Photovoltaic array reliability optimization

An overview of the photovoltaic array reliability problem is presented, and a high reliability/minimum cost approach to this problem is presented. Design areas covered are cell failure, interconnect fatigue, and electrical insulation breakdown, and three solution strategies are discussed. The first involves controlling component failures in the solar cell (cell cracking, cell interconnects) and at the module level (must be statistically treated). Second, a fault tolerant circuit is designed which reduces array degradation, improves module yield losses, and controls hot-spot heating. Third, cost optimum module replacement strategies are also effective in reducing array degradation. This can be achieved by minimizing the life-cycle energy cost of the photovoltaic system. The integration of these solutions is aimed at reducing the 0.01% failure rate.

Heater Ensures Strain-Gage Bond Reliability

Aluminum block with embedded heating element provides concentrated and controllable heat for curing strain-gage adhesives. Device replaces heat lamps and hot-air guns; provides higher temperatures, allows shorter curing times, and ensures more reliable bond. Low temperatures and wind do not significantly affect operation of heater, therefore suited to outdoor use.

A Markov chain model for reliability growth and decay

A mathematical model is developed to describe a complex system undergoing a sequence of trials in which there is interaction between the internal states of the system and the outcomes of the trials. For example, the model might describe a system undergoing testing that is redesigned after each failure. The basic assumptions for the model are that the state of the system after a trial depends probabilistically only on the state before the trial and on the outcome of the trial and that the outcome of a trial depends probabilistically only on the state of the system before the trial. It is shown that under these basic assumptions, the successive states form a Markov chain and the successive states and outcomes jointly form a Markov chain. General results are obtained for the transition probabilities, steady-state distributions, etc. A special case studied in detail describes a system that has two possible state ('repaired' and 'unrepaired') undergoing trials that have three possible outcomes ('inherent failure', 'assignable-cause' 'failure' and 'success'). For this model, the reliability function is computed explicitly and an optimal repair policy is obtained.

Calculations of reliability predictions for the Apollo spacecraft

A new method of reliability prediction for complex systems is defined. Calculation of both upper and lower bounds are involved, and a procedure for combining the two to yield an approximately true prediction value is presented. Both mission success and crew safety predictions can be calculated, and success probabilities can be obtained for individual mission phases or subsystems. Primary consideration is given to evaluating cases involving zero or one failure per subsystem, and the results of these evaluations are then used for analyzing multiple failure cases. Extensive development is provided for the overall mission success and crew safety equations for both the upper and lower bounds.

Predicting the Reliability of Solar-Cell Interconnections

The reduction of life expectancy by thermal cycling calculated during design. Connections between solar cells critical parts of solarcell arrays generating electric power. Reliability affects life expectancy of modules, panels, and arrays. Used to predict stress-cycle lifetimes of such structures as arches, walkways, cylindrical ribbing of aircraft fuselages and submarine hulls, and pipeline expansion loops. Testing costs reduced by about 90 percent.

Creep-rupture reliability analysis

A probabilistic approach to the correlation and extrapolation of creep-rupture data is presented. Time temperature parameters (TTP) are used to correlate the data, and an analytical expression for the master curve is developed. The expression provides a simple model for the statistical distribution of strength and fits neatly into a probabilistic design format. The analysis focuses on the Larson-Miller and on the Manson-Haferd parameters, but it can be applied to any of the TTP's. A method is developed for evaluating material dependent constants for TTP's. It is shown that optimized constants can provide a significant improvement in the correlation of the data, thereby reducing modelling error. Attempts were made to quantify the performance of the proposed method in predicting long term behavior. Uncertainty in predicting long term behavior from short term tests was derived for several sets of data. Examples are presented which illustrate the theory and demonstrate the application of state of the art reliability methods to the design of components under creep.

The importance of thermal-vacuum testing in achieving high reliability of spacecraft mechanisms

The work performed on thermal vacuum testing of complex mechanisms is described. The objective of these tests is to assess the mechanism reliability by monitoring performance in an environment that closely resembles the environment that will occur during flight. To be both valid and cost effective, these tests are performed in a detailed, formally controlled manner. A review of the major test observations is given, during which time some failure modes are detected. Full confidence now exists in many mechanism and component designs, and much valuable data obtained.

The implementation and use of Ada on distributed systems with high reliability requirements

The use and implementation of Ada in distributed environments in which reliability is the primary concern is investigated. Emphasis is placed on the possibility that a distributed system may be programmed entirely in ADA so that the individual tasks of the system are unconcerned with which processors they are executing on, and that failures may occur in the software or underlying hardware. The primary activities are: (1) Continued development and testing of our fault-tolerant Ada testbed; (2) consideration of desirable language changes to allow Ada to provide useful semantics for failure; (3) analysis of the inadequacies of existing software fault tolerance strategies.

A Study of DSN Traveling Wave Maser System Reliability

Reliability and availability characteristics of the DSN traveling wave maser (TWM) Assemblies are reported for the years 1981 through 1983, the charcteristics determined are: mean time between failures (MTBF) - 1200 hours; mean time to restore service (MTTRS) - 2.5 hours; and availability - 99.83%. The TWM MTBF is very good as compared to other DSN subsystems and assemblies. The TWM MTTRS is currently about three times as long as the average of other DSN subsystems. The dominant cause of TWM failures is contamination of the helium gas in the closed cycle refrigerators. Station configurations that do not provide TWM redundancy are subject to reception outages for long periods of time. Recommendations are made to improve the TWM Assembly availability characteristics for future mission support operations.

Electrical insulation design requirements and reliability goals

The solar cells in a photovoltaic module which must be electrically isolated from module exterior surfaces to satisfy a variety of safety and operating considerations are discussed. The performance and reliability of the insulation system are examined. Technical requirements involve the capability of withstanding the differential voltage from the solar cells to the module frame. The maximum system voltage includes consideration of maximum open circuit array voltages achieved under low-temperature, high-irradiance conditions, and transient overvoltages due to system feedback of lightning transients. The latter is bounded by the characteristics of incorporated voltage limiting devices such as MOVs.

An accelerated stress testing program for determining the reliability sensitivity of silicon solar cells to encapsulation and metallization systems

The use of accelerated testing methods in a program to determine the reliability attributes of terrestrial silicon solar cells is discussed. Different failure modes are to be expected when cells with and without encapsulation are subjected to accelerated testing and separate test schedules for each are described. Unencapsulated test cells having slight variations in metallization are used to illustrate how accelerated testing can highlight different diffusion related failure mechanisms. The usefulness of accelerated testing when applied to encapsulated cells is illustrated by results showing that moisture related degradation may be many times worse with some forms of encapsulation than with no encapsulation at all.

Reliability of structural brittle materials

Traditionally, the use of brittle materials has been avoided in demanding structural applications because of their unreliability. They have been used however, due to other desirable properties, in nonstructural applications or where the mechanical load is minimal. The most common method utilized today for the design approach of brittle materials is the probabilistic, which takes into consideration the flaw and stress distribution within the brittle material. It does not take into consideration the fracture mechanics effect of strength degradation while aging under a mechanical load. This project will combine the two methods, probabilistic and fracture mechanics, into a more reliable design method for brittle materials.

Fatigue criterion to system design, life and reliability

A generalized methodology to structural life prediction, design, and reliability based upon a fatigue criterion is advanced. The life prediction methodology is based in part on work of W. Weibull and G. Lundberg and A. Palmgren. The approach incorporates the computed life of elemental stress volumes of a complex machine element to predict system life. The results of coupon fatigue testing can be incorporated into the analysis allowing for life prediction and component or structural renewal rates with reasonable statistical certainty.
