Workmanship Challenges for NASA Mission Hardware

This slide presentation reviews several challenges in workmanship for NASA mission hardware development. Several standards for NASA workmanship exist, that are required for all programs, projects, contracts and subcontracts. These Standards contain our best known methods for avoiding past assembly problems and defects. These best practices may not be available if suppliers are used who are not compliant with them. Compliance includes having certified operators and inspectors. Some examples of problems that have occured from the lack of requirements flow-down to contractors are reviewed. The presentation contains a detailed example of the challenge in regards to The Packaging "Design" Dilemma.

Overview of the NASA LISA Laser System Development

NASA Goddard Space Flight Center (GSFC) is developing the Laser System (LS) for the Laser Interferometer Space Antenna (LISA) mission, led by the European Space Agency (ESA) with a launch date of 2035. The LS under development at NASA GSFC consists of the Laser Head (LH), the Frequency Reference System (FRS), and the Power Monitor (PMON) Detector Assemblies. Since late 2017, we have been developing various models to advance the technology readiness level (TRL) for the LH from prototype (TRL4) to a system model demonstration in a relevant environment (TRL6). For the LH and FRS, the models further breakdown into the optical and electronics modules where the LH is made up of the Laser Optical Module (LOM) and the Laser Electronics Module (LEM) and the FRS consists of the FRS Optical Reference Cavity (FRS-O) and the FRS Electronics (FRS-E). The LS development follows the established NASA process in demonstrating the performance requirements [1] through the TRL4 effort and then advancing the form factor and package design to meet relevant environment requirements and qualifying the TRL6 design through rigorous testing and performance verification for space applications. The LOM for the LH is a main oscillator power amplifier (MOPA) with wavelength of 1064 nm and nominal output power of 2 Watt throughout the mission. The low-power, low-noise main oscillator (MO) is a custom micro non-planar ring oscillator (µNPRO) [2] that is phase modulated then amplified by the forward pumped ytterbium-dope fiber power amplifier (PA) stage to meet the output power requirement. The FRS is baselined on the GRACE Follow-On (GFO) [3] approach with updated FRS-E design to work with the LH-LEM. The PMON is located on the Optical Bench Assembly (OBA) [4] that samples a small portion of the LH output signal and provides the feedback signal to the LH-LEM for relative intensity noise (RIN) control. In this paper, we will report on the latest status of the LH testing and system level tests, explain the other subsystems involved in the test campaigns, and discuss the path to bring each LS subsystem to TRL6. We will also present the NASA GSFC roadmap in advancing the LISA LS to TRL6+ and plans for future system level testing as well as the preparation for space flight development to meet the LISA launch date of 2035.

Maintainability design criteria for packaging of spacecraft replaceable electronic equipment.

Maintainability must be designed into long-duration spacecraft and equipment to provide the required high probability of mission success with the least cost and weight. The ability to perform repairs quickly and easily in a space environment can be achieved by imposing specific maintainability design criteria on spacecraft equipment design and installation. A study was funded to investigate and define design criteria for electronic equipment that would permit rapid removal and replacement in a space environment. The results of the study are discussed together with subsequent simulated zero-g demonstration tests of a mockup with new concepts for packaging.

A Compact, Modular Superconducting Bolometer Array Package

We have designed a detector package to house a superconducting bolometer array, SQUID multiplexers, bias and integration circuitry, optical filtering, electrical connectors, and thermal/mechanical interfaces. This package has been used successfully in the GISMO 2mm camera, a 128-pixel camera operating at a base temperature of 270mK. Operation at lower temperatures is allowed by providing direct heat sinking to the SQUIDS and bias resistors, which generate the bulk of the dissipation in the package. Standard electrical connectors provide reliable contact while enabling quick installation and removal of the package. Careful design has gone into the compensation for differing thermal expansions, the need for heat sinking of the bolometer array, and the placement of magnetic shielding in critical areas. In this presentation, we detail the design and performance of this detector package and describe its scalability to 1280- pixel arrays in the near future.

A computer package for the design and eigenproblem solution of damped linear multidegree of freedom systems

Systems described by the matrix differental equation are considered. An interactive design routine is presented for positive definite mass, damping, and stiffness matrices. Designing is accomplished by adjusting the mass, damping, and stiffness matrices to obtain a desired oscillation behavior. The algorithm also features interactively modifying the physical structure of the system, obtaining the matrix structure and a number of other system properties. In case of a general system, where the M, C, and K matrices lack any special properties, a routine for the eigenproblem solution of the system is developed. The latent roots are obtained by computing the characteristic polynomial of the system and solving for its roots. The above routines are prepared in FORTRAN IV and prove to be usable for the machines with low core memory.

CAD of control systems: Application of nonlinear programming to a linear quadratic formulation

The familiar suboptimal regulator design approach is recast as a constrained optimization problem and incorporated in a Computer Aided Design (CAD) package where both design objective and constraints are quadratic cost functions. This formulation permits the separate consideration of, for example, model following errors, sensitivity measures and control energy as objectives to be minimized or limits to be observed. Efficient techniques for computing the interrelated cost functions and their gradients are utilized in conjunction with a nonlinear programming algorithm. The effectiveness of the approach and the degree of insight into the problem which it affords is illustrated in a helicopter regulation design example.

A CAD approach to magnetic bearing design

A design methodology has been developed at the Magnetic Bearing Research Laboratory for designing magnetic bearings using a CAD approach. This is used in the algorithm of an interactive design software package. The package is a design tool developed to enable the designer to simulate the entire process of design and analysis of the system. Its capabilities include interactive input/modification of geometry, finding any possible saturation at critical sections of the system, and the design and analysis of a control system that stabilizes and maintains magnetic suspension.

The AIRES Optical Design

AIRES (Airborne InfraRed Echelle Spectrometer) is the facility spectrometer for SOFIA (Stratospheric Observatory For Infrared Astronomy). AIRES is a long-slit (approximately 160 in) spectrometer designed to cover the 17 to 210-micron range with good sensitivity using three spectroscopic arrays. Initially, only the 30-130 micron, mid-wavelength array will be available. The instrument has a cryogenic K-mirror to perform field rotation and a slit-viewing camera (lambda < 28 microns, FOV = 160 in diameter) to image source morphology and verify telescope pointing. AIRES employs a large echelle grating to achieve a spectral resolving power (lambda/delta lambda) of approximately 1.0 x 10(exp 6)/lambda (sub mu), where lambda (sub mu) is the wavelength in microns. Hyperfine, Inc. has ruled and tested the AIRES' echelle; its wave-front error is 0.028 waves RMS (root mean square) at 10.6 microns. The instrument is housed in a liquid-helium cryostat which is constrained in diameter (approximately 1 m) and length (approximately 2 m) by the observatory. Hence, the length of the echelle (approximately 1.1 m) and the focal length of its collimator (approximately 5.2 m) severely drive the optical design and packaging. The final design uses diamond-turned aluminum optics and has up to 19 reflections inside the cryostat, depending on the optical path. This design was generated, optimized, and toleranced using Code V. The predicted performance is nearly diffraction-limited at 17 microns; the error budget is dominated by design residuals. Light loss due to slit rotation and slit curvature has been minimized. A thorough diffraction analysis with GLAD (G-Level Analysis Drawer) was used to size the mirrors and baffles; the internal light loss is shown to be a strong function of slit width.
