Mitigating Thermal Runaway Risk in Lithium Ion Batteries

The JSC/NESC team has successfully demonstrated Thermal Runaway (TR) risk reduction in a lithium ion battery for human space flight by developing and implementing verifiable design features which interrupt energy transfer between adjacent electrochemical cells. Conventional lithium ion (li-Ion) batteries can fail catastrophically as a result of a single cell going into thermal runaway. Thermal runaway results when an internal component fails to separate electrode materials leading to localized heating and complete combustion of the lithium ion cell. Previously, the greatest control to minimize the probability of cell failure was individual cell screening. Combining thermal runaway propagation mitigation design features with a comprehensive screening program reduces both the probability, and the severity, of a single cell failure.

On-Demand Cell Internal Short Circuit Device

A device implantable in Li-ion cells that can generate a hard internal short circuit on-demand by exposing the cell to 60C has been demonstrated to be valuable for expanding our understanding of cell responses. The device provides a negligible impact to cell performance and enables the instigation of the 4 general categories of cell internal shorts to determine relative severity and cell design susceptibility. Tests with a 18650 cell design indicates that the anode active material short to the aluminum cathode current collector tends to be more catastrophic than the 3 other types of internal shorts. Advanced safety features (such as shutdown separators) to prevent or mitigate the severity of cell internal shorts can be verified with this device. The hard short success rate achieved to date in 18650 cells is about 80%, which is sufficient for using these cells in battery assemblies for field-failure-relevant, cell-cell thermal runaway propagation verification tests

Lithium Ion Battery (LIB) Charger: Spacesuit Battery Charger Design with 2-Fault Tolerance to Catastrophic Hazards

Charger design that is 2-fault tolerant to catastrophic has been achieved for the Spacesuit Li-ion Battery with key features. Power supply control circuit and 2 microprocessors independently control against overcharge. 3 microprocessor control against undercharge (false positive: Go for EVA) conditions. 2 independent channels provide functional redundancy. Capable of charge balancing cell banks in series. Cell manufacturing and performance uniformity is excellent with both designs. Once a few outliers are removed, LV cells are slightly more uniform than MoliJ cells. If cell balance feature of charger is ever invoked, it will be an indication of a significant degradation issue, not a nominal condition.

Panasonic Small Cell Testing for AHPS

AEA selection and successful Interim Design Review for AHPS proves maturity of small cell approach for very large batteries. Cells show excellent opportunity for battery mass reduction for AHPS and other low cycle applications. Lack of cycle and extended calendar life make EOL battery performance difficult (AHPS 8 year mission). Preliminary design, AEA retained SONY 18650HC cell as baseline: a) Well characterized performance; b) Wealth of safety test data.

Screening Li-Ion Batteries for Internal Shorts

The extremely high cost of aerospace battery failures due to internal shorts makes it essential that their occurrence be very rare, if not eliminated altogether. With Li-ion cells/batteries, the potentially catastrophic safety hazard that some internal shorts present adds additional incentive for prevention. Prevention can be achieved by design, manufacturing measures, and testing. Specifically for NASA s spacesuit application, a Li-ion polymer pouch cell battery design is in its final stages of production. One of the 20 flight batteries fabricated and tested developed a cell internal short, which did not present a safety hazard, but has required revisiting the entire manufacturing and testing process. Herein are the details of the failure investigation that followed to get to root cause of the internal short and the corrective actions that will be taken. The resulting lessons learned are applicable to most Li-ion battery applications.

Update on Development of 360V, 28kWh Lithium-Ion Battery

Engineering unit submodule batteries (EUSB) the 360V, 28kWh EAPU battery were designed and assembled by COM DEV. These submodules consist of Sony Li-Ion 18650HC cells in a 5P-41S array yielding 180V, 1.4 kWh. Tests of these and of substrings and single cells at COM DEV and at JSC under various performance and abuse conditions demonstrated that performance requirements can be met. The thermal vacuum tests demonstrated that the worst case hot condition is the design driver. Deficiencies in the initial diode protection scheme of the battery were identified as a result of test failures. Potential solutions to the scheme are under development and will be presented.

Long Term Performance Retention Test Using High Power COTS NiCd and NiMH Cells

This slide presentation reviews the tests and results for performance retention of high powered commercial off the shelf (COTS) NiCd, and NiMH cells. Electromechanical actuators for space flight requires short duration high power batteries. The concern is that NiCd battery designs demonstrate an unfavorable power degradation after long periods of inactivity. Cycling can recover some of the decay, but this reduces the readiness that these batteries must have. Two 5-cell SubC stick test batteries ere chosen using NiCd and NiMH were tested and then the differences for charge maintenance were compared.

COTS Li-Ion Cells in High Voltage Batteries

Testing at NASA JSC and COMDEV shows that Commercial Off the Shelf (COTS) Li Ion cells can not be used in high voltage batteries safely without considering the voltage stresses that may be put on the protective devices in them during failure modes.

270V Battery Using COTS NiCd Cells For Manned Spacecraft

A high power (>35 kW at 215V), low capacity (5.2 Ah), and compact (45L) NiCd battery was developed for the X-38 Crew Return Vehicle (CRV), which is an experimental version of the lifeboat for the International Space Station (ISS). A simple design and innovative approach using a commercial-off-the-shelf (COTS) NiCd cell design enabled the design, qualification, and production of 4 flight units of this highly reliable and safe spacecraft battery to be achieved rapidly (2 years) and cheaply ($13M).
