High-Fidelity Arc-Discharge Model for Hydrogen-Plasma-Smelting-Reduction of Iron Ore

Electrification and use of renewable hydrogen is currently a necessity for decarbonizing the iron-and-steel industry. In this regard, hydrogen plasma smelting reduction (HPSR) is a novel pathway that is being explored for reduction of iron ore. HPSR provides several decarbonization merits compared to conventional blast furnaces. Firstly, the use of renewable hydrogen drastically reduces the CO2 emissions compared to the use of coke. Secondly, renewable electricity in the form of a thermal plasma for making reactive hydrogen species (radicals, ions) are more efficient at reducing iron ore compared to neutral H2. Thirdly, a molten product compatible with downstream processes is obtained from the intense heat transfer from the plasma. However, the scale-up of this technology requires fundamental exploration of hydrogen plasma dynamics and its interaction with complex solid material that include phase changing iron-ore and slag. In this work, we present a first principles continuum scale model for thermal plasmas in Ar/H2 gas mixtures typically used for HPSR. The thermal plasma governing equations for mass, momentum and energy with Lorentz force and Joule heating source terms are solved along with electromagnetic equations for electrostatic and magnetic vector potential. Our solver will be based on Pele, a suite of reacting flow solvers designed for advanced scientific computing architectures (Henry De Frahan et al., Proceedings of SIAM Parallel Processing, 13-25, 2024), and will utilize adaptive mesh generation for enhanced resolutions at locations of intense physicochemical interactions. This study will present the impact of Ar to H2 ratios on excited/dissociated hydrogen species concentrations, plasma temperature and conductivity along with the impact of outgassed species (water, metal vapor, O, OH radicals) from ore surface on gas phase chemistry. Furthermore, the heat and species flux to the surface will be quantified as a function of applied voltages in a transferred arc configuration.

Impact of Detailed Parameter Modeling of Open-Cycle Gas Turbines on Production Cost Simulation: Preprint

Flexible resources are increasingly important as variable renewable energy deployment in the power system increases. Although many systems are transitioning away from fossil fuels, open-cycle gas turbines are likely to play an important balancing role for some time, thus requiring accurate modeling of their operational parameters. This paper explores the impact of detailed representation of three operational parameters - start- up costs, run-up rates, and forced outage rates - in the production cost model of a system as it adopts higher levels of wind and solar. Using PLEXOS simulations of the NREL-118 bus test system, the study examines how more detailed parameter modeling affects outcomes such as the number of start-ups and shutdowns, ramping and total generation costs for open-cycle gas turbines, as renewable energy levels increase. The results suggest the value of detailed parameter modeling and continued research on combustion turbines' ability to provide flexibility.

More Than Recycling: The Importance of Multiple Metrics for a Circular Economy for PV in the Energy Transition

Energy transition to carbon-free electricity is a crucial pillar of the Circular Economy. Renewable energy reduces environmental impacts and decarbonizes the production of other goods. But, manufacturing renewable energy sources, such as photovoltaic (PV) modules, require energy inputs that are currently carbon intensive. So, how do we decarbonize and circularize these critical technologies to achieve a sustainable energy transition? This work proposes that effective capacity-the installed capacity accounting for degradation rates and failures-is a critical metric to evaluate renewable energy technologies on the path toward circular economy and energy transitions. Our analyses also emphasize the importance of examining a suite of metrics incorporating mass and energy flows to identify potential tradeoffs and inform design or lifecycle management decisions holistically.

Extrusion parameter control optimization for DIW 3D printing using image analysis techniques

Material extrusion is a well-recognized facet of additive manufacturing that involves the fabrication of parts through the deposition of structural material from an extrusion head from a bulk supply. In the subdivision of Direct Ink Writing (DIW) additive manufacturing, challenges arise when the structural material is flowable, synchronous extrusion control and tool movement becomes critical for achieving high-quality parts with low defect populations. DIW techniques are most used in laboratory settings using expensive custom instruments and may require specialized 3D slicing software. Here, in this study, the fabrication of an inexpensive, consumer-friendly progressive cavity pump dispensing system is detailed, in which can create high-quality parts by executing G-code commands produced from a commercial slicing software. The precision and repeatability of the movement-synchronized material extrusion is demonstrated through a series of optimization schemes, entailing the alteration of various control parameters, which directly affect the extrusion properties demonstrated during a print. In situ diagnostics were implemented to evaluate the results of the established optimization experiment. Using a machine vision technique, images of the optimization prints are processed. Following this, a supervised machine learning model was trained to autonomously judge whether or not the extrusion parameters produced a passing or failing result. The machine learning scheme serves as a preliminary benchmark for future layer-by-layer evaluation of more complex DIW parts. The construction of the printer and development of in situ characterization capabilities demonstrates the ability for this printer to create high-fidelity DIW parts for a fraction of the price of other systems.
