High-Density-Tape Casting System

Centrifuge packs solids from slurry into uniform, dense layer. New system produces tapes of nearly theoretical packing density. Centrifugal system used to cast thin tapes for capacitors, fuel cells, and filters. Cylindrical rotary casting chamber mounted on high-speed bearings and connected to motor. Liquid for vapor-pressure control and casting slurry introduced from syringes through rotary seal. During drying step, liquid and vapor vented through feed tubes or other openings. Laminated tapes produced by adding more syringes to cast additional layers of different materials.

The influence of high thermal gradient casting, hot isostatic pressing and alternate heat treatment on the structure and properties of a single crystal nickel base superalloy

A development program has been conducted to improve the cyclic properties of the PWA 1480 single-crystal superalloy by reducing or entirely eliminating casting porosity at fatigue-initiation sites, through the use of improved casting process parameters and HIPing; potential mechanical property improvements in a high-pressure hydrogen environment were also sought in alternatives to the standard coating and heat-treatment cycle. High thermal gradient casting was found to yield a reduction in overall casting porosity density and pore sizes. The most dramatic mechanical property improvement resulted from HIPing.

Casting Of Multilayer Ceramic Tapes

Procedure for casting thin, multilayer ceramic membranes, commonly called tapes, involves centrifugal casting at accelerations of 1,800 to 2,000 times normal gravitational acceleration. Layers of tape cast one at a time on top of any previous layer or layers. Each layer cast from slurry of ground ceramic suspended in mixture of solvents, binders, and other components. Used in capacitors, fuel cells, and electrolytic separation of oxygen from air.

Composite ingot casting

A method and system for continuously or semicontinuously casting a composite metal article, such as a structurally composite ingot or the like, wherein one of the principal structural components of the ingot comprises an aluminum-lithium alloy. During such casting by a D.C. (direct chill) conventional tubular mold or electromagnetic process, the aluminum-lithium structural component of a structurally composite ingot is encircled or peripherally encased by a· further outer metal cladding component that can be cast simultaneously with the aluminum-lithium component such as another outer aluminous alloy from which lithium is absent as a constituent or impurity, although it may be present and tolerated as a trace element. In this arrangement the aluminum-lithium structural component is prevented during casting from coming into direct contact with the chilling coolant, normally water, with which lithium can react violently. Only the outer aluminous alloy envelope is subjected to the direct contact of a liquid coolant whereby as it solidifies, this outer envelope or . peripheral sheath acts as an impervious secondary mold for and protects the inner aluminum--lithium alloy structural component which is then directly controllably chilled and solidified.

Interfacial Shear Strength of Cast and Directionally Solidified Nial-Sapphire Fiber Composites

The feasibility of fabricating intermetallic NiAl-sapphire fiber composites by casting and zone directional solidification has been examined. The fiber-matrix interfacial shear strengths measured using a fiber push-out technique in both cast and directionally solidified composites are greater than the strengths reported for composites fabricated by powder cloth process using organic binders. Microscopic examination of fibers extracted from cast, directionally solidified (DS), and thermally cycled composites, and the high values of interfacial shear strengths suggest that the fiber-matrix interface does not degrade due to casting and directional solidification. Sapphire fibers do not pin grain boundaries during directional solidification, suggesting that this technique can be used to fabricate sapphire fiber reinforced NiAl composites with single crystal matrices.

Improved Net-Level Filling And Finishing Of Large Castings

Improved method of vacuum casting of large, generally cylindrical objects to net sizes and shapes reduces amount of direct manual labor by workers in proximity to cast material. Original application for which method devised is fabrication of solid rocket-motor segments containing solid propellant, wherein need to minimize exposure of workers to propellant material being cast. Improved method adaptable to other applications involving large castings of toxic, flammable, or otherwise hazardous materials.

Adhesion Casting In Low Gravity

Adhesion casting in low gravity proposed as technique for making new and improved materials. Advantages of low-gravity adhesion casting, in comparison with adhesion casting in normal Earth gravity, comes from better control over, and greater uniformity of, thicknesses of liquid films that form on and adhere to solid surfaces during casting.

Application of Rapid Prototyping to the Investment Casting of Test Hardware (MSFC Center Director's Discretionary Fund Final Report, Project No. 98-08)

Investment casting masters of a selected propulsion hardware component, a fuel pump housing, were rapid prototyped on the several processes in-house, along with the new Z-Corp process acquired through this project. Also, tensile samples were prototyped and cast using the same significant parameters. The models were then shelled in-house using a commercial grade zircon-based slurry and stucco technique. Next, the shelled models were fired and cast by our in-house foundry contractor (IITRI), with NASA-23, a commonly used test hardware metal. The cast models are compared by their surface finish and overall appearance (i.e., the occurrence of pitting, warping, etc.), as well as dimensional accuracy.

Development of Metal Casting Molds By Sol-Gel Technology Using Planetary Resources

Metals extracted from planetary soils will eventually need to be casted and shaped in-situ to produce useful products. In response to this challenge, we propose to develop and demonstrate the manufacturing of a specific product using Lunar and Martian soil simulants, i.e. a mold for the casting of metal and alloy parts, which will be an indispensable tool for the survival of outposts on the Moon and Mars. Drawing from our combined knowledge of sol-gel and metal casting technologies, we set out to demonstrate the extraordinary potential of mesoporous materials such as aerogels to serve as efficient casting molds as well as fulfilling numerous other needs of an autonomous planetary outpost.

Modal Vibration Analysis of Large Castings

The art of experimental modal vibration analysis (MVA) has been extended to apply to large castings. This extension was made to enable the use of experimental MVA as a relatively inexpensive, simple means of assessing the internal structural integrity of tread shoes of crawler transporters used to move spacecraft to the launch pad at Kennedy Space Center. Each tread shoe is made from cast iron and weighs about a ton (has a mass .907 kg). The present extended version of experimental MVA could also be applied to other large castings. It could be especially useful to manufacturers as a means of rapidly discriminating against large castings that contain unacceptably large concentrations of internal defects. The use of experimental MVA to assess structural integrity is not new. What are new here are those aspects of the extension of experimental MVA that pertain to the application of MVA to objects so massive that it may not be practical or cost effective to mount them in special test fixtures that impose special test boundary conditions to test them in place under normal conditions of use.

Utilization of the International Space Station for Crew Autonomous Scheduling Test (CAST)

The United States space policy is evolving toward missions beyond low Earth orbit. In an effort to meet that policy, NASA has recognized Autonomous Mission Operations (AMO) as a valuable capability. Identified within AMO capabilities is the potential for autonomous planning and replanning during human spaceflight operations. That is allowing crew members to collectively or individually participate in the development of their own schedules. Currently, dedicated mission operations planners collaborate with international partners to create daily plans for astronauts aboard the International Space Station (ISS), taking into account mission requirements, ground rules, and various vehicle and payload constraints. In future deep space operations the crew will require more independence from ground support due to communication transmission delays. Furthermore, crew members who are provided with the capability to schedule their own activities are able to leverage direct experience operating in the space environment, and possibly maximize their efficiency. CAST (Crew Autonomous Scheduling Test) is an ISS investigation designed to analyze three important hypotheses about crew autonomous scheduling. First, given appropriate inputs, the crew is able to create and execute a plan in a reasonable period of time without impacts to mission success. Second, the proximity of the planner, in this case the crew, to the planned operations increases their operational efficiency. Third, crew members are more satisfied when given a role in plan development. This paper presents the results from a single astronaut test subject who participated in five CAST sessions. The details on the operational philosophy of CAST are discussed, including the approach to crew training, selection criteria for test days, and data collection methods. CAST is a technology demonstration payload sponsored by the ISS Research Science and Technology Office, and performed by experts in Mission Operations Planning from the Flight Operations Directorate at NASA Johnson Space Center, and researchers across multiple NASA centers. It is hoped the results of this investigation will guide NASA's implementation of autonomous mission operations for long duration human space missions to Mars and beyond.

Freeze Casting of LAGP for 3D Textured Solid-State Structural Electrolytes

In this study, all-solid-state structural lithium-ion batteries, a type of load bearing electrochemical energy storage that provides systems-level weight savings is being pursued for the realization of inherently safe next generation hybrid-electric and all-electric green aerospace propulsion systems. Currently investigated all-solid-state batteries do not meet the requirements for specific power and mechanical stability. To address these issues, freeze casting of lithium aluminum germanium phosphate (LAGP) electrolyte material has been explored for the creation of a textured 3D electrolyte scaffold with large interfacial surface area for high power discharge and hierarchical porosity for accommodation of active material volume changes during electrochemical cycling. We report the effects of freeze casting processing parameters on the microstructural development and mechanical performance of the scaffolds, characterized through scanning electron microscopy and ring-on-ring mechanical testing. Slurry composition and casting parameters such as solids loading, casting speed, tape angle, and temperature gradients have been modified to determine the impact on density, lamellar morphology, and final load-bearing performance.

Feasibility of producing cast-refractory metal-fiber superalloy composites

A study was conducted to evaluate the feasibility of direct casting as a practical method for producing cast superalloy tungsten or columbium alloy fiber composites while retaining a high percentage of fiber strength. Fourteen nickel base, four cobalt, and three iron based matrices were surveyed for their degree of reaction with the metal fibers. Some stress-rupture results were obtained at temperatures of 760, 816, 871, and 1093 C for a few composite systems. The feasibility of producing acceptable composites of some cast nickel, cobalt, and iron matrix alloys with tungsten or columbium alloy fibers was demonstrated.

Casting copper to tungsten for high-power arc lamp cathodes

Voids forming at interface when copper is cast onto tungsten can be eliminated by adding wetting agent during casting process. Small amount of copper and nickel are cast onto thoriated tungsten insert, insert is recast with more copper to form electrode. Good thermal conductance results in long-lived cathode.

Magnesium-lithium casting alloys

The strength properties of magnesium-lithium alloys at room, low, and high temperatures are investigated. It is found that the alloys may have practical application at ambient temperatures up to 100 C, that negative temperatures have a favorable influence on the alloy strength, and that cyclic temperature variations have practically no effect on the strength characteristics. The influence of chemical coatings on corrosion resistance of the MgLi alloys is examined. Several facilities based on pressure casting machines, low-pressure casting machines, and magnetodynamic pumps were designed for producing MgLi alloy castings. Results were obtained for MgLi alloys reinforced with fibers having a volumetric content of 15%.

Rheology of composite solid propellants during motor casting

In a study conducted to evaluate flow parameters of uncured solid composite propellants during motor casting, two motors (1.8M-lb grain wt) were cast with a PBAN propellant exhibiting good flow characteristics in a 260-in. dia solid rocket motor. Attention is given to the effects of propellant compositional and processing variables on apparent viscosity as they pertain to rheological behavior and grain defect formation during casting. It is noted that optimized flow behavior is impaired with solid propellant loading. Non-Newtonian pseudoplastic flow is observed, which is dependent upon applied shear stress and the age of the uncured propellant.

Silicon ingot casting: Heat exchanger method. Multi-wire slicing: Fixed abrasive slicing technique, phase 3

In the area of ingot casting the proof of concept of heat exchanger method (HEM) was established. It was also established that HEM cast silicon yielded solar cell performance comparable to Czochralski grown material. Solar cells with conversion efficiencies of up to 15% were fabricated. It was shown that square cross-section ingots can be cast. In the area of crystal slicing, it was established that silicon can be sliced efficiently with the fixed abrasive slicing technique approach. This concept was carried forward to 10 cm diameter workpiece.

Composites for Advanced Space Transportation Systems (CASTS)

A summary is given of the in-house and contract work accomplished under the CASTS Project. In July 1975 the CASTS Project was initiated to develop graphite fiber/polyimide matrix (GR/PI) composite structures with 589K (600 F) operational capability for application to aerospace vehicles. Major tasks include: (1) screening composites and adhesives, (2) developing fabrication procedures and specifications, (3) developing design allowables test methods and data, and (4) design and test of structural elements and construction of an aft body flap for the Space Shuttle Orbiter Vehicle which will be ground tested. Portions of the information are from ongoing research and must be considered preliminary. The CASTS Project is scheduled to be completed in September 1983.
