Composite prepreg application device

A heated shoe and cooled pressure roller assembly for composite prepreg application is provided. The shoe assembly includes a heated forward contact surface having a curved pressure surface. The following cooled roller provides a continuous pressure to the thermoplastic while reducing the temperature to approximately 5.degree. C. below glass transition temperature. Electric heating coils inside the forward portion of the shoe heat a thermoplastic workpiece to approximately 100.degree. C. above the glass transition. Immediately following the heated contact surface, a cooled roller cools the work. The end sharpened shape of the heated shoe trailing edge tends to prevent slag buildup and maintain a uniform, relaxed stress fabrication.

Non-rectangular towpreg architectures

A shaped towpreg ribbon having a cross-sectional geometry which promotes intimate lateral contact between adjacent composite tows was prepared. The cross-sectional geometry is non-rectangular and promotes intimate lateral contact between adjacent towpreg ribbons during normal processing.

Apparatus for consolidating a pre-impregnated, filament-reinforced polymeric prepreg material

An apparatus and method were developed for providing a uniform, consolidated, unidirectional, continuous, fiber-reinforced polymeric material. The apparatus comprises a supply means, a forming means, a shaping means, and a take-up means. The forming means further comprises a pre-melting chamber and a stationary bar assembly. The shaping means is a loaded cooled nip-roller apparatus. Forming takes place by heating a polymeric prepreg material to a temperature where the polymer becomes viscous and applying pressure gradients at separate locations along the prepreg material. Upon exiting the forming means, the polymeric prepreg material is malleable, consolidated, and flattened. Shaping takes place by passing the malleable, consolidated, flattened prepreg material through a shaped, matched groove in a loaded, cooled nip-roller apparatus to provide the final solid product.

Ceramic Tool For Preconsolidation Of Powder-Coated Towpreg

Tool converts partly formed towpreg into preconsolidated towpreg ribbon. In technique, towpreg coated with thermoplastic powder converted into preconsolidated ribbon without use of plasticizers or solvents. Relying on melt flow and proper application of tension, friction, and cooling, technique ensures both consistent distribution of polymer within, and consistent cross section of ribbon. Ceramic preconsolidation tool includes heated and cooled halves thermally insulated from each other.

Alternative Cross-Section Towpregs For Robotic Layups

Proposed process suggests robotic placement processing improvements realized by altering cross-sectional shape of wide and flat ribbon materials. Angled cross-section helps composite ribbons to align themselves and correct adjacent tow gaps and overlaps. New prepreg architectures include isosceles triangles, parallelograms, hexagons, and variations of trapezoids.

Customized ATP towpreg

Automated tow placement (ATP) utilizes robotic technology to lay down adjacent polymer-matrix-impregnated carbon fiber tows on a tool surface. Consolidation and cure during ATP requires that void elimination and polymer matrix adhesion be accomplished in the short period of heating and pressure rolling that follows towpreg ribbon placement from the robot head to the tool. This study examined the key towpreg ribbon properties and dimensions which play a significant role in ATP. Analysis of the heat transfer process window indicates that adequate heating can be achieved at lay down rates as high as 1 m/sec. While heat transfer did not appear to be the limiting factor, resin flow and fiber movement into tow lap gaps could be. Accordingly, consideration was given to towpreg ribbon having uniform yet non-rectangular cross sections. Dimensional integrity of the towpreg ribbon combined with customized ribbon architecture offer great promise for processing advances in ATP of high performance composites.
