Next-Generation Electric Motors and Electromagnetic Devices (CRADA Final Report)

As part of the Cyclotron Road program, the Foli Research team investigated electric motors and other electromagnetic devices additively manufactured by depositing fine conducting wire onto a substrate. By leveraging modern motion control and efficient upstream manufacturing processes, the team explored using geometric control and turnkey production comparable to printed circuit board manufacturing, aiming at ten-fold improvements in signal density, while eliminating the material use, cost, and complexity overheads of subtractive processes at large scales. Owing to the achievable density and additive scaling, disparate components became monolithic, and disparate processes were combined with the aim of reducing development costs, uncertainties, and timelines. When applied to electric motors, this technology may enable agile manufacturing of next-generation designs, with dramatic increases in achievable power density and material utilization. Electric motors represent the single largest user of electricity in the U.S. and a critical component of decarbonized infrastructure. Despite this significance, the manufacturing of motors and other electromagnetic devices remains capital-intensive, labor-intensive, and performance-limiting. Advanced manufacturing processes were required to produce high-performance, low-cost, application-specific electric motors and electromagnetic devices to support an electrified future.

Impact of particle size and particle-flow-wall coupling on pressurized oxy-combustion in the down-fired burner

Concerns over climate change have led to numerous efforts in developing low-carbon energy technologies. Pressurized oxy-combustion (POC) is a promising candidate to reduce carbon emissions in power generation. Designing an effective burner plays a vital role in developing new coal combustion technologies. Because of the high pressure, the volume fraction of coal particles at the fuel inlet of the burner of a pressurized oxy-combustor is close or even higher than the maximum limit that commercial CFD codes (e.g., ANSYS FLUENT) can handle. At this high particle volume fraction, the interactions among particles, fluid flow, and wall need to be re-evaluated. The present computational work is the first step of a systematic analysis of the particle influence, like releasing method, releasing locating, and particle size, in a pilot-scale POC combustor, developed at Washington University in St. Louis (WUSTL). In a POC process, pulverized coal is burned under elevated pressure and O2-CO2 environment. Specifically, a 15-bar, 100 kWth, POC combustor is modeled employing ANSYS FLUENT, using Reynolds-averaged Navier-Stokes (RANS) modeling. It is revealed that for this pilot-scale, pressurized burner, velocity profiles of the near-wall region in this POC facility exhibit some discrepancy against the near-wall turbulent flow velocity profile. In order to investigate the particle influence in the near-wall region, particle releasing location will be investigated. Numerical simulation results exhibit the coupling effect of turbulence flow and particles in this case. The particle size also demonstrates a great effect on particle trajectory, then further has an impact on flame stability and temperature.

Dynamic response of high-frequency pressure transducers to large amplitude sinusoidal pressure oscillations

Dynamic response characteristics of six currently used dynamic pressure transducers were investigated by using a large-amplitude sinusoidal-pressure generator. Frequencies between 1 and 15 kilohertz with corresponding peak-to-peak pressure-oscillation amplitudes ranging between 73 and 8 percent of bias pressure and bias pressures between 15 and 300 psia were utilized. Amplitude-ratio data as functions of frequency and pressure level are given for all transducers. The generator design and performance and associated instrumentation are described.

Space shuttle launch vehicle performance trajectory, exchange ratios, and dispersion analysis

A baseline space shuttle performance trajectory for Mission 3A launched from WTR has been generated. Design constraints of maximum dynamic pressure, longitudinal acceleration, and delivered payload were satisfied. Payload exchange ratios are presented with explanation on use. Design envelopes of dynamic pressure, SRB staging point, aerodynamic heating and flight performance reserves are calculated and included.

Ultrasonic Doppler measurement of renal artery blood flow

Studies were made of (1) blood flow redistribution during lower body negative pressure (LBNP), (2) the profile of blood flow across the mitral annulus of the heart (both perpendicular and parallel to the commissures), (3) testing and evaluation of a number of pulsed Doppler systems, (4) acute calibration of perivascular Doppler transducers, (5) redesign of the mitral flow transducers to improve reliability and ease of construction, and (6) a frequency offset generator designed for use in distinguishing forward and reverse components of blood flow by producing frequencies above and below the offset frequency. Finally methodology was developed and initial results were obtained from a computer analysis of time-varying Doppler spectra.

An advanced concept that promises ecological and economic viability

The actuality of supersonic commercial service being provided by Concorde is demonstrating to the world the advantages offered by supersonic travel for both business and recreation. Public acceptance will gradually and persistently stimulate interest to proceed with a second generation design that meets updated economic and ecological standards. It is estimated that this concept could operate profitably on world-wide routes with a revenue structure based upon economy fares. Airplanes will meet all present day ecological requirements regarding noise and emissions.

Water electrolysis system - H2 and O2 generation

An oxygen generation system design based on the static feed water electrolysis concept is described. The system is designed to generate 4.20 kg/d of oxygen to satisfy the metabolic needs of a three-person crew, to compensate for spacecraft leakage, and to provide the oxygen required by the electrochemical depolarized CO2 concentrator. The system has a fixed hardware weight of 75 kg, occupies a volume of 0.11 cu m, and requires only 1.1 kw of electrical power. The static feed electrolysis concept is discussed, and experimental data on the high-performance electrode are presented.

Full scale lightning test technique

A test technique was developed for applying a full scale mean value (30 kiloampere peak) simulated lightning return stroke current on a complete flight ready aircraft to assess the threat of lightning to aircraft electrical circuits. A computer-aided generator design was used to establish the parameters of the test system. Data from previous work done on development of low inductance current paths determined the basic system configuration.

Development of advanced lightweight containment systems

Parametric type data were obtained on advanced lightweight containment systems. These data were used to generate design methods and procedures necessary for the successful development of such systems. The methods were then demonstrated through the design of a lightweight containment system for a CF6 size engine. The containment concept evaluated consisted basically of a lightweight structural sandwich shell wrapped with dry Kevlar cloth. The initial testing was directed towards the determination of the amount of Kevlar required to result in threshold containment for a specific set of test conditions. A relationship was then developed between the thickness required and the energy of the released blade so that the data could be used to design for conditions other than those tested.

High voltage distribution and grounding in high power spacecraft

Many space missions proposed for the time period from 1985 to 2000 will require large spacecraft to support the onboard loads. In some cases, large electrical power systems will be needed to supply the electrical/electronic equipment loads. These electronic systems will be used for communications, radar, and experimental equipment for aid to earth's overcrowded communication systems, exploration of new energy resources, space exploration, and eventually to supplement terrestrial electric power utilities. For the near term (1985-1990), some of these systems have power levels to 50 kW. The long-term programs, 1990 to post-2000, could possibly have demands in the order of multimegawatts. The problems which have to be solved to construct the required high-voltage power supply systems are considered. Data and conceptual designs generated are found to indicate that grounding and bonding for high power systems can be accomplished in spacecraft by using either manual or automatic joining of the structural members.
