The importance of thermal-vacuum testing in achieving high reliability of spacecraft mechanisms

The work performed on thermal vacuum testing of complex mechanisms is described. The objective of these tests is to assess the mechanism reliability by monitoring performance in an environment that closely resembles the environment that will occur during flight. To be both valid and cost effective, these tests are performed in a detailed, formally controlled manner. A review of the major test observations is given, during which time some failure modes are detected. Full confidence now exists in many mechanism and component designs, and much valuable data obtained.

K-band FET amplifier for satellite downlink

State-of-the-art performance is demonstrated with solid-state amplifiers in K-band. The amplifier provides 8.2 watts of power with 39 dB gain over a frequency band of 1.4 GHz. Nonlinearity analyses of solid-state amplifiers suggest that system performance can be improved significantly by using an FET amplifier. Preliminary investigations reveal that the solid-state amplifiers can be space-qualified and can be expected to replace the TWTA in many communication links in the near future. It is pointed out that with improvements in device technology, the power, bandwidth and efficiency of solid-state amplifiers using FETs can be further improved. With FETs operating at a junction temperature of less than 125 C, solid-state amplifiers are inherently reliable, indicating a ten-year mean time to failure.

Stress-corrosion behavior of aluminum-lithium alloys in aqueous salt environments

The stress corrosion susceptibility of two powder metallurgy (P/M) alloys, Al-Li-Cu and Al-Li-Cu-Mg; two mechanically attrited (M/A) alloys, Al-Li-Cu and Al-Li-Mg; and two wrought, ingot alloys, X-2020 and AA7475, are compared. Time-dependent fracture in an aqueous sodium chloride environment under alternate immersion condition was found to vary significantly between alloys. The stress corrosion behavior of the two powder metallurgy processed alloys was studied in detail under conditions of crack initiation, static crack growth, and fatigue crack growth. A variety of stress corrosion tests were performed including smooth surface, time-to-failure tests; potentiostatic tests on smooth surfaces exposed to constant applied strain rates; and fracture mechanics-type tests under static and cyclic loads. Both alloys show surface pitting and subsequent intergranular corrosion. Pitting is more severe in the magnesium-bearing alloy and is associated with stringer particles strung along the extrusion direction as a result of P/M processing.

Bidirectional dc-to-dc Power Converter

Solid-state, series-resonant converter uses high-voltage thyristors. Converter used either to convert high-voltage, low-current dc power to lowvoltage, high current power or reverse. Taking advantage of newly-available high-voltage thyristors to provide better reliability and efficiency than traditional converters that use vacuum tubes as power switches. New converter essentially maintenance free and provides greatly increased mean time between failures. Attractive in industrial applications whether or not bidirectional capability is required.

An experimental evaluation of error seeding as a program validation technique

A previously reported experiment in error seeding as a program validation technique is summarized. The experiment was designed to test the validity of three assumptions on which the alleged effectiveness of error seeding is based. Errors were seeded into 17 functionally identical but independently programmed Pascal programs in such a way as to produce 408 programs, each with one seeded error. Using mean time to failure as a metric, results indicated that it is possible to generate seeded errors that are arbitrarily but not equally difficult to locate. Examination of indigenous errors demonstrated that these are also arbitrarily difficult to locate. These two results support the assumption that seeded and indigenous errors are approximately equally difficult to locate. However, the assumption that, for each type of error, all errors are equally difficult to locate was not borne out. Finally, since a seeded error occasionally corrected an indigenous error, the assumption that errors do not interfere with each other was proven wrong. Error seeding can be made useful by taking these results into account in modifying the underlying model.

A method for developing design diagrams for ceramic and glass materials using fatigue data

The service lifetime of glass and ceramic materials can be expressed as a plot of time-to-failure versus applied stress whose plot is parametric in percent probability of failure. This type of plot is called a design diagram. Confidence interval estimates for such plots depend on the type of test that is used to generate the data, on assumptions made concerning the statistical distribution of the test results, and on the type of analysis used. This report outlines the development of design diagrams for glass and ceramic materials in engineering terms using static or dynamic fatigue tests, assuming either no particular statistical distribution of test results or a Weibull distribution and using either median value or homologous ratio analysis of the test results.

Viscoelastic behavior and lifetime (durability) predictions

A method for lifetime or durability predictions for laminated fiber reinforced plastics is given. The procedure is similar to but not the same as the well known time-temperature-superposition principle for polymers. The method is better described as an analytical adaptation of time-stress-super-position methods. The analytical constitutive modeling is based upon a nonlinear viscoelastic constitutive model developed by Schapery. Time dependent failure models are discussed and are related to the constitutive models. Finally, results of an incremental lamination analysis using the constitutive and failure model are compared to experimental results. Favorable results between theory and predictions are presented using data from creep tests of about two months duration.

Aqueous sodium chloride induced intergranular corrosion of Al-Li-Cu alloys

Two methods have been explored to assess the susceptibility of Al-Li-Cu alloys to intergranular corrosion in aqueous sodium chloride solution. They are: (1) constant extension rate testing with and without alternate-immersion preexposure and (2) metallographic examination after exposure to a NaCl-H2O2 corrosive solution per Mil-H-6088F. Intergranular corrosion was found to occur in both powder and ingot metallurgy alloys of similar composition, using both methods. Underaging rendered the alloys most susceptible. The results correlate to stress-corrosion data generated in conventional time-to-failure and crack growth-rate tests. Alternate-immersion preexposure may be a reliable means to assess stress corrosion susceptibility of Al-Li-Cu alloys.

Local concurrent error detection and correction in data structures using virtual backpointers

A new technique, based on virtual backpointers, for local concurrent error detection and correction in linked data structures is presented. Two new data structures, the Virtual Double Linked List, and the B-tree with Virtual Backpointers, are described. For these structures, double errors can be detected in 0(1) time and errors detected during forward moves can be corrected in 0(1) time. The application of a concurrent auditor process to data structure error detection and correction is analyzed, and an implementation is described, to determine the effect on mean time to failure of a multi-user shared database system. The implementation utilizes a Sequent shared memory multiprocessor system operating on a shared databased of Virtual Double Linked Lists.

An approach to solving large reliability models

This paper describes a unified approach to the problem of solving large realistic reliability models. The methodology integrates behavioral decomposition, state trunction, and efficient sparse matrix-based numerical methods. The use of fault trees, together with ancillary information regarding dependencies to automatically generate the underlying Markov model state space is proposed. The effectiveness of this approach is illustrated by modeling a state-of-the-art flight control system and a multiprocessor system. Nonexponential distributions for times to failure of components are assumed in the latter example. The modeling tool used for most of this analysis is HARP (the Hybrid Automated Reliability Predictor).

Measurements and mechanisms of localized aqueous corrosion in aluminum-lithium alloys

Like most heat treatable aluminum alloys, localized corrosion and stress corrosion of Al-Li-Cu alloys is strongly dependent on the nature and distribution of second phase particles. To develop a mechanistic understanding of the role of localized corrosion in the stress corrosion process, bulk samples of T(sub 1) (Al2CuLi) and a range of Al-Cu-Fe impurity phases were prepared for electrochemical experiments. Potentiodynamic polarization and galvanic couple experiments were performed in standard 0.6 M NaCl and in simulated crevice solutions to assess corrosion behavior of these particles with respect to the alpha-Al matrix. A comparison of time to failure versus applied potential using a constant load, smooth bar SCC test technique in Cl(-), Cl(-)/CrO4(2-), and Cl(-)/CO3(2-) environments shows that rapid failures are to be expected when applied potentials are more positive than the breakaway potential (E sub br) of T(sub 1) (crack tip) but less than E(sub br) of alpha-Al (crack walls). It is shown that this criterion is not satisfied in aerated Cl(-) solutions. Accordingly, SCC resistance is good. This criterion is satisfied, however, in an alkaline isolated fissure exposed to a CO2 containing atmosphere. Rapid failure induced by these fissures was recently termed preexposure embrittlement. Anodic polarization shows that the corrosion behavior of T(sub 1) is relatively unaffected in alkaline CO3(2-) environments but the alpha-Al phase is rapidly passivated. X ray diffraction of crevice walls from artificial crevices suggests that passivation of alpha-Al occurs as hydrotalcite-type compound (LiAl2(OH)6)2(+) - CO3(2-) - nH2O.

AX-5 space suit reliability model

The AX-5 is an all metal Extra-vehicular (EVA) space suit currently under consideration for use on Space Station Freedom. A reliability model was developed based on the suit's unique design and on projected joint cycle requirements. Three AX-5 space suit component joints were cycled under simulated load conditions in accordance with NASA's advanced space suit evaluation plan. This paper will describe the reliability model developed, the results of the cycle testing, and an interpretation of the model and test results in terms of projected Mean Time Between Failure for the AX-5. A discussion of the maintenance implications and life cycle for the AX-5 based on this projection is also included.

Structural reliability analysis of laminated CMC components

For laminated ceramic matrix composite (CMC) materials to realize their full potential in aerospace applications, design methods and protocols are a necessity. The time independent failure response of these materials is focussed on and a reliability analysis is presented associated with the initiation of matrix cracking. A public domain computer algorithm is highlighted that was coupled with the laminate analysis of a finite element code and which serves as a design aid to analyze structural components made from laminated CMC materials. Issues relevant to the effect of the size of the component are discussed, and a parameter estimation procedure is presented. The estimation procedure allows three parameters to be calculated from a failure population that has an underlying Weibull distribution.

Analysis of damage in MMC components using an internal state variable model

A metal-matrix composite (MMC) model was developed which includes the concept of damage evolution. The evolution of damage is assumed to be governed by a Kachanov-type equation. This viscoplastic damage model was implemented in the finite element code, MARC. Both uniaxial (creep) and multiaxial (an internally pressurized thick-walled cylinder) problems were analyzed using this implementation. Some preliminary results are presented which consider monotonic (constant) loadings. The creep curves including damage for four fiber orientations are presented. As expected, the minimum creep occurs when load is applied in a direction parallel to the fibers. The tangential strains at the inner radius of a thick-walled MMC-cylinder for four fiber orientations are shown with damage included. The cylinder exhibits the maximum creep resistance when the fibers are oriented in the circumferential direction, perpendicular to the axis of the cylinder. Time-to-failure for the thick-walled cylinder for the same fiber orientation angles is also shown. As expected, the life of the cylinder can be increased by orientating the fibers in the circumferential direction, perpendicular to the axis of the cylinder. The results, although qualitative, indicate that significant benefits in creep-resistance and service life can be achieved by using MMC materials as structural materials for high-temperature design.

Impedances of nickel electrodes cycled in various KOH concentrations

Recent tests at Hughes have shown that Ni/H2 cells cycled in 26 percent KOH have much longer lives than those cycled in other concentrations. As part of an ongoing program to try to correlate the impedances of nickel electrodes with their life and performance, impedances were measured of a number of electrodes from these tests that had been cycled in concentrations from 21 to 36 percent KOH. These had ranged from about 1000 to 40,000 cycles. After cycling ten times to reduce possible changes due to storage, impedances were measured at five voltages corresponding to low states of charge. The results were analyzed using a standard circuit model including Warburg impedance term. Lower kinetic resistances and Warburg slopes were found for several electrodes which had been cycled in 26 percent KOH even though they had been cycled for a much longer time than the others. Interpretation of the data is complicated by the fact that the cycle lives, storage times, and failure mechanisms varied. Several other circuit models have also been examined, but the best correlations with life were found with parameters obtained from the simple model.
