Photovoltaic Cable Connectors: A Comparative Assessment of the Present State of the Industry

The consequences of failure for balance-of-systems components (such as photovoltaic (PV) cable connectors) include offline module string(s); low system voltage; arc, ground, insulation, and overtemperature faults; triggered fuse(s); system shutdown; and fire. The degradation modes for connectors are studied here through an industry survey and its subsequent examination, which are compared with field-degraded specimens. A total of 117 specimens were obtained from a variety of locations and climates or accelerated tests. A failure analysis for connectors from PV installations was developed (and applied to 54 specimens), including nondestructive examinations (photography, a custom resistance-current scan, and X-ray computed tomography) and destructive examinations (featuring milling of the external plastic, extraction of the internal convolute spring, and potting and polishing in cross section). Surface and through-thickness composition of the metal pins and springs was quantified using scanning electron microscopy with energy-dispersive X-ray spectroscopy. Fourier transform infrared spectroscopy was used to verify the base polymer materials and compare the chemical structure of the connector body, bushing, end nut, and o-ring. Thermogravimetric analysis and differential scanning calorimetry were used to further verify the degradation of the same polymeric components.

Process for making RF shielded cable connector assemblies and the products formed thereby

A process for making RF shielded cable connector assemblies and the resulting structures is described. The process basically consists of potting wires of a shielded cable between the cable shield and a connector housing to fill in, support, regidize, and insulate the individual wires contained in the cable. The formed potting is coated with an electrically conductive material so as to form an entirely encompassing adhering conductive path between the cable shield and the metallic connector housing. A protective jacket is thereby formed over the conductive coating between the cable shield and the connector housing.

Simulated EVA operation of a remote connector assembly test report

The features of a connector concept with respect to timelines and ease of connection by EVA (extravehicular activity), in various mating orientations were evaluated. The connector tests were conducted by thee EVA astronaut test subjects. Each of four test conditions (baseline, off angle, overhead, and with visual obstruction) were run three times by each of the test subjects. Time data were taken on each test run. Visual and voice communications with the subjects were recorded. The tests demonstrated that EVA personnel can perform connection tasks in relatively short times (generally one minute) and the connector configuration was a reasonable design base for such tasks. The in-situ communications and post-test comments indicated that the connector was generally acceptable but requires improvement to its manual interface features.

The design and evaluation of superconducting connectors

The development of a superconducting connector for superconducting circuits on space flights is described. It is proposed that such connectors be used between the superconducting readout loop and the SQUID magnetometer in the Gravity Probe B experiment. Two types of connectors were developed. One type employs gold plated niobium wires making pressure connections to gold plated niobium pads. Lead-plated beryllium-copper spring contacts can replace the niobium wires. The other type is a rigid solder or weld connection between the niobium wires and the niobium pads. A description of the methods used to produce these connectors is given and their performance analyzed.

Beam connector apparatus and assembly

An apparatus and assembly for connecting beams and like structural members is disclosed which is particularly advantageous for connecting two members which are moved laterally into place. The connector apparatus requires no relative longitudinal movement between the ends of the beams or members being connected to make a connection joint. The apparatus includes a receptacle member and a connector housing carried by opposed ends of the structural member being connected. A spring-loaded connector member is carried by the connector housing which may be released for extension and engagement into the receptacle member.

Mechanized Fluid Connector And Assembly Tool

In new tool-and-connector system, necessary to have access to only one side of pipe, access offset from centerline. Connections made or broken in confined spaces and with small external forces. Tool turns spur gear on externally threaded retainer on left member of connector. Retainer engages nut on right member of connector. Intended for assembly of pipes in proposed Space Station, tool and fitting used on Earth to make or break plumbing connections in crowded utility runs or other confined spaces where wrenches cannot be turned, where forces exerted by wrenches might cause damage, or where lack of good grip prevents technician from exerting sufficient torque on connector.

Vibrational testing of optical fiber connector joints

An experimental study was performed to determine the effects of vibration on the propagation of light through SMA- and ST-type fiber-optic connectors. A multimode, fiber-optic link was vibrated from 0 to 10,000 Hz at a constant peak acceleration along the connector transverse and longitudinal axes. All other environmental parameters were ambient. Transfer characteristics through the connection were examined as a function of vibrational frequency using both laser and light-emitting diode (LED) light to illuminate the system. Slight differences in operation between the SMA and ST connectors were observed with no appreciative attenuation as a result of vibration. Vibration did cause the constant-amplitude input light to be modulated in the connector; however, the amplitude of vibration-induced noise was less than 3 standard deviations from the mean.

Lunar Dust-Tolerant Electrical Connector

An electrical connector was developed that is tolerant of the presence of lunar dust. Novel features of the connector include the use of a permeable membrane to act both as a dust barrier and as a wiper to limit the amount of dust that makes its way into the internal chamber of the connector. The development focused on the Constellation lunar extravehicular activity (EVA) spacesuit s portable life support system (PLSS) battery recharge connector; however, continued research is applying this technology to other lunar surface systems such as lunar rover subsystems and cryogenic fluid transfer connections for in-situ resource utilization (ISRU) applications. Lunar dust has been identified as a significant and present challenge in future exploration missions. In addition to posing contamination and health risks for human explorers, the interlocking, angular nature of lunar dust and its broad grain size distribution make it particularly harmful to mechanisms with which it may come into contact. All Apollo lunar missions experienced some degree of equipment failure because of dust, and it appears that dust accumulation on exposed material is unavoidable and difficult to reverse. Both human EVA and ISRU activities are on the mission horizon and are paramount to the establishment of a permanent human base on the Moon. Reusable and dust-tolerant connection mechanisms are a critical component for mission success. The need for dust-tolerant solutions is also seen in utility work and repair, mass transit applications, construction, mining, arctic and marine environments, diving (search and rescue), and various operations in deserts, where dust or sand clogging and coating different mechanisms and connections may render them difficult to operate or entirely inoperable.

Press-fit Connectors in Spaceflight Applications - Drivers and Challenges

Starting from the 1970s when press-fit technology was nascent and confined within the telecommunications industry, this technology has matured as its adoption has increased within high reliability applications such as medical devices and avionics. Press-fit connectors are strongly preferred in today’s designs because the smaller press-fit pins require smaller diameter holes which require smaller pads and allows more routing real-estate without taking exceptions to specs. The lack of solder for a press-fit connection makes the conductive path more predictable for high-speed digital design and impedance discontinuities can be minimized as the signal moves from the printed circuit board to the connector. Touch-up during manufacturing is also reduced and streamlines the assembly process. This presentation at the 2022 NEPP ETW will introduce the audience to press-fit connectors and its contact physics followed by a deeper dive into specific press-fit applications for space flight environments, including information on qualification, testing, and screening.
