Lessons Learned from the Development of the MSL Descent Stage Propulsion System

Development of the MSL descent stage propulsion system required a number of new propulsion hardware developments incorporating technologies not normally found in spacecraft propulsion subsystems. These developments were driven by the relatively high (25,000 N) maximum thrust level and the requirement for precise throttling of the main engines. This paper presents lessons learned in the course of these developments, including surprises and anomalies discovered at both the component and subsystem levels.

Developmental and Cryogenic Thermal Vacuum (TVAC) Testing Lessons Learned

Developmental thermal vacuum (TVAC) testing is a critical step in maturing hardware designs and validating performance prior to flight qualification. Unlike qualification or acceptance testing, developmental testing provides flexibility to explore design margins, uncover integration challenges, and refine test approaches before formal verification activities begin. This presentation highlights the value of developmental testing while sharing common pitfalls encountered during developmental TVAC campaigns. Lessons learned from hands-on testing experience, including extensive developmental testing at cryogenic temperatures, will be shared in this presentation. Topics include test planning and preparation, instrumentation strategies, contamination control considerations, troubleshooting unexpected anomalies, and approaches for staying on schedule while meeting test objectives. The audience will gain practical insights and best practices that can improve test efficiency, reduce risk, and enhance the overall success of future developmental TVAC efforts.

Lessons Learned from Screening and Qualification of COTS Capacitors

A traditional approach to screening and qualification of hi-rel COTS capacitors and its limitations are analyzed. Results of testing of four types of COTS capacitors for L2 projects are summarized. The types include DLA drawing tantalum MnO2 capacitors, high-voltage hermetically sealed polymer tantalum capacitors, multianode COTS+ capacitors, and feedthrough BME ceramic capacitors. Lessons learned from this experience might accelerate processes and reduce risks of inclusion of COTS components in space projects.

Textile Material Lessons Learned During the Design and Qualification of the NASA Orion Capsule Parachute Assembly System

The NASA Orion Capsule Parachute Assembly System (CPAS) development and qualification testing was completed in September 2018. Over the course of the airdrop and ground testing campaign, the team benefited from the ability to design, test, and adjust the design based on observations and inspection results. While the design team used the best knowledge available and attempted to utilize best practices, a number of lessons were learned that should be documented for consideration by future designers. This paper describes these lessons learned including the use of textile reefing loops, the importance of performing joint tests, the impact of using bight sleeves on parachute deployment, and a surprising number of design changes required in the CPAS system after the decision was made to change the suspension line braid to save system mass.

Milstar's flexible-substrate solar array: Lessons learned

The Flexible Substrate Solar Array (FSSA) is an evolutionary development of the lightweight, flexible substrate design pioneered during the seventies. Many of the features of the design are related to the Solar Array Flight Experiment (SAFE), flown on STS-41D in 1984. FSSA development has created a substantial technology base for future flexible substrate solar arrays such as the array for the Space Station Freedom. Lessons learned during the development of the FSSA can and should be applied to the Freedom array and other future flexible substrate designs.

The Mini-Mast CSI testbed: Lessons learned

The Mini-Mast testbed was one of the first large scale Controls-Structure-Interaction (CSI) systems used to evaluate state-of-the-art methodology in flexible structure control. Now that all the testing at Langley Research Center has been completed, a look back is warranted to evaluate the program. This paper describes some of the experiences and technology development studies by NASA, university, and industry investigators. Lessons learned are presented from three categories: the testbed development, control methods, and the operation of a guest investigator program. It is shown how structural safety margins provided a realistic environment to simulate on-orbit CSI research, even though they also reduced the research flexibility afforded to investigators. The limited dynamic coupling between the bending and torsion modes of the cantilevered test article resulted in highly successful SISO and MIMO controllers. However, until accurate models were obtained for the torque wheel actuators, sensors, filters, and the structure itself, most controllers were unstable. Controls research from this testbed should be applicable to cantilevered appendages of future large space structures.

NASA Space Mechanisms Handbook: Lessons Learned Documented

The need to improve space mechanism reliability is underscored by a long history of flight failures and anomalies caused by malfunctioning mechanisms on spacecraft and launch vehicles. Some examples of these failures are listed in a table. Because much experience has been gained over the years, many specialized design practices have evolved and many unsatisfactory design approaches have been identified.NASA and the NASA Lewis Research Center conducted a Lessons Learned Study (refs. 1 and 2) and wrote a handbook to document what has been learned in the past. The primary goals of the handbook were to identify desirable and undesirable design practices for space mechanisms and to reduce the number of failures caused by the repetition of past design errors. Another goal was to identify a variety of design approaches for specific applications and to provide the associated considerations and caveats for each approach in an effort to help designers choose the approach most suitable for each application. This technical summary outlines the goals and objectives of the handbook and study as well as the contents of the handbook.
