for the dependence of the concentration gradient in fluidized beds on particle size; the gradients become smaller as the particles become larger and fewer in number.

Fluidized bed coal desulfurization

Laboratory scale experiments were conducted on two high volatile bituminous coals in a bench scale batch fluidized bed reactor. Chemical pretreatment and posttreatment of coals were tried as a means of enhancing desulfurization. Sequential chlorination and dechlorination cum hydrodesulfurization under modest conditions relative to the water slurry process were found to result in substantial sulfur reductions of about 80%. Sulfur forms as well as proximate and ultimate analyses of the processed coals are included. These studies indicate that a fluidized bed reactor process has considerable potential for being developed into a simple and economic process for coal desulfurization.

Fluidized-Bed Deposition Of Single-Crystal Silicon

Uniformly thin single-crystal films of silicon produced by modification of fluidized-bed-reactor technique producing polysilicon by chemical vapor deposition. Proposed for silicon wafers for flat-plate solar arrays and results in different structural and electronic properties in deposition layer desirable for specific microelectronic or solar-cell processing. In process deposition occurs on silicon wafers, kept individually at temperatures above 1,000 degree C. Heated wafers held in unheated and minimally-agitated-fluidized bed of silicon particles and in low concentration of silane.

Lewis Pressurized, Fluidized-Bed Combustion Program. Data and Calculated Results

A 200 kilowatt (thermal), pressurized, fluidized bed (PFB) reactor and research test facility were designed, constructed, and operated. The facility was established to assess and evaluate the effect of PFB hot gas effluent on aircraft turbine engine materials that may have applications in stationary powerplant turbogenerators. The facility was intended for research and development work and was designed to operate over a wide range of conditions. These conditions included the type and rate of consumption of fuel (e.g., coal) and sulfur reacting sorbent material: the ratio of feed fuel to sorbent material; the ratio of feed fuel to combustion airflow; the depth of the fluidized reaction bed; the temperature and pressure in the reaction bed; and the type of test unit that was exposed to the combustion exhaust gases.

Dimensionless Regime Mapping and Chaos Analysis of Solids Volume Fraction Data in a Circulating Fluidized Bed Riser

Presentation of experimental results of solids volume fraction data measurements in a 12-inch diameter cold flow circulating fluidized bed in relation to a dimensionless fluidization regime map. Statistical and chaotic system analysis results are shown to illustrate differences in hydrodynamic behavior at different operating conditions. Presentation was made at the ASTFE 10th Thermal and Fluids Engineering Conference, March 09-12, 2025.

Use of glow discharge in fluidized beds

Static charges and agglomerization of particles in a fluidized bed systems are minimized by maintaining in at least part of the bed a radio frequency glow discharge. This approach is eminently suitable for processes in which the conventional charge removing agents, i.e., moisture or conductive particle coatings, cannot be used. The technique is applied here to the disproportionation of calcium peroxide diperoxyhydrate to yield calcium superoxide, an exceptionally water and heat sensitive reaction.

A fluidized-bed reactor for silane pyrolysis

The silane decomposition in a fluidized bed reactor was studied. The process feasibility and operating windows were determined. Long duration tests were conducted and silicon purity was demonstrated. A high purity linear was installed in the fluid bed reactor; the FBR product was melted and single crystallized. Product purity improvements are noted.

Fluidized Bed Gasification For Conversion of Biomass and Waste Materials to Renewable Hydrogen

This project was undertaken in order to study the potential for hydrogen production, at low cost, from mixtures of biomass and municipal solid waste (MSW). This approach allows for the production of hydrogen with a very low fossil carbon burden, while taking advantage of tipping fees (associated with MSW) to improved process economics. The team sourced three primary feedstocks (wood, MSW, and waste plastics) and characterized them comprehensively using established techniques with a long track record in the field of gasification. All three primary feedstocks were highly reactive and lost most of their mass during initial devolatilization. The production of tars, including heavy tars, was quite high, and was most problematic in the case of the MSW and Waste Plastics feedstocks. Little practical difference was identified between the MSW and Waste Plastics materials, and the addition of bed-forming materials (dolomite and brown alumina) to the feedstocks was found to reduce production of tars during devolatilization under thermogravimetric analysis and/or Fischer Assay conditions. A series of four tests in a lab-scale bubbling-fluidized-bed gasifier, at 50 psig of pressure and about 825 C, confirmed these findings. Pellet feedstocks, broken into fragments, were used for these tests, and pellets comprised of 50% MSW and 50% biomass were found to be the best option in terms of fossil carbon burden, economic potential, and gasification characteristics. Tests were then undertaken in a pilot-scale gasifier facility based on the GTI U-Gas fluidized-bed gasification technology. The feedstock handling train of the 20 TPD U-Gas pilot-scale gasifier located in Des Plaines, IL, was operated under simulated gasification conditions, and the 50/50 pellets were found to be very robust and unproblematic. An improved design for the forward end of the feedstock injection screw of the gasifier was developed and installed. The design approach was based on improved passive cooling of the front-most shroud at the end of the screw, since this approach was found in comprehensive modeling studies to be more than sufficient to accomplish the project objectives associated with this phase of the work, while also avoiding thermal gradients that could have caused heat-stress-induced damage to the refractory around the feedstock inlet if an active cooling approach had been applied. Careful technoeconomic analysis (TEA) of two possible 1000 TPD facilities was carried out. The TEA of conversion of MSW with corn stover in one case, and MSW with woody feedstock in the other case, showed that both had the potential to provide hydrogen at about $1/kg (minimum selling price, 2018 dollar basis). Of the two TEA cases, the one that was based on the conversion of wood in the southeastern USA was found to have slightly better economic potential. The other TEA case was based on a real location in Nebraska and called for corn stover feedstock conversion along with MSW. An underserved communities outreach program plan was developed in cooperation with personnel from the Nebraska Public Power District.
