Requirements for Conformal Coating and Staking of Printed Wiring Boards and Electronic Assemblies

In order to maintain the high standards of the NASA conformal coating and staking program, this publication: prescribes NASA's requirements for assuring reliable conformal coating and staking for printed wiring boards and electronic assemblies; describes and incorporates basic considerations necessary to assure reliable conformal coating and staking; establishes the supplier's responsibility to train and certify personnel; provides for supplier documentation of the fabrication and inspection procedures to be used for NASA work, including supplier innovations and changes in technology; and provides visual workmanship standards to aid those responsible for determining quality conformance to the established requirements.

Protective coatings for high-temperature polymer matrix composites

Plasma-enhanced chemical vapor deposition was used to deposit silicon nitride on graphite-fiber-reinforced polyimide composites to protect against oxidation at elevated temperatures. The adhesion and integrity of the coating were evaluated by isothermal aging (371 C for 500 hr) and thermal cycling. The amorphous silicon nitride (a-SiN:H) coating could withstand stresses ranging from approximately 0.18 GPa (tensile) to -1.6 GPa (compressive) and provided a 30 to 80 percent reduction in oxidation-induced weight loss. The major factor influencing the effectiveness of a-SiN:H as a barrier coating against oxidation is the surface finish of the polymer composite.

Processing, properties and applications of composites using powder-coated epoxy towpreg technology

Composite manufacturing using the current prepregging technology of impregnating liquid resin into three-dimensionally reinforced textile preforms can be a costly and difficult operation. Alternatively, using polymer in the solid form, grinding it into a powder, and then depositing it onto a carbon fiber tow prior to making a textile preform is a viable method for the production of complex textile shapes. The powder-coated towpreg yarn is stable, needs no refrigeration, contains no solvents and is easy to process into various woven and braided preforms for later consolidation into composite structures. NASA's Advanced Composites Technology (ACT) program has provided an avenue for developing the technology by which advanced resins and their powder-coated preforms may be used in aircraft structures. Two-dimensional braiding and weaving studies using powder-coated towpreg have been conducted to determine the effect of resin content, towpreg size and twist on textile composite properties. Studies have been made to customize the towpreg to reduce friction and bulk factor. Processing parameters have been determined for three epoxy resin systems on eight-harness satin fabric, and on more advanced 3-D preform architectures for the downselected resin system. Processing effects and the resultant mechanical properties of these textile composites will be presented and compared.

The performance of thermal control coatings on LDEF and implications to future spacecraft

The stability of thermal control coatings over the lifetime of a satellite or space platform is crucial to the success of the mission. With the increasing size, complexity, and duration of future missions, the stability of these materials becomes even more important. The Long Duration Exposure Facility (LDEF) offered an excellent testbed to study the stability and interaction of thermal control coatings in the low-Earth orbit (LEO) space environment. Several experiments on LDEF exposed thermal control coatings to the space environment. This paper provides an overview of the different materials flown and their stability during the extended LDEF mission. The exposure conditions, exposure environment, and measurements of materials properties (both in-space and postflight) are described. The relevance of the results and the implications to the design and operation of future space vehicles are also discussed.

Atomic Oxygen Treatment for Non-Contact Removal of Organic Protective Coatings from Painting Surfaces

Current techniques for removal of varnish (lacquer) and other organic protective coatings from paintings involve contact with the surface. This contact can remove pigment, or alter the shape and location of paint on the canvas surface. A thermal energy atomic oxygen plasma, developed to simulate the space environment in low Earth orbit, easily removes these organic materials. Uniform removal of organic protective coatings from the surfaces of paintings is accomplished through chemical reaction. Atomic oxygen will not react with oxides so that most paint pigments will not be affected by the reaction. For paintings containing organic pigments, the exposure can be carefully timed so that the removal stops just short of the pigment. Color samples of Alizarin Crimson, Sap Green, and Zinc White coated with Damar lacquer were exposed to atomic oxygen. The lacquer was easily removed from all of the samples. Additionally, no noticeable change in appearance was observed after the lacquer was reapplied. The same observations were made on a painted canvas test sample obtained from the Cleveland Museum of Art. Scanning electron microscope photographs showed a slight microscopic texturing of the vehicle after exposure. However, there was no removal or disturbance of the paint pigment on the surface. It appears that noncontact cleaning using atomic oxygen may provide a viable alternative to other cleaning techniques. It is especially attractive in cases where the organic protective surface cannot be acceptably or safely removed by conventional techniques.

Thermal Testing of High Performance: Thermal Barrier Coatings for Turbine Blades

A 350 micron thick 7 wt.% Y 2 O 3 -ZrO 2 (7YSZ) ceramic Thermal Barrier Coating (TBC) was manufactured in an argon atmosphere and with a strictly controlled substrate temperature on flat IN 600 samples and on IN 100 aircraft turbine blades. This new atmosphere and temperature controlled spraying (ATCS) allows the reduction of the residual stresses and an improvement in the microstructure and in the mechanical properties of the coating. The good performance of these new TBC's was assessed in thermal fatigue and in thermal shock tests carried out in air at 1100°C and at 1280°C respectively. The oxidation rate of the metal-ceramic interface was measured at 1100°C. Failure of the TBC's was induced only by the deterioration (like oxidation, cracking, ...) of the uncoated parts of the samples, as testing temperature was too severe for the base metals. Spalling was thereafter driven by compressive stresses near the aluminum oxide layer at the metal-ceramic interface. The results of these tests underline the good quality of the ceramic coating manufactured by the new ATCS technology.

Au/Cr Sputter Coating for the Protection of Alumina During Sliding at High Temperatures

A sputter deposited bilayer coating of gold and chromium was investigated as a potential solid lubricant to protect alumina substrates in applications involving sliding at high temperature. The proposed lubricant was tested in a pin-on-disk tribometer with coated alumina disks sliding against uncoated alumina pins. Three test parameters; temperature, load, and sliding velocity were varied over a wide range in order to determine the performance envelope on the gold/chromium (Au/Cr) solid lubricant film. The tribo-tests were run in an air atmosphere at temperatures of 25 to 1000 C, under loads of 4.9 to 49.0 N and at sliding velocities from 1 to 15 m/sec. Post test analyses included surface profilometry, wear factor determination and scanning electron microscopy/energy dispersive spectroscopy (SEM/EDS) examination of worn surfaces. Compared to unlubricated Al2O3 sliding, the use of the Au/Cr film reduced friction by 30 to 50 percent and wear by one to two orders of magnitude. Increases in test temperature resulted in lower friction and the Au/Cr film continued to provide low friction, about 0.3, even at 1000 C. Pin wear factors and friction were largely unaffected by increasing loads up to 29.4 N. Sliding velocity had essentially no effect on friction, however, increased velocity reduced coating life (total sliding distance). Based upon these research results, the Au/Cr film is a promising lubricant for moderately loaded, low speed applications operating at temperatures as high as 1000 C.

Thermal barrier coating experience in the gas turbine engine

Thermal Barrier Coatings (TBC), provide thermal insulation and oxidation resistance in an environment consisting of hot combustion gases. TBC's consist of a two layer system. The outer ceramic layer provides good thermal insulation due to the low thermal conductivity of the ceramic coatings used, while the inner metallic bond coat layer provides needed oxidation resistance to the underlying superalloy. Pratt & Whitney has over a decade of experience with several generations of TBC systems on turbine airfoils. This paper will focus on the latest TBC field experience along with a proposed durability model.

Process, properties and environmental response of plasma sprayed thermal barrier coatings

Experimental results are shown which demonstrate that the properties of plasma sprayed fully stabilized zirconia are strongly influenced by the process parameters. Properties of the coatings in the as-sprayed condition are shown to be additionally influenced by environmental exposure. This behavior is dependent on raw material considerations and processing conditions as well as exposure time and temperature. Process control methodology is described which can take into consideration these complex interactions and help to produce thermal barrier coatings in a cost effective way while meeting coating technical requirements.

Some aspects of the hot corrosion of thermal barrier coatings

This paper provides a pro tem review of the hot corrosion of zirconia-based thermal barrier coatings for engine applications. Emphasis is placed on trying to understand the chemical reactions, and such other mechanisms as can be identified, that cause corrosive degradation of the thermal barrier coating. The various approaches taken in attempts to improve the hot corrosion resistance of thermal barrier coatings are also briefly described and critiqued.

Thermal fracture mechanisms in ceramic thermal barrier coatings

Ceramic thermal barrier coatings represent an attractive method of increasing the high temperature limits for systems such as diesel engines, gas turbines and aircraft engines. However, the dissimilarities between ceramics and metal, as well as the severe temperature gradients applied in such systems, cause thermal stresses which can lead to cracking and ultimately spalling of the coating. This paper reviews the research which considers initiation of surface cracks, interfacial edge cracks and the effect of a transient thermal load on interface cracks. The results of controlled experiments together with analytical models are presented. The implications of these findings to the differences between diesel engines and gas turbines are discussed. The importance of such work for determining the proper design criteria for thermal barrier coatings is underlined.

A software tool to design thermal barrier coatings

This paper summarizes work completed for a NASA Phase 1 SBIR program which demonstrated the feasibility of developing a software tool to aid in the design of thermal barrier coating (TBC) systems. Toward this goal, three tasks were undertaken and completed. Task 1 involved the development of a database containing the pertinent thermal and mechanical property data for the top coat, bond coat and substrate materials that comprise a TBC system. Task 2 involved the development of an automated set-up program for generating two dimensional (2D) finite element models of TBC systems. Most importantly, Task 3 involved the generation of a rule base to aid in the design of a TBC system. These rules were based on a factorial design of experiments involving FEM results, and were generated using a Yates analysis. A previous study has indicated the suitability and benefit of applying finite element analysis to perform computer based experiments to decrease but not eliminate physical experiments on TBC's. This program proved feasibility by expanding on these findings by developing a larger knowledge base and developing a procedure to extract rules to aid in TBC design.

Weightless Environment Training Facility (WETF) materials coating evaluation, volume 3

This volume consists of Appendices C, D, E, and F to the report on the Weightless Environment Training Facility Materials Coating Evaluation project. The project selected 10 coating systems to be evaluated in six separate exposure environments, and subject to three tests for physical properties. Appendix C is the photographic appendix of the test panels. Appendix D details methods and procedures. Appendix E lists application equipment costs. Appendix F is a compilation of the solicitation of the candidate coating systems.

Waterjet processes for coating removal

USBI and NASA have been testing and investigating the use of high pressure water for coating removal for approximately the past 12 years at the Automated TPS (Thermal Protection System - ablative materials used for thermal protection during ascent and descent of the solid rocket boosters) Removal Facility located in the Productivity Enhancement Complex at Marshall Space Flight Center. Originally the task was to develop and automate the removal process and transfer the technology to a production facility at Kennedy Space Center. Since that time more and more applications and support roles for the waterjet technology have been realized. The facility has become a vital part of development activities ongoing at MSFC. It supports the development of environmentally compliant insulations, sealants, and coatings. It also supports bonding programs, test motors, and pressure vessels. The most recent role of the cell is supporting Thiokol Corporation's solid rocket motor program in the development of waterjet degreasing and paint stripping methods. Currently vapor degreasing methods use 500,000 lbs. of ozone depleting chemicals per year. This paper describes the major cell equipment, test methods practiced, and coatings that have been removed.

High rate reactive sputtering of MoN(x) coatings

High rate reactive sputtering of MoN(x) films was performed using feedback control of the nitorgen partial pressure. Coatings were made at four different target powers: 2.5, 5.0, 7.5 and 10 kW. No hysteresis was observed in the nitrogen partial pressure vs. flow plot, as is typically seen for the Ti-N system. Four phases were determined by X-ray diffraction: molybdenum, Mo-N solid solution, Beta-Mo2N and gamma-Mo2N. The hardness of the coatings depended upon composition, substrate bias, and target power. The phases present in the hardest films differed depending upon deposition parameters. For example, the Beta-Mo2N phase was hardest (load 25 gf) at 5.0 kW with a value of 3200 kgf/sq mm, whereas the hardest coatings at 10 kW were the gamma-Mo2N phase (3000 kgf/sq mm). The deposition rate generally decreased with increasing nitrogen partial pressure, but there was a range of partial pressures where the rate was relatively constant. At a target power of 5.0 kW, for example, the deposition rates were 3300 A/min for a N2 partial pressure of 0.05 - 1.0 mTorr.

Combination Thermal Barrier And Wear Coatings For Engines

Thermal-barrier layers covered with self-lubricating surface layers. Zirconia thermal-barrier coat applied to surface of combustion chamber in engine by plasma-arc spraying. Then PS-200 plasma-arc sprayed onto zirconia. Self-lubricating coat prevents sliding contact between thermal barrier and piston ring, effectively preventing both wear and production of additional heat via friction. Other combinations of thermal-barrier and self-lubricating, wear-resistant coating materials used as long as two materials adhere to each other, applied by use of similar or compatible processes, have similar coefficients of thermal expansion, sufficiently strong at high temperatures, and affordable.

Preliminary Evaluation of PS300: A New Self-Lubricating High Temperature Composite Coating for Use to 800 C

This paper introduces PS300, a plasma sprayed, self-lubricating composite coating for use in sliding contacts at temperatures to 800 C. PS300 is a metal bonded chrome oxide coating with silver and BaF2/CaF2 eutectic solid lubricant additives. PS300 is similar to PS200, a chromium carbide based coating, which is currently being investigated for a variety of tribological applications. In pin-on-disk testing up to 650 C, PS300 exhibited comparable friction and wear properties to PS200. The PS300 matrix, which is predominantly chromium oxide rather than chromium carbide, does not require diamond grinding and polishes readily with silicon carbide abrasives greatly reducing manufacturing costs compared to PS200. It is anticipated that PS300 has potential for sliding bearing and seal applications in both aerospace and general industry.

New generation of plasma-sprayed mullite coatings on silicon carbide

Mullite is promising as a protective coating for silicon-based ceramics in aggressive high-temperature environments. Conventionally plasma-sprayed mullite on SiC tends to crack and debond on thermal cycling. It is shown that this behavior is due to the presence of amorphous mullite in the conventionally sprayed mullite. Heating the SiC substrate during the plasma spraying eliminated the amorphous phase and produced coatings with dramatically improved properties. The new coating exhibits excellent adherence and crack resistance under thermal cycling between room temperature and 1000 to 1400 C. Preliminary tests showed good resistance to Na2CO3-induced hot corrosion.
