Advanced Diagnosis and Accelerated Testing of Balance of System Components for Utility Scale PV Installations: October 1, 2022-September 30, 2024

A study of the durability of PV Balance of System components was performed. Specifically, wire cable jackets and cable connectors were examined within the direct current (DC) PV Power Transmission Chain (PTC). Degraded and failed samples have been obtained from utility PV installations to provide feedback on the degradation modes and the related damage-enabling considerations in today's PV systems. An industry interface group (including system owners, system inspectors, component manufacturers, and test labs) was used to help identify and obtain field-failed samples, for feedback (including samples and experimental design), and to facilitate the subsequent dissemination of the results of this study. Samples were empirically studied using accelerated stress testing with steady-state conditions (cable jackets) in addition to combined-accelerated stress testing (cable jackets, connectors and uncapped connectors). Steady-state accelerated testing has been performed using at least one applied stressor (e.g. UV light) to aid understanding of jacket durability relative to its application. Component- and material-focused failure analysis was conducted to develop an understanding and advise the PV industry. In-depth characterization will be applied selectively to field- and artificially aged-samples, to gain scientific understanding of the structural, chemical, electrical, mechanical, and thermal properties enabling degradation.

Diagnosis of PV Cell Antireflective Coating Degradation Resulting from Hot-Humid, High Voltage Potential Aging

Corrosion of the antireflective coating on a photovoltaic cell ("ARc corrosion") has previously been observed in studies using hot-humid test conditions with external high-voltage (HV) bias. This study primarily focuses on known vulnerable, legacy aluminum back surface field (Al-BSF) cells in mini-modules (MiMos) put through comparative stepped stress tests. Each cell type had MiMos at +1500 V, -1500 V, or unbiased ("Voc") potential, which were sequentially subjected to test conditions of 60deg C/60% relative humidity (RH) for 96 h, as in International Electrotechnical Commission (IEC) Technical Specification 62804-1; 70 deg C/70% RH for 200 h; and 85 deg C/85% RH for 200 h. Characterizations at each step included visual camera and electroluminescence (EL) imaging, colorimetry, and current-voltage (I-V) curve tracing. Final characterizations included: Suns-Voc; spatial mapping of external quantum efficiency (EQE); high-resolution photoluminescence (PL), EL, and dark lock-in thermography (DLIT) imaging. Forensics were performed on extracted cores, including scanning electron microscopy (SEM) with energy-dispersive X-ray spectroscopy (EDS), X-ray photoelectron spectroscopy (XPS), and scanning Auger microscopy (SAM). Forensics were also conducted on MiMos from previous studies that underwent stepped HV aging and separate outdoor aged full-sized modules. ARc corrosion was specifically seen for the glass/encapsulant/cell side of the +1500V (HV+) stressed MiMos and modules. Appearance, color, and reflectance were the most distinguishing characteristics relative to glass corrosion, gridline-corrosion and -delamination as well as other concurrent degradation modes. SEM/EDS and SAM identified conversion of silicon nitride to hydrated silica, hydrous silica, or hydrated amorphous silica, which preferentially occurred at the edges and tips of the pyramidal textured cell surface.

Automating Detection and Diagnosis of Faults, Failures, and Underperformance in PV Plants

The project developed hybrid physics-based and machine-learning methods for near-real-time detection of balance-of-system faults (e.g., string, combiner, and tracker outages) in utility-scale Photovoltaic plants, achieving over 50% true positive rates with under 10% false positives and significantly reducing engineering setup time. In the extended phase, the scope expanded to plant-level underperformance analysis and industry benchmarking through the SUPER.epri.com platform. SUPER standardizes data processing and performance metrics across more than 9 GWac and 120+ plants, enabling robust comparisons and insights into loss rates, inverter downtime, and capacity degradation.

Investigation and Diagnosis of Faulty Data Channels in CMS Outer Tracker Module Testing

The High-Luminosity Large Hadron Collider (HL-LHC) is currently undergoing upgrades to improve its luminosity. In parallel, this requires an upgrade to the Compact Muon Solenoid (CMS)’s Outer Tracker, consisting of Pixel-Strip (PS) and Strip-Strip (2S) modules that can accurately track the path of charged particles originating from the collisions. It follows that such complex modules call for extensive testing, requiring a sophisticated Data Acquisition (DAQ) system that can perform specific tests to assess their performance. In addition, errors caused by the hardware of a given testing station, and its associated data channel, need to be accurately identified to guarantee proper testing of modules. We have developed a software extension to the Phase-II Outer Tracker Analyzer of Test Outputs (POTATO), which is a specialized software designed to analyze and grade all of the module tests through a centralized database. This extension categorizes and analyzes module test results by its station and data channel. Its analysis can be used to identify trends in grading that indicate issues in these channels’ grading process rather than in the individual modules. This poster shows our methodology and results for identifying faulty data channels. Using this extension, we can quickly diagnose and address problems in our DAQ system, ensuring proper evaluation corrections for each module.

First application of a digital mirror Langmuir probe for real-time plasma diagnosis

For the first time, a digital Mirror Langmuir probe (MLP) has successfully sampled plasma temperature, ion saturation current, and floating potential together on a single probe tip in real time in a radio-frequency driven helicon linear plasma device. This is accomplished by feedback control of the bias sweep to ensure a good fit to I-V characteristics with a high frequency, high power digital amplifier and field-programmable gate array (FPGA) controller. Measurements taken by the MLP were validated by a low speed I-V characteristic manually collected during static plasma conditions. Plasma fluctuations, induced by varying the axial magnetic field (f̃ = 10 Hz), were also successfully monitored with the MLP. Further refinement of the digital MLP pushes it towards a turn-key system that minimizes the time to deployment and lessens the learning curve, positioning the digital MLP as a capable diagnostic for the study of low radio-frequency plasma physics. These demonstrations bolster confidence in fielding such digital MLP diagnostics in magnetic confinement experiments with high spatial and adequate temporal resolution such as edge plasma, scrape-off layer, and divertor probes.
