Nondestructive Modular Leak Detection in 3D Printed 316L Stainless Steel Pipes via Laser Powder Bed Fusion

This research investigates the leak detection features of 316L Stainless Steel pipe structures manufactured via Laser Powder Bed Fusion (LPBF). This work involves the design of a modular sensor system integrating nondestructive evaluation (NDE) methods, including thermal imaging and ultrasonic frequency detection to detect and characterize leaks in components. This aims to improve leak detection sensitivity within medium-pressure gas systems, during continuous operation without halting flow or introducing safety risks. The system could be adaptable for use on unmanned aerial vehicles (UAVs), enabling remote leak detection in active environments. A custom pneumatic system incorporating temperature and pressure sensors was assembled to detect leaks in LPBF-printed 316L SS tee pipes. Experimental results and simulations confirm the system’s effectiveness in leak detection and material evaluation. This research program also integrated a Python-based image recognition platform based on a metallography and optical microscopy to assess the porosity and complement the leak detection data on the printed structures. This allows a detailed analysis of pore distribution and internal leak paths, which could compromise structural integrity, critical for quality control during manufacturing. Findings suggest that the investigated approach holds potential for enhancing leak detection technologies and adapt them for advanced manufactured parts.

Exploring the Model Design Space for Battery Health Management

Battery Health Management (BHM) is a core enabling technology for the success and widespread adoption of the emerging electric vehicles of today. Although battery chemistries have been studied in detail in literature, an accurate run-time battery life prediction algorithm has eluded us. Current reliability-based techniques are insufficient to manage the use of such batteries when they are an active power source with frequently varying loads in uncertain environments. The amount of usable charge of a battery for a given discharge profile is not only dependent on the starting state-of-charge (SOC), but also other factors like battery health and the discharge or load profile imposed. This paper presents a Particle Filter (PF) based BHM framework with plug-and-play modules for battery models and uncertainty management. The batteries are modeled at three different levels of granularity with associated uncertainty distributions, encoding the basic electrochemical processes of a Lithium-polymer battery. The effects of different choices in the model design space are explored in the context of prediction performance in an electric unmanned aerial vehicle (UAV) application with emulated flight profiles.

Polarimetry-Enhanced Imaging towards Autonomous Solar Field and Receiver Inspections

During the typical operation of a Concentrating Solar Power (CSP) plant, a large portion of the energy (~45%) can be lost due to various imperfect conditions, such as blocking, shading, mirror soiling, tracking and canting errors, etc. It is necessary to develop efficient and effective field inspection technology to optically survey and characterize a CSP field, which can be used as an input for autonomous control, maintenance scheduling and spot repair whenever necessary to maximize the overall efficiency of the plant. In this project, We aim to apply polarimetric imaging for CSP collector and receiver inspection and develop polarimetric drone cameras (via integrating polarimetric imagers onto drones) for autonomous field inspection in CSP plants.

National Laboratories for Environmental Management and Stewardship (NNLEMS) National Lab Capabilities in Unmanned Aerial Systems (UAS) (Revision 1)

The Network of National Laboratories for Environmental Management and Stewardship (NNLEMS) formed an Unoccupied Aircraft Systems (UAS) topical team in spring 2025 for the purpose of documenting the capabilities of the National Laboratories relevant to the goals and needs of the Department of Energy (DOE) Office of Legacy Management (LM). The team was comprised of representatives from eight National Laboratories (Table 1), thereby bringing diverse skillsets from across the DOE complex. Recognizing that LM has extensive experience working with UAS contractors and using data collected from UAS, the topical team focused on the National Laboratories’ unique capabilities and types of scientific investigations that are not yet commercially available or easily contracted as services.
