Performance and Durability of Hybrid Fuel Cell Systems for Class-8 Long Haul Trucks

Hybrid fuel cell-battery configurations are investigated that overcome thermal management issues in fuel cell powertrains for heavy-duty Class 8 trucks. The battery is sized so that it has sufficient capacity to provide supplemental power and energy on a hill climb transient at end-of-life. A dynamic load sharing strategy is developed to distribute the power demand between the fuel cell system (FCS) and the energy storage system in a manner that optimizes their lifetimes. The FCS end-of-life is identified as the terminal point beyond which the stack cannot generate the rated power with target power density at 0.7 V and 40 °C ambient temperature. Reaching the target lifetime with a-Pt/C cathode catalyst in one hybrid configuration requires voltage clipping to 813 mV, idle power limited to 50 kW, catalyst overloading to 0.45 mg cm -2 total Pt in anode and cathode, and 44% active membrane area oversizing. The stack and FCS drive cycle efficiencies decrease by 4.2% and 5.4%, respectively, during the electrode lifetime. Further, the FCS performance, durability and cost are compared with the targets of 68% peak efficiency, 0.30 mg cm -2 total Pt loading, 2.5 kW/g PGM Pt group metal (PGM) loading, 750 mW cm -2 power density, 25,000-h lifetime and $80/kW cost.

Vulcan Digital Engineering Application

The application is being developed with the goal of preventing the entropy of all the different single purpose applications. This application utilizes a framework that enables different file formats to be read and understood through plugins dynamically loaded to the main application containing the framework. The main application provides interoperability to all the different plugins, this allows each file format to convert to every other file format that has been read. There is no theoretical limit to the number of plugins that can be used by the application. Even though the plugins may be individually written and serve a purpose like single use scripts, the plugins can only be used with the main application, this forces the application and plugins to be linked. In theory this will force better data management, or at least the bundling of the main application with the plugins.

Sandia Image Labeling Tool (SILT)

SAND2025-01840O Sandia Image Labeling Tool (SILT) is a Python tool that labels images for machine learning and other applications. SILT uploads JSON files to create a template for labeling an image. SILT can then upload images, including images that are tens of GB large and dynamically loads them in a manner that a user, with a very modest spec laptop, can handle. It then saves the label as a JSON using the template. Sandia National Laboratories is a multimission laboratory managed and operated by National Technology & Engineering Solutions of Sandia, LLC, a wholly owned subsidiary of Honeywell International Inc., for the U.S. Department of Energy’s National Nuclear Security Administration under contract DE-NA0003525.

UMap: An application-oriented user level memory mapping library

Exploiting the prominent role of complex memories in exascale node architecture, the UMap page fault handler offers new capabilities to access large memory-mapped data sets directly. UMap provides flexible configuration options to customize page handling to each application, including analysis of massive observational and simulation data sets. The high-performance design features I/O decoupling, dynamic load balancing, and application-level controls. Page faults triggered by application threads and processes accessing data mapped to a UMapp’ed region are handled via the Linux userfaultfd protocol, an asynchronous message-oriented kernel-user communication mechanism that avoids the context switch penalty of traditional signal fault handlers. UMap is fully open source. In this paper, we give an overview of the UMap library architecture, its extensible plugin architecture, and the use/performance of UMap in emerging heterogeneous memory hierarchies such as near-node Non-volatile Memory (NVM) and network attached memories. We highlight new capabilities in two pagefault management plugins, the NetworkStore and SparseStore. We demonstrate the integration between UMap and multiple ECP products including Caliper, Metall, ZFP, Mochi, and Ripples.

Additive Manufacturing of Controlled Porous Elastomeric Nanocomposites for Enhanced Sensing Function

Sensors manufactured using piezoresistive elastomeric nanocomposites have a wide range of applications in many fields such as structural health monitoring, robotics, and biomedical industries. Additive manufacturing of these sensors, achieved using Direct Ink Writing (DIW), has provided numerous advantages including increased sensitivity and the fabrication of complex geometry. However, solid sensors manufactured either additively or using conventional methods, display a greater level of hysteresis, especially at strains higher than 10%, which limits their sensitivity. The solid sensors also display a greater level of piezoresistive relaxation where the resistance change with time either in a static or dynamic loading environment. Porosity can be introduced in the form of varying infill patterns and densities to reduce bulk material effects. In this paper, a lattice structure with four infill densities are investigated, and the samples are printed using a grid infill pattern. The fabricated samples are characterized using a scanning electron microscope (SEM) to validate the microstructural features and layer bonding. The pressure-sensing capability of each sensor is investigated using cyclic compression loading at various strain levels. Sensing results show that an increase in sensitivity, as well as a decrease in hysteresis with an increase in porosity, compared to solid samples (100% in-fill). The highest porosity was measured to be 62.3% with a corresponding 112% increase in the gauge factor compared to the solid bulk. These results indicate that introducing porosity using DIW is a sensible strategy to improve the piezoresistive performance of nanocomposites and to allow for the tunability of sensing capacity in pressure sensors

30 cm Drop Modeling

This report documents modeling and analysis of the 30 cm cask drop scenario for spent nuclear fuel (SNF) casks. The 30 cm drop is an important hypothetical dynamic loading scenario for SNF because 10 CFR 71.71 defines testing requirements for normal conditions of transport (NCT) of SNF packages, and free drop (of 30 cm for the heaviest packages) tests are required. Other NCT conditions specified in 10 CFR 71.71 include vibration normally incident to transport, and DOE’s multimodal transportation test (MMTT) and related analysis concluded that mechanical shock and vibration incident to transportation is negligible for SNF structural integrity because the loads are so small. The SNF cask 30 cm drop has a lot more potential to cause damage to SNF because the kinetic energy and momentum of the system is stopped abruptly during the cask impact event. Test data and model predictions both agree that the SNF assemblies are subjected to significantly higher loads in a cask drop event than normal transportation shock and vibration, but currently there is no reason to expect gross structural damage of the fuel assembly or widespread SNF cladding failure as a result of a 30 cm cask drop. The ultimate goal of this work is to close the knowledge gap of stress profiles on SNF rods and fuel assembly components during NCT, and this report describes the progress toward reaching that goal as well as a plan for finishing this work over the next year or two. Key remaining tasks include refining the fuel assembly model, calculating a selection of specific fuel assembly cases to populate the damage model, and finally running the damage model to predict the full general response range of 30 cm drop loads on SNF.

SIERRA Multimechanics Module: Aria Thermal Theory Manual - Version 4.58

Aria is a Galerkin finite element based program for solving coupled-physics problems described by systems of PDEs and is capable of solving nonlinear, implicit, transient and direct-to-steady state problems in two and three dimensions on parallel architectures. The suite of physics currently supported by Aria includes thermal energy transport, species transport, and electrostatics as well as generalized scalar, vector and tensor transport equations. Additionally, Aria includes support for manufacturing process flows via the incompressible Navier-Stokes equations specialized to a low Reynolds number (R e < 1) regime. Enhanced modeling support of manufacturing processing is made possible through use of either arbitrary Lagrangian-Eulerian (ALE) and level set based free and moving boundary tracking in conjunction with quasi-static nonlinear elastic solid mechanics for mesh control. Coupled physics problems are solved in several ways including fully-coupled Newtons method with analytic or numerical sensitivities, fully-coupled Newton-Krylov methods and a loosely-coupled nonlinear iteration about subsets of the system that are solved using combinations of the aforementioned methods. Error estimation, uniform and dynamic-adaptivity and dynamic load balancing are some of Arias more advanced capabilities.

A Transformational Natural Gas Fueled Dynamic SOFC for Data Center in-Rack Power (Final Technical Report)

Data centers consume 250TWh or 1% of global electricity use in 2019. This electricity demand is expected to grow exponentially in the future. The current data center power supply relies on electric grids with diesel engines and batteries as backup; the latter is critically important because a sudden loss of power could erase crucial data, causing catastrophic economic loss. However, such a double protection architecture is costly, inefficient and polluting. In search for better in-rack power system, fuel-cell based generators have recently emerged as a promising alternative to diesel engines and batteries because of its potential to be more cost-effective, more efficient and less polluting. Among many types of fuel cells, solid oxide fuel cells stand out to be a front runner because of their ability to directly operate on natural gas that has an existing infrastructure. However, there are several critical challenges facing SOFC generators to meet the rigorous power requirements of data centers: high cost, poor reliability and more importantly, slow response to the datacenters’ dynamic load change. The unexpected overload conditions in data centers can cause fuel starvation; the latter can initiate microcracks in the anode structure, thus jeopardizing the lifetime of the SOFC generator. The current efforts to increase transient power capabilities of traditional SOFCs and therefore protect SOFC stacks from internal damage during transient loading, rely primarily upon mathematical algorithms. One of the challenges to these control methodologies is the physical limitations of the fuel delivery system such as slow response of mass flow controllers to fast power demand.

In-situ X-ray Evaluation of Traumatic Brain Injury Dynamic Impacts (Final Report)

The goal of this project was to create an in-situ model of traumatic brain injury that allows for analysis of chronic traumatic encephalopathy (CTE) development. CTE is a neurodegenerative disease that occurs as a result of traumatic brain injuries. The resulting neurodegeneration and atrophying of cortical brain tissue develop as tau proteins build-up around small blood vessels and at the base of cortical sulci. Aggregation of tau proteins results in blood vessel damage and neurological function loss, leading to cortical tissue atrophy. This occurs only at some neuronal junctions in the brain after trauma. It has been conjectured that the geometrical distribution of force along neurons is responsible for initiation of tau deposition. However, to assess the validity of this proposition, it is necessary to analyze the mechanical response under dynamic loading associated with brain trauma in-situ

Optical Detection of Crack Separation in Si PV Modules

Studying the mechanical behavior of silicon cell fractures is critical for understanding changes in PV module performance. Traditional methods of detecting cell cracks, e.g., electroluminescence (EL) imaging, utilize electrical changes and defects associated with cell fracture. Therefore, these methods reveal crack locations, but do not operate at the time or length scales required to accurately measure other physical properties of cracks, such as separation width and behavior under dynamic loads.
