Composite load spectra for select space propulsion structural components

A multiyear program is performed with the objective to develop generic load models with multiple levels of progressive sophistication to simulate the composite (combined) load spectra that are induced in space propulsion system components, representative of Space Shuttle Main Engines (SSME), such as transfer ducts, turbine blades, and liquid oxygen (LOX) posts. Progress of the first year's effort includes completion of a sufficient portion of each task -- probabilistic models, code development, validation, and an initial operational code. This code has from its inception an expert system philosophy that could be added to throughout the program and in the future. The initial operational code is only applicable to turbine blade type loadings. The probabilistic model included in the operational code has fitting routines for loads that utilize a modified Discrete Probabilistic Distribution termed RASCAL, a barrier crossing method and a Monte Carlo method. An initial load model was developed by Battelle that is currently used for the slowly varying duty cycle type loading. The intent is to use the model and related codes essentially in the current form for all loads that are based on measured or calculated data that have followed a slowly varying profile.

Rocket engine technology continues to demand higher performance with lighter weight components that have man-rated reliability requirements. These requirements have yielded higher operating pressures, temperatures, and transient effects as well as markedly increased mechanical vibration and flow-related loads. The difficulty in installation, cost, and potential for destroying an engine severely limited the required instrumentation and measurements to adequately define loads of key components such as turbine blades. Also, accurate analytical methodologies for defining internal flow-related loads are just emerging for problems typically found in rocket engines. The difficulty of obtained measured data and verified analysis methodologies has led to the probabilistic load definition approach.

SSME main combustion chamber life prediction

Typically, low cycle fatigue life is a function of the cyclic strain range, the material properties, and the operating temperature. The reusable life is normally defined by the number of strain cycles that can be accrued before severe material degradation occurs. Reusable life is normally signified by the initiation or propagation of surface cracks. Hot-fire testing of channel wall combustors has shown significant mid-channel wall thinning or deformation during accrued cyclic testing. This phenomenon is termed cyclic-creep and appears to be significantly accelerated at elevated surface temperatures. This failure mode was analytically modelled. The cyclic life of the baseline SSME-MCC based on measured calorimeter heat transfer data, and the life sensitivity of local hot spots caused by injector effects were determined. Four life enhanced designs were assessed.
