Laser Schlieren and ultraviolet diagnostics of rocket combustion

A low pressure oxygen/hydrogen turbine drive combustor hot-fire test series was conducted on the Turbine Drive Combustor Technology Program. The first objective was to gather data on an axisymmetric combustion system to support anchoring of a new combustion/fluid dynamics computer code under development on the same contract. The second objective was to gain insight into low mixture ratio combustion characteristics of coaxial injector elements.

Longitudinal mode combustion instabilities of a high-pressure fuel-rich LOX/RP-1 preburner

During the hot-fire testing of a high-pressure fuel-rich LOX/RP-1 preburner, longitudinal mode combustion instabilities were observed. The experimental data showing how the instability varied with the chamber pressure, mixture ratio, chamber length and turbulence ring are given. Technical rationales are given for the test-to-test hardware configuration changes that eventually led to the stable result.

Conventionally cast and forged copper alloy for high-heat-flux thrust chambers

The combustion chamber liner of the space shuttle main engine is made of NARloy-Z, a copper-silver-zirconium alloy. This alloy was produced by vacuum melting and vacuum centrifugal casting; a production method that is currently now available. Using conventional melting, casting, and forging methods, NASA has produced an alloy of the same composition called NASA-Z. This report compares the composition, microstructure, tensile properties, low-cycle fatigue life, and hot-firing life of these two materials. The results show that the materials have similar characteristics.

Evaluation of carbon-carbon for space engine nozzle

An investigation is underway to determine the suitability of carbon-carbon composite materials for lightweight nozzle extensions on the Orbit Transfer Vehicle (OTV). The best combinations of fiber precursor, matrix material, and oxidation protection coatings are being evaluated in a series of hot-fire tests in an O sub 2/H sub 2 rocket nozzle environment. Evaluation criteria include life expectancy (recession), strength to weight, producibility, maturity, and cost. A data base of carbon-carbon performance in the OTV nozzle environment will be established which may be used in designing a full-scale OTV nozzle extension.

Asymptotic expansions in nonlinear rotordynamics

This paper is an examination of special nonlinearities of the Jeffcott equations in rotordynamics. The immediate application of this analysis is directed toward understanding the excessive vibrations recorded in the LOX pump of the SSME during hot-firing ground testing. Deadband, side force, and rubbing are three possible sources of inducing nonlinearity in the Jeffcott equations. The present analysis initially reduces these problems to the same mathematical description. A special frequency, named the nonlinear natural frequency, is defined and used to develop the solutions of the nonlinear Jeffcott equations as singular asymptotic expansions. This nonlinear natural frequency, which is the ratio of the cross-stiffness and the damping, plays a major role in determining response frequencies.

Failure Control Techniques for the SSME

Since ground testing of the Space Shuttle Main Engine (SSME) began in 1975, the detection of engine anomalies and the prevention of major damage have been achieved by a multi-faceted detection/shutdown system. The system continues the monitoring task today and consists of the following: sensors, automatic redline and other limit logic, redundant sensors and controller voting logic, conditional decision logic, and human monitoring. Typically, on the order of 300 to 500 measurements are sensed and recorded for each test, while on the order of 100 are used for control and monitoring. Despite extensive monitoring by the current detection system, twenty-seven (27) major incidents have occurred. This number would appear insignificant compared with over 1200 hot-fire tests which have taken place since 1976. However, the number suggests the requirement for and future benefits of a more advanced failure detection system.

A combined Eulerian-Lagrangian two-phase flow analysis of SSME HPOTP nozzle plug trajectories. II - Results

An analysis of Space Shuttle Main Engine high-pressure oxygen turbopump nozzle plug trajectories has been performed, using a Lagrangian method to track nozzle plug particles expelled from a turbine through a high Reynolds number flow in a turnaround duct with turning vanes. Axisymmetric and parametric analyses reveal that if nozzle plugs exited the turbine they would probably impact the LOX heat exchanger with impact velocities which are significantly less than the penetration velocity. The finding that only slight to moderate damage will result from nozzle plug failure in flight is supported by the results of a hot-fire engine test with induced nozzle plug failures.

The Jeffcott equations in nonlinear rotordynamics

The solutions of the Jeffcott equations describing the behavior of a rotating shaft are investigated analytically, with a focus on the case where deadband is taken into account. Bounds on the solutions are obtained from those for the linearized equations, and the onset of destructive vibrations is predicted by analyzing the Fourier transforms of the solutions; good agreement with numerical solutions and power-spectrum density plots is demonstrated. It is suggested that the present analytical approach could be applied to determine cryogenic-pump stability margins in flight and hot-fire ground testing of launch vehicles such as the Space Shuttle.

High temperature oxidation-resistant thruster research

A program was conducted for NASA-LeRC by Aerojet Propulsion Division to establish the technology base for a new class of long-life, high-performance, radiation-cooled bipropellant thrusters capable of operation at temperatures over 2200 C (4000 F). The results of a systematic, multi-year program are described starting with the preliminary screening tests which lead to the final material selection. Life greater than 15 hours was demonstrated on a workhorse iridium-lined rhenium chamber at chamber temperatures between 2000 and 2300 C (3700 and 4200 F). The chamber was fabricated by the Chemical Vapor Deposition at Ultramet. The program culminated in the design, fabrication, and hot-fire test of an NTO/MMH 22-N (5-lbF) class thruster containing a thin wall iridium-lined rhenium thrust chamber with a 150:1 area ratio nozzle. A specific impulse of 310 seconds was measured and front-end thermal management was achieved for steady state and several pulsing duty cycles. The resulting design represents a 20 second specific impulse improvement over conventional designs in which the use of disilicide coated columbium chambers limit operation to 1300 C (2400 F).

Development of life prediction capabilities for liquid propellant rocket engines. Post-fire diagnostic system for the SSME system architecture study

This system architecture task (1) analyzed the current process used to make an assessment of engine and component health after each test or flight firing of an SSME, (2) developed an approach and a specific set of objectives and requirements for automated diagnostics during post fire health assessment, and (3) listed and described the software applications required to implement this system. The diagnostic system described is a distributed system with a database management system to store diagnostic information and test data, a CAE package for visual data analysis and preparation of plots of hot-fire data, a set of procedural applications for routine anomaly detection, and an expert system for the advanced anomaly detection and evaluation.

Teflon lubrication of liquid oxygen turbopump bearings

Ball bearings with glass fiber reinforced Teflon ball retainers from hot-fired liquid oxygen turbopumps were analyzed by X-ray photoelectron spectroscopy to determine the extent of Teflon transfer and/or chemical reaction at the bearing surface. No Teflon, but metal fluorides could be found on the metal surface. This indicates that Teflon decomposes and reacts with the bearing steel to form fluorides. Hence, Teflon does not appear to function directly as a lubricant under these operating conditions.

A new generation of high performance engines for spacecraft propulsion

Experimental data validating advanced engine designs at three thrust levels (5, 15, and 100 lbF) is presented. All of the three engine designs considered employ a Moog bipropellant torque motor valve, platelet injector design, and iridium-lined rhenium combustion chamber. Attention is focused on the performance, robustness, duration, and flexibility characteristics of the engines. It is noted that the 5- and 15-lbF thrust engines can deliver a steady state specific impulse in excess of 310 lbF-sec/lbm at an area ratio of 150:1, while the 150-lbF thrust engines deliver a steady state specific impulse of 320 lbF-sec/lbm at an area ratio of 250:1. The hot-fire test results reveal specific impulse improvements of 15 to 25 sec over conventional fuel film cooled columbium chamber designs while operating at maximum chamber temperatures.

Subscale LOX/hydrogen testing with a modular chamber and a swirl coaxial injector

To support basic injector and chamber technology, the response of a modular calorimeter chamber to an injector with swirl coaxial elements was investigated. The tests supported both the Advanced Launch System (ALS) and the Space Shuttle Main Engine programs. Original test plans included chamber pressures up to 2250 psia, the current ALS engine criteria, but hardware limitations forced conditions to be reduced. With four different chamber configurations, a variety of data was obtained with chamber pressures ranging from 1483 psia to 1679 psia and mixture ratios from 5.24 to 6.90. The swirl coaxial injector showed good chamber wall compatibility, despite misaligned elements, and its high performance was independent of fuel. Heating rates and wall temperatures were acceptable and close to predict profiles, and after scaling to a chamber pressure of 2250 psia, heating rates remained acceptable. In addition, a chamber spool made with the vacuum plasma spray process survived hot-fire testing with no detrimental effects.

Investigation of throat film coolant for advanced LOX/RP-1 thrust chambers

The use of throat film coolant as a method to reduce peak combustion heat flux was investigated. Hot-fire tests were performed using a subscale LOX/RP-1 combustor at a nominal chamber pressure of 2000 psia. A special injection manifold was fabricated to introduce the film coolant into the chamber. Four tests were conducted with RP-1 film coolant injected 4.4 inches upstream of the throat. In order to determine the effect of chamber length on the film coolant, four additional tests were performed with the injection point moved 16.4 inches upstream of the throat. Results from the test program are discussed. Methods for incorporating throat film cooling into a flightweight combustion chamber are also discussed.

Pressure fed thrust chamber technology program

This is the final report for the Pressure Fed Technology Program. It details the design, fabrication, and testing of subscale hardware which successfully characterized Liquid Oxygen Rocket Propulsion (LOX/RP) combustion for low cost pressure fed design. The innovative modular injector design is described in detail as well as hot-fire test results which showed excellent performance. The program summary identifies critical LOX/RP design issues that have been resolved in this testing, and details the low risk development requirements for low cost engines for future Expandable Launch Vehicles (ELV).

The objectives of this paper are to develop computational methods to predict the hot-gas-side and coolant-side heat transfer, and to use these methods in parametric studies to recommend optimized design of the coolant channels for regeneratively cooled liquid rocket engine combustors. An integrated numerical model which incorporates computational fluid dynamics (CFD) for the hot-gas thermal environment, and thermal analysis for the coolant channels, was developed. The mode was validated by comparing predicted heat fluxes with those of hot-firing test and industrial design methods. Parametric studies were performed to find a strategy for optimized combustion chamber coolant channel design.

Parametric studies were performed for the Advanced Main Combustion Chamber to find a strategy for a proposed combustion chamber coolant channel design.
