Making Nozzles From Hard Materials

Proposed method of electrical-discharge machining (EDM) cuts hard materials like silicon carbide into smoothly contoured parts. Concept developed for fabrication of interior and exterior surfaces and internal cooling channels of convergent/divergent nozzles. EDM wire at skew angle theta creates hyperboloidal cavity in tube. Wire offset from axis of tube and from axis of rotation by distance equal to throat radius. Maintaining same skew angle as that used to cut hyperboloidal inner surface but using larger offset, cooling channel cut in material near inner hyperboloidal surface.

Integral Plug-Type Heat-Flux Gauge

Integral thermoplug gauge measures flux of heat across specimen of material. New gauge not screwed or welded into place, but instead thermoplug and annulus electrical-discharge-machined (EDM) into specimen material. EDM process leaves no interface between material and thermoplug, thus inherently increasing gauge accuracy by eliminating interface and associated temperature discontinuity. Process also conducive to accurate fabrication of minute gauges.

Plug-type heat flux gauge

A plug-type heat flux gauge formed in a material specimen and having a thermoplug integrally formed in the material specimen, and a method for making the same are disclosed. The thermoplug is surrounded by a concentric annulus, through which thermocouple wires are routed. The end of each thermocouple wire is welded to the thermoplug, with each thermocouple wire welded at a different location along the length of the thermoplug. The thermoplug and concentric annulus may be formed in the material specimen by electrical discharge machining and trepanning procedures.

Thermographic detection of cracks in thin sheets

A thermographic inspection technique for crack detection based on a 2D filter convolved with the thermal temperature images is presented. The filter is designed to approximate operating on the temperature images with a Laplacian operator. This operation yields an image which approximates changes in the heat flux in a thin plate. This filtering method results in an enhanced contrast due to the presence of cracks. Measurements have been performed on samples with fabricated electrical discharge machining (EDM) notches (both through-the-thickness and surface notches) and closed fatigue cracks around rivets. It is shown that the technique is effective for the detection of various crack lengths down to the resolution limits of the imager used.

Imaging flaws in thin metal plates using a magneto-optic device

An account is given of the capabilities of the magnetooptic/eddy-current imager (MEI) apparatus in the case of aging aircraft structure-type flaws in 2024-T3 Al alloy plates. Attention is given to images of cyclically grown fatigue cracks from rivetted joints in fabricated lap-joint structures, electrical discharge machining notches, and corrosion spots. Although conventional eddy-current methods could have been used, the speed and ease of MEI's use in these tests is unmatched by such means. Results are displayed in real time as a test piece is scanned, furnishing easily interpreted flaw images.

Probe impedance measurements for millimeter-wave integrated horn antennas

In order to achieve an impedance-matched millimeter-wave integrated horn antenna mixer array, the characteristics of the antenna probes inside the horn must be known. This paper describes impedance measurements for various probes in low-frequency model horns of two different types: (1) a 3 x 3 array made of aluminum by electric discharge machining and (2) a half horn made of copper sheet placed on a big copper-clad circuit board that was used as an image plane. The results of measurements indicate that the presence of the horn increases the effective length of the probe element, in agreement with reports of Guo et al. (1991) and theoretical analysis of Eleftheriades et al. (1991). It was also found that the resonant frequencies can be controlled by changing the length of the probes or by loading the probes.

STE thrust chamber technology: Main injector technology program and nozzle Advanced Development Program (ADP)

The purpose of the STME Main Injector Program was to enhance the technology base for the large-scale main injector-combustor system of oxygen-hydrogen booster engines in the areas of combustion efficiency, chamber heating rates, and combustion stability. The initial task of the Main Injector Program, focused on analysis and theoretical predictions using existing models, was complemented by the design, fabrication, and test at MSFC of a subscale calorimetric, 40,000-pound thrust class, axisymmetric thrust chamber operating at approximately 2,250 psi and a 7:1 expansion ratio. Test results were used to further define combustion stability bounds, combustion efficiency, and heating rates using a large injector scale similar to the Pratt & Whitney (P&W) STME main injector design configuration including the tangential entry swirl coaxial injection elements. The subscale combustion data was used to verify and refine analytical modeling simulation and extend the database range to guide the design of the large-scale system main injector. The subscale injector design incorporated fuel and oxidizer flow area control features which could be varied; this allowed testing of several design points so that the STME conditions could be bracketed. The subscale injector design also incorporated high-reliability and low-cost fabrication techniques such as a one-piece electrical discharged machined (EDMed) interpropellant plate. Both subscale and large-scale injectors incorporated outer row injector elements with scarfed tip features to allow evaluation of reduced heating rates to the combustion chamber.

Evaluation of Some Slow-wave Vane Structures for Aminiature Traveling-wave Tube at 30 Ghz

The dispersion characteristics of six vane type slow wave structures were experimentally measured near 1 GHz to determine applicability in an electrostatically focused 30 GHz miniature traveling wave tube (TWT). From the measured results, the trapezoidal vane structure appeared to be the most promising exhibiting an interaction impedance equal to 337.9 ohms at beta(L)/pi equal to 0.3. A 30 GHz trapezoidal vane structure with coupling irises was fabricated using electrical discharge machining (EDM). This structure, however, was too lossy for a short electrostatically focused tube, but several of the structures are amenable to a tube with permanent magnetic focusing.

Mars pathfinder lander deployment mechanisms

The Mars Pathfinder Lander employs numerous mechanisms, as well as autonomous mechanical functions, during its Entry, Descent and Landing (EDL) Sequence. This is the first US lander of its kind, since it is unguided and airbag-protected for hard landing using airbags, instead of retro rockets, to soft land. The arrival condition, location, and orientation of the Lander will only be known by the computer on the Lander. The Lander will then autonomously perform the appropriate sequence to retract the airbags, right itself, and open, such that the Lander is nearly level with no airbag material covering the solar cells. This function uses two different types of mechanisms - the Airbag Retraction Actuators and the Lander Petal Actuators - which are designed for the high torque, low temperature, dirty environment and for limited life application. The development of these actuators involved investigating low temperature lubrication, Electrical Discharge Machining (EDM) to cut gears, and gear design for limited life use.

Influence of Crack-Tip Configurations on the Fracture Response of 0.04-Inch Thick 2024-T3 Aluminum Alloy Sheet

A series of fracture tests were conducted on Middle-crack tension M(T) and compact tension C(T) specimens to determine the effects of specimen type, specimen width, notch tip sharpness and buckling on the fracture behavior of cracked thin sheet (0.04 inch thick) 2024-T3 aluminum alloy material. A series of M(T) specimens were tested with three notch tip configurations: (1) a fatigue pre-cracked notch, (2) a 0.010-inch-diameter wire electrical discharge machined (EDM) notch, and (3) a EDM notch sharpened with a razor blade. The test procedures are discussed and the experimental results for failure stress, load vs. crack extension and the material stress-strain response are reported.
